Abstract
Vorgeschlagen wird u.a. ein Bauteil (2) aus einem Faserverbundwerkstoff, insbesondere für ein Fahrzeug (1), mit einer Mehrzahl zu Gelegen, Geweben und/oder Vliesen verarbeiteter sowie in trockenem Zustand zu einem Halbzeug übereinander gelegter und fixierter Faserlagen, wobei durch die Mehrzahl Faserlagen im verbauten Zustand des Bauteils (2) gesehen eine erste, sichtseitige und eine zweite, nicht sichtseitige Decklage (3, 4) sowie eine oder mehrere Zwischenlagen (5, 6, 7; 5a, 5b, 6, 7a, 7b) gebildet sind, und wobei das Halbzeug in einem Arbeitsschritt mit einem aushärtenden Matrixharz derart imprägniert ist/wird, dass das Matrixharz die Fasern der Mehrzahl Faserlagen umschließt. Die Erfindung betrifft ein Bauteil aus einem Faserverbundwerkstoff, insbesondere für ein Fahrzeug, nach dem Oberbegriff des Patentanspruchs 1 der Erfindung. Gemäß Anspruch 7 der Erfindung betrifft dieselbe ferner ein Fahrzeug mit einem derartigen Bauteil. Schließlich betrifft die Erfindung gemäß der Merkmalskombination des Patentanspruchs 8 der Erfindung ein Verfahren zur Herstellung eines solchen Bauteils. Aus der Praxis sind die unterschiedlichsten Verfahren zur Herstellung von Leichtbauteilen aus Faserverbundwerkstoffen bekannt. So kommt für insbesondere Kleinserien beispielsweise das sogenannte Prepregverfahren zum Einsatz. Unter Prepregs (engl.: preimpregnated fibres), werden vorimprägnierte Fasern respektive Verstärkungsfasern in Form von Gelegen, Geweben und/oder Vliesen verstanden, die aus Endlosfasern und einer noch nicht ausgehärteten duroplastischen Kunststoffmatrix bestehen. Dabei wird ein Lagenverbund gebildet, der häufig unter Druck- und Wärmeeinwirkung aushärtet. Im Fall von lackierfähigen Außenteilen, insbesondere Außenhautteilen an Fahrzeugen, muss zusätzlich zu den lasttragenden Prepregschichten bzw. Prepreglagen aus Verstärkungsfasern, wie beispielsweise mit Harz imprägnierte Glas- oder Carbonfasern, ein Reinharzfilm auf die Unter- oder Oberseite des Bauteils appliziert werden. Dieser Reinharzfilm bildet die Bauteilaußenschicht und ist durch Schleifen, Sandstrahlen oder anderes im Gegensatz zu besagten Faserschichten nachbearbeitbar. Das Verfahren muss bei komplexen Geometrien allerdings manuell erfolgen, ist entsprechend kostenintensiv und birgt die Gefahr der Kontamination und der nachteiligen Ausbildung von Poren. Alternativ zu Reinharzfilmen können auch Gelcoats Verwendung finden. Hierbei wird der Harzfilm vor der Abformung in das Werkzeug gesprüht. Was besagte Gelcoats anbelangt, erfordern diese eine hohe Schichtdicke, welche ihrerseits mit einem erhöhten Gewicht einhergeht. Überdies ist ein weiteren Arbeitsschritt zu verzeichnen, der mit erhöhten Fertigungskosten einhergeht. Für größere Serien wird das sogenannte RTM-Verfahren (RTM = Resin Transfer Moulding) eingesetzt. Hierbei wird der Faserlagenaufbau (Preform) aus Verstärkungsfasern zunächst ohne Matrixsystem sozusagen „trocken“ innerhalb eines eine Kavität aufweisenden Werkzeugs (Formnest) aufgebaut. Als äußere Schicht werden insbesondere Glasfaservliese verwendet. Bei der Injektion nach z. B. dem RTM-Verfahren wird Matrixharz mittels Druck oder Unterdruck derart in besagte Kavität eingeleitet, dass das Matrixharz sämtliche Fasern der Faserlagen umströmt und umschließt. Im Anschluss daran wird das Matrixharz insbesondere unter Druck- und Wärmeeinwirkung ausgehärtet. Die die Außenhaut des Bauteils bildenden und mit Matrixharz benetzten Glasfaservliese sind nur mit sehr feinem Schleifpapier bearbeitbar. Es besteht eine hohe Gefahr besagte Glasfasern freizulegen, wodurch es bei der Lackierung des betreffenden Bauteils zu Störungen kommen kann. Insbesondere kann es durch das inhomogene Gemisch aus Glasfasern und Matrixharz bei stärkeren Temperatur- und Feuchteeinflüssen zu Oberflächenfehlern, z. B. zum Quellen des Harzes kommen. Kommen die genannten Maßnahmen (Reinharzschicht oder Glasfaservlies) nicht zur Anwendung, zeichnen sich die Verstärkungsfasern des Bauteils in nachteiliger Weise bei besonderen Witterungsbedingungen stark ab. Gemäß einem weiteren Aspekt der Erfindung soll das Bauteil bei Minimierung seines Gewichts hinsichtlich seiner Steifigkeit weiter optimiert sein. Ferner ist es Aufgabe der Erfindung, ein Fahrzeug mit einem derartigen Bauteil bereitzustellen. Schließlich ist es Aufgabe der Erfindung ein Verfahren zur Herstellung eines solchen Bauteils anzugeben. In Fortbildung der Erfindung ist des Weiteren vorgesehen, dass, wie bereits oben angedeutet, wenigstens ein Teil der Zwischenlagen aus Fasern gebildet sind, die aus einem von besagtem Matrixharz verschiedenen Werkstoff bestehen und als insbesondere lasttragende Verstärkungsfasern bevorzugt aus der Gruppe der Glasfasern, Karbonfasern, Aramidfasern, Metallfasern, insbesondere Stahlfasern, Keramikfasern und/oder Gesteinsfasern, insbesondere Basaltfasern, gewählt sind. Um die Steifigkeitseigenschaften des Bauteils definiert einstellen zu können, sind gemäß einer vorteilhaften Ausgestaltung der Erfindung zwischen benachbarten Zwischenlagen aus dem von besagtem Matrixharz verschiedenen Werkstoff als Abstandshalter eine oder mehrere Zwischenlagen vorgesehen, die durch Fasern, insbesondere in Form eines oder mehrerer Gelege, Gewebe und/oder Vliese, und/oder durch Abstandshalterhalbzeuge aus Harz gebildet sind, welches Harz chemisch identisch oder weitestgehend identisch dem Matrixharz ist. Als Abstandshalterhalbzeuge sind z. B. Lochfolien aus besagtem Harz einsetzbar. Um die Imprägnierung der Zwischenlagen mit Fasern aus dem von besagtem Matrixharz verschiedenen Werkstoff zu erleichtern, enthalten die besagten Zwischenlagen als Fließhilfe integral Fasern aus Harz, welches Harz chemisch identisch oder weitestgehend identisch dem Matrixharz ist. - a) Erstellung eines Halbzeugs aus einer Mehrzahl zu Gelegen, Geweben und/oder Vliesen verarbeiteter sowie in trockenem Zustand übereinander gelegter und fixierter Faserlagen, wobei durch die Mehrzahl Faserlagen im verbauten Zustand des Bauteils gesehen eine erste, sichtseitige und eine zweite, nicht sichtseitige Decklage sowie eine oder mehrere Zwischenlagen gebildet werden,
- b) Einlegen des Halbzeugs in eine Kavität eines Gießwerkzeugs und Abdichten der Kavität nach außen,
- c) Imprägnierung der Faserlagen in einem einzigen Arbeitsschritt, indem Matrixharz in besagte Kavität mittels Druck oder Vakuum derart eingeleitet wird, dass besagtes Matrixharz sämtliche Fasern der Faserlagen des Halbzeugs umströmt und umschließt, und
- d) Aushärten des Matrixharzes, wobei
- e) zumindest für die erste, sichtseitige Decklage und/oder für eine in einer neutralen Ebene des Bauteils angeordnete Zwischenlage Fasern aus einem Harz gewählt werden, welches Harz chemisch identisch oder weitestgehend identisch dem zur Imprägnierung eingesetzten Matrixharz ist.

Durch diese Maßnahme sind, wie bereits oben erwähnt, Biege- und Drillkopplungen im Bauteil vorteilhaft vermieden. Fernerhin ist vorgesehen, dass wenigstens ein Teil der übrigen Faserlagen des Bauteils aus einem von besagtem Matrixharz verschiedenen Werkstoff bestehen und als insbesondere lasttragende Verstärkungsfasern bevorzugt aus der Gruppe der Glasfasern, Karbonfasern, Aramidfasern, Metallfasern, insbesondere Stahlfasern, Keramikfasern und/oder Gesteinsfasern, insbesondere Basaltfasern, gewählt werden. Ist das Faser-Halbzeug mit Matrixharz durchtränkt, kann dasselbe aushärten. Bevorzugt handelt es sich bei besagtem Matrixharz um ein wärmereaktives Matrixharz, wie ein Epoxidharz, insbesondere aus einem wärmereaktiven Harz-Härter-Gemisch. Im Hinblick darauf können ein oder mehrere Formwerkzeuge der Gießform respektive Spritzgießform erwärmt sein und die erforderliche Reaktionswärme an das Matrixharz abgeben.
