In thermoplastic foam injection molding (TSG) in an injection molding tool, a thermoplastic melt, in particular polymer melt, loaded with a blowing agent is introduced into a cavity of an injection molding tool. In this case, the cavity is first partially filled at low pressure and then carried out, triggered by the blowing agent, a foaming of the thermoplastic and a complete formation of the cavity by the forming expanding foam structure. Due to the process, an integral foam structure with a foamed core and a compact surface layer is formed. Viewed across the cross section, this results in different local densities and E-modules.
In principle, chemical or physical blowing agents are used in the TSG process. In some cases, the combination of both types of blowing agent may be beneficial.
The TSG process offers weight and material savings compared to a conventional injection molding process with high specific bending stiffnesses. The foaming of the melt compensates for the shrinkage on the mold wall, with the result that the formation of sink marks is reduced and that can be foamed with significantly less pressure. Ideally, the reprint is completely eliminated.
A disadvantage proves that the foaming can not be controlled and that the components are particularly unsuitable in particular by streaking on the component surface as visible parts.
In the automotive industry, the importance of lightweight construction and thus of plastic-clad components, such as rear covers, hoods, doors and fenders, is growing. As problematic proves thereby the not particularly high-quality appearance of the components. In particular, the feeling of a metallic look and a metallic feel, the so-called cool-touch effect, can not be realized with plastic-clad components.
Against this background, the invention has the object, an economical method for producing a hybrid component, which meets the requirements in terms of lightweight construction, component stiffness and a visually and haptically high-quality surface appearing to provide.
This object is achieved by a method according to the features of
- Inserting the metal foil in an opened cavity of an injection molding tool,
- Closing the cavity of the injection mold and injecting the metal foil through complete filling of the cavity with a blowing agent-laden thermoplastic melt,
- Partial enlargement of the cavity following the complete filling of the cavity by a movement of at least one tool core of the injection molding tool, wherein the blowing agent contained in the thermoplastic melt causes foaming by a pressure reduction in the partially enlarged Kavitätsbereichen and forming a stiffening rib Foam structure in the partially enlarged Kavitätsbereichen pronounced
- • Opening the cavity and removing the manufactured hybrid component.
The metal foil forms the visible side of the hybrid component with a surface which ensures the desired cool-touch effect and has no streaks that limit the visual impression. Due to the fact that the cavity is not only partially filled, as is the case with the known state of the art, but completely filled with the thermoplastic melt, there is initially no or only little foaming of the plastic, so that the carrier part in a base section connected to the metal foil has a high density and has a large modulus of elasticity, which ensures the rigidity of the hybrid component. By means of the negative embossing stroke according to the invention, ie the enlargement of the cavity by the movement of the tool core, foaming of the thermoplastic melt laden with the propellant is initiated, locally limited exclusively in the area of the cavity enlargement, so that the stiffening rib then forms exclusively in the region of this cavity enlargement Foam structure is generated. The large-volume pores having foam structure has compared to the base portion of the support member has a lower density and a smaller modulus of elasticity. As a result, an increase in the mechanical characteristics of the hybrid component is achieved. The fact that the stiffening rib is produced by a foaming process, the weight and the material used for the production of the hybrid component with respect to a non-ribbed component remain the same, which is particularly important in terms of lightweight potential of importance. In addition, the foaming degree can be controlled by the method and the mechanical properties of the reinforcing rib or of the hybrid component can be adapted to the respective requirements. In summary, it follows that an economical production of a hybrid component is made possible by the method according to the invention, wherein the hybrid component contains a visible metal foil, which provides a visually and haptically high-quality surface with a cool touch effect. At the same time, the hybrid component also meets the requirements with regard to lightweight construction and component rigidity.
In principle, all foamable thermoplastics can be used in the process, with thermoplastics which are stable to high temperatures and which permit coating according to the cathodic dip-paint (KTL) method to be preferred. Basically, foams can be realized in the injection molding process by chemical blowing agents or by physical blowing agents. In some cases, the combination of both types of blowing agent may be beneficial. The chemical blowing agents are added to the thermoplastic or the thermoplastic melt in powder form or as granules. Physical blowing agents are process gases, such as CO 2 or N 2, or mixtures of both. The process gas is injected directly into the thermoplastic melt in a supercritical state. For this purpose, a corresponding Gasdosierstation is necessary, which can solve larger amounts of gas in the thermoplastic, so that thermoplastic and blowing agent can be injected together into the cavity of the injection mold.
Another advantageous embodiment of the present inventive method is also achieved in that after the complete filling of the cavity, a reprint is exerted on the filled in the cavity thermoplastic melt, which presses the metal foil to a cavity bounding the wall of the Spitzgießwerkzeuges. By a reprinting of about 200 to 1,800 bar, a predetermined required imaging accuracy of the hybrid component can be reproducibly and reliably ensured.
The film can be inserted as a flat blank or as a preformed semi-finished product in the cavity of the injection molding tool. However, it proves to be particularly useful if the metal foil is at least partially deformed by the injection pressure during the filling of the cavity and / or by the emphasis. By a plastic and / or elastic deformation of the film due to the injection or reprinting no upstream operations for preforming the film are required. The film is brought into the desired shape during the process directly in the tool, so that only a single tool for producing the hybrid component is required.
Another feature of the invention is that a metal foil with a film thickness of 0.1 to 7 mm is used. The film thickness depends on the particular application or intended use of the hybrid component. In an advantageous manner, metal foils with the aforementioned film thickness can be processed on one and the same injection molding tool. It has to be particularly in terms of requirements in terms of
Lightweight construction and the cool touch effect, a film thickness of 0.2 mm proved to be particularly practical.
In an advantageous manner, the metal foil and the plastic of the carrier part already bond cohesively during the solidification of the thermoplastic melt. To a separation of metal foil and carrier part during the use of the hybrid component, for example under mechanical stress or to ensure even at extreme temperature loads, it may be advantageous that the surface of the metal foil facing the carrier part is roughened and / or structured by a physical or chemical process before the cavity is filled with the thermoplastic melt. As a result, a permanent cohesive connection between the carrier part and the metal foil is ensured.
Alternatively or additionally, an adhesion promoter can also be applied to a surface of the metal foil facing the carrier part before the cavity is filled with the thermoplastic melt.
As a metal foil, both a steel foil and an aluminum foil can be used. The steel foil achieves a better cool-touch effect, while the aluminum foil has a lower weight with the same film thickness. In addition, the aluminum foil can be deformed with less effort.
The foam used is particle foam, PU foam or polyester foam, but preferably integral foam.
The invention further relates to a hybrid component produced according to the method according to the invention and a motor vehicle having such a hybrid component. The hybrid component can be designed as a motor vehicle component, for example as a trunk lid, bonnet, door, fender or another body or attachment.
