Description
The invention relates to a process for the production of prosthesis moldings or prosthesis blanks substantially of fiber-reinforced plastic and these themselves, as well as prostheses produced therewith, in particular prosthetic feet.
The object of the invention is to develop a manufacturing method in which less manual work is necessary and in which the production is faster and cheaper possible.
- a) Erstellen eines Vorformlings mit im Wesentlichen konstanter Materialdicke über der Fläche, umfassend Fasern und Kunststoff-Matrixmaterial, wobei der Vorformling so groß ist, dass mehrere Prothesen-Formteile daraus hergestellt werden können;
- b) Aushärten oder Konsolidieren des Vorformlings, in der für die Prothesen-Formteile gewünschten Form;
- c) Trennen des ausgehärteten oder konsolidierten Vorformlings in viele, einzelne Prothesen-Rohlinge;
- a) forming a substantially constant thickness material over the surface preform comprising fibers and plastic matrix material, the preform being sized to produce a plurality of prosthetic moldings therefrom;
- b) curing or consolidating the preform, in the desired shape for the prosthesis moldings;
- c) separating the cured or consolidated preform into many individual prosthesis blanks;
- d) Abtragende processing of the prosthesis blank, such that in certain areas, the material thickness and thus the rigidity is reduced.
One advantage of this method is that first a larger preform having a substantially constant material thickness is formed, then cured or consolidated, and then separated into a plurality of prosthesis blanks. By doing so, larger molds can be used and the process outlay is distributed over numerous individual pieces. An industrial production of prosthetic moldings is thus possible. Another advantage is that the distinction for different weight and activity classes and in right and left prosthesis for the blank is not yet necessary. It is sufficient if molds for different basic sizes or curvatures are present. The number of molds to be kept is thus much lower than in known manufacturing processes. The adaptation of the prosthesis moldings to the individually desired weight and activity class and the expression for right or left prosthesis can be done by the abrading processing of the prosthesis blank. In this case, the material thickness is reduced at least in partial regions of the prosthesis blank and thus reduces the rigidity or elasticity of the prosthesis molded part in these areas. The exact size of the prosthesis molding can still be adjusted. Especially with prosthetic feet, it is necessary to match the flexural rigidity, the spring behavior, the mobility in the different levels and the strength as individually as possible to the carrier and the purpose. The present invention allows for this fine tuning while being efficient and inexpensive to manufacture.
Abrasive machining has hitherto generally not been used with fiber-reinforced plastic parts since the intention is to avoid the damage to the embedded fiber layers. However, the invention shows that with a suitable arrangement of the fiber layers in the preform and in a corresponding adapted erosive machining negative effects such as uncontrolled loss of strength can be avoided. By machining, any form of machining is to be understood that includes a removal of material from the blank of the prosthesis. In particular, both fiber material and plastic matrix material are removed.
As fibers carbon fibers are particularly preferably used, but also glass fibers or aramid fibers or other fibers or combinations of these fibers are possible. Most preferably, the fibers are predominantly or exclusively carbon fibers. The fibers may be introduced in the form of rovings, as wovens or scrims, in the form of mats or as tapes. Rovings are fiber bundles whose individual filaments are parallel and undiluted and spun. In the case of plastic reinforced with carbon fibers, this is called CFK.
The plastic matrix material may be a duromer (for example a resin, preferably epoxy resin) or a thermoplastic. This can be applied to the fibers before depositing or deposited in the form of threads, powder together with the fibers. Alternatively, it can also be applied during depositing or after depositing via a nozzle or metering device.
If a thermoset is used as a plastic matrix material, the curing can take place via a corresponding heat treatment, for example in an oven. The polymer is crosslinked accordingly. In the case of a thermoplastic, the plastic matrix material is applied liquid or at least tough-moldable, for example as a melt, and consolidated by pressure and cooling.
Further advantageous features of the embodiment according to the invention, which further improve the method, can be found in the subclaims.
Thus, it is advantageous to perform the abrasive machining in step d) by milling or grinding or sawing or water jet cutting or a combination thereof.
Furthermore, it is advantageous to provide the machined surface after the abrasive machining with at least one sealing layer, for example made of plastic or a paint layer or another layer of fiber-reinforced plastic. For example, the possibly roughened machined surface can be smoothed.
In order to provide a sufficient processing possibility for different prosthesis sizes and variants, the material thickness of the preform and thus the blank should not be too thin. Preferably, the material thickness of the preform is between 2 and 20 mm before the abrasive machining.
For the production process according to the invention and the prosthesis moldings produced therewith, it is particularly advantageous if the fiber volume in the preform and thus in the prosthesis molding is at least 50%. As a result, a sufficiently high strength and rigidity is achieved.
In order to make good use of the efficiency advantages of industrial production, the preform should be so large that at least 20, preferably at least 50, more preferably at least 100 prosthesis moldings can be produced from a cured or consolidated preform. With such large preforms, larger molds can be used, resulting in correspondingly reduced specific costs. The curing and the entire handling of the preform can be made more efficient and thus more cost-effective.
Furthermore, it is advantageous in the process if the separation of the cured or consolidated preform into many individual prosthesis blanks is done by cutting or punching or cutoff or sawing or water jet cutting or a combination thereof. In addition, a preform can first be separated in a first separation step into larger parts that still contain a plurality of blanks, and in a second separation step, the larger parts can be separated into the individual blanks. It is also conceivable that the blanks separated from the preform are subsequently reworked in order to obtain the desired outline. The first and the second separation step, as well as the post-processing of the outline can be done by different separation methods.
A particularly suitable method for making the preform and curing or consolidating is the so-called Resin Transfer Molding (RTM) method, wherein fibers are placed in a mold, the mold is closed, plastic matrix material is pressed into the mold and cured or consolidated becomes.
Another particularly suitable method for producing the preform and curing or consolidating is the so-called wet pressing method, wherein fibers are introduced together with plastic matrix material in a mold, the mold is closed and the preform is cured or consolidated.
Especially preferred is the production of the preform in the so-called wet-winding process, in which fibers are provided with plastic matrix material and wound around a winding mandrel. In this case, a preform is produced from which later in the circumferential direction one behind the other at least two, preferably at least three, more preferably at least four prosthesis blanks are separated. Also arranged below one another is understood when there is still waste between the prosthesis blanks.
In the axial direction of the preform is preferably so long that numerous prosthesis blanks are arranged side by side and then can be separated from each other. The wet-winding method has the advantage that it offers a particularly high rate of deposition and thus a particularly high productivity. By varying the directions of the fibers or rovings or bands during winding, it is also possible to set the desired fiber architecture in the preform and the layer structure in a targeted manner. Preferably, different fiber directions are wound in the different layers. Furthermore, this method is very easy to automate and much more reproducible than a manual setup.
Particularly suitable for the method is a winding mandrel which has a non-circular cylindrical shape. As a result, the curved shape of the prosthesis moldings can be well formed.
In order to be able to form concave curvatures of the prosthesis moldings, it is advantageous if the winding mandrel has concave areas which are initially covered during use by inserts. This allows reliable winding with good contact with the surface. The inserts are then removed after winding and then the wound preform can be pressed by means of one or more counter-tools from the outside into the concave portions of the winding mandrel. In this form, the preform is then cured or consolidated.
