The invention relates to a method for producing a metallic molded body which comprises at least one foam-like region, wherein the geometric properties of the metal foam, such as pore size, web width, pore shape, etc., are specifiable. According to the invention, the metallic molding is cast by the lost mold method, the lost mold being produced by means of 3D printing. This makes it possible to design arbitrarily shaped moldings on the computer and as a one-piece metal structure, comprising solid material areas and foam areas to manufacture.
Description
The invention relates to a method for producing metallic moldings comprising a metal foam. In addition, the invention relates to metal structures produced by this method and their use as heat exchangers.
Metal foams are conventionally z. B. by blowing a gas into a molten metal (in which case closed-cell metal foams are formed) or produced by casting using the technique of the lost form (open-cell metal foams are formed).
Disadvantage of o. G. Foams produced by the process is that it has a randomly generated foam structure, i. H. have a highly irregular pore structure. Although the porosity of the metal foam can be adjusted within narrow limits (i.e. As the pore diameter, the pore geometry and the wall thickness or the web cross-section on a strong, undefined (ie, to a large extent stochastic) spatial variation on.
So beschreibt
A disadvantage of heat exchangers manufactured in this way is still the process inherent joint between the individual components of line system and metal foam, which cause a significant deterioration of the thermal contact and thus can affect the functionality of the heat exchanger sustainable.
The object of the invention is to provide a method using the lost-mold technique, by means of which a metallic molding comprising at least one portion having an open-pore, foam-like metal structure integrally connected to and / or from one or more solid material portions can be made, can be produced in one casting, wherein the structural properties, such. B. pore size, pore shape, web width and / or arrangement of the pores or webs, the foam-like Metal structure specifically specifiable and the reproducible production of such a constructed, metallic shaped body should be possible. In addition, a metal structure with exactly predetermined structural properties of a foam-like section is to be provided.
The solution of this object is achieved by a method for producing a metal structure according to
According to the invention, a method is provided for producing a metallic shaped body comprising a portion of metal foam by means of casting using a lost mold. In addition to the portion of metal foam, the cast metal component may be formed (by appropriate formation of the ceramic mold) with metallic solid sections. For example, it may be provided to produce a metallic heat exchanger with a contact element in the form of a solid metal plate and / or with heat exchange ribs. By means of the method according to the invention, the solid material regions and the subregion made of metal foam can be formed integrally with one another, in particular as a one-part component.
The term "solid material region" as used herein includes any type of metallic structure that is different from a metal foam, such as plates or tubular conduit sections.
According to the invention, in the method for producing a metal structure comprising a metal foam, in particular a heat exchanger whose essential component is a porous metal foam through which a fluid flows (for example air or water), first by means of 3D printing an exact image of the metal structure to be produced Foam structure, created from a prototype material. This image of the structure to be produced (including the foam structure) is also referred to below as the "primary structure".
The master-mold material used to make the primary structure is selected depending on the 3D printing process used, preferably using a natural material (eg cellulose, sugar, starch or wax).
As a 3D printing method, a layer construction method is preferably used, for example the known FDM (Fused Deposition Modeling) or also the Laminated Object Manufacturing (LOM), wherein the wax plates stacked and each wax plate after application to the layer stack in the appropriate form is cut, for example by means of hot wire or laser.
After completion of the 3D printing of the primary structure, this is filled with a ceramic, z. B. by a liquid ceramic is introduced into the cavities of the primary structure. This can be done for example by immersion in a ceramic slurry or by pouring with liquid gypsum. Alternatively, the cavities of the primary structure can be filled with a powdered ceramic base material and then liquid binder can be introduced. This has the advantage that due to a volume increase in the reaction of the powdered base material with the binder, the volume of the ceramics thereby forming penetrates into the smallest corners of the primary structure (ie is pressed in).
As a ceramic for filling the cavities of the primary structure, a cold-curing ceramic is preferably used.
In a next step, the ceramic is cured or dried. For this purpose, depending on the material of the ceramic used, the ceramic enveloping or filling the primary structure, for example for initiating or accelerating the curing process, can be subjected to a temperature treatment (that is, heated).
Thereafter, the solidified ceramic is treated with the primary structure enclosed therein in such a way that the original material is removed from the cured or dried ceramic. The primary structure thus acts as a "lost master" and is removed from the cured ceramic to form a ceramic mold.
The removal of the original material can, for. B. by heating by the ceramic is heated to a temperature at which the original material z. B. melts or sublimated and can escape from the solidified ceramic structure in this liquid or gaseous phase, which may be provided, escaping from the solidified ceramic structure, z. B. outflowing, collecting original material and reuse. It can also be provided to heat the enclosed by the ceramic primary structure so strong that the original material is burned and z. B. escapes in gaseous form from the fired ceramic.
By the original material is a natural material, z. B. at a distance by heating the primary material are removed at a relatively low temperature from the ceramic, so that the energy required for this can be kept low, in addition, the heating of the original material can be done without release of toxic or harmful reaction products.
The removal of the original material can also be carried out by a solution process, wherein the ceramic is brought into contact with the enclosed therein primary structure of the original material with a solvent which dissolves the primary material from the ceramic structure under a solution process wherein the resulting solution is then rinsed from the ceramic structure.
B. mittels Ausbrennens. In a next step, the ceramic casting mold thus obtained is poured out with molten metal to form a metal structure comprising an open-pore metal foam and cooled (with solidification of the metal). The resulting metal structure is identical in shape to the primary structure. Subsequently, the ceramic material is removed from the metal structure, for. B. by burnout.
In this way an exact copy can be made, ie. H. a metal replica of the primary structure originally made with the 3D printer. By generating the primary structure by means of a programmable 3D printer, by using the same data to generate the primary structure, it can be replicated as often as desired. Thus, an arbitrarily large number of lost molds for the production of the metal structure can be produced, these lost shapes are each identical to each other. For a variety of identical metal structures can be produced.
Insbesondere können beliebige Vollmetall-Bereiche in die Metallstruktur integriert werden By means of 3D printing, the primary structure - and thus also the same shape-identical metallic structure - can be produced with a foam structure with precisely predetermined pore sizes, pore shapes, pore arrangements and wall thicknesses or web widths. It can be provided to make the pore size, the pore shape, the spatial arrangement of the pores and / or the wall thickness or web width over the entire foam structure unchanged; However, it can also be provided to form the foam structure with spatially defined varying pore sizes, pore shapes, pore distributions and / or wall thicknesses or web widths. In addition, by producing the primary structure or the foam structure contained therein by means of 3D printing, in addition to the internal pore structure of the foam region, the primary structure (and therefore also the metal structure) can be formed with any external geometry. In particular, any full metal regions can be integrated into the metal structure
In order to distinguish it from a conventional metal foam, which conventionally means a porous metal structure with not exactly defined pore sizes, pore geometries and wall thicknesses / web widths, the metal foam structure produced by means of the method according to the invention can also be referred to as "cellular structure".
It can be provided that the metal molded part produced in this way is a heat exchanger, wherein the heat exchanger has a metal foam element or consists of a metal foam element.
The heat exchanger can, for. B. a metallic (solid material) bottom plate and a portion of metal foam, which is traversed by heat pipes or heatpipes (English technical term for a capillary effect based heat pipe), for example, radiate from the bottom plate, wherein the solid material plate, the heat pipe Heatpipes and the portion of metal foam are formed as an integral component integrally with each other. The solid material plate can z. B. as a carrier or contact element for contacting a heat source, for. As an electronic component to be cooled act. The heat exchanger may be a cooling structure for semi-passive use with housing fan support, e.g. Example, an LED cooler for cooling a light emitting diode element, a GPU cooler for cooling a graphics chip or a CPU cooler for cooling a processor.
By arranged on the heat source bottom plate of the cooling structure is a uniform heat dissipation, in particular the avoidance of so-called. Hot spots, allows due to the seamless connection of the metal foam to the bottom plate due to the integral production unimpeded heat transfer from the bottom plate on as a cooler acting foam structure is ensured. Advantageously, the portion of metal foam may have a fractal structure, wherein the web width is becoming increasingly thin in the direction away from the bottom plate.
Furthermore, it can be provided that the metal component produced by the method according to the invention is a lightweight support structure, wherein the support structure comprises a metal foam region or is constructed entirely of metal foam.
The lightweight support structure may, for. B. in the form of an angled profile structure made of metal foam, wherein the webs of the metal foam in areas with increased force or torque action significantly wider or the pores are significantly smaller than in areas of the foam, which acts only a small load. The lightweight support structure may, for. B. also be in the form of a metal foam cylinder, which has a solid material plate at its two top surfaces, wherein the web width of the portion of metal foam radially from the cylinder axis to the cylinder jacket out, at z. B. constant pore size increases continuously.
It can also be provided that the metal component produced by the method according to the invention, an endoprosthesis, d. H. a medical implant, with the metal foam in its outer regions, i. H. the body tissue interacting with the surface portions, a very high porosity with highly irregularly shaped pores, while in the interior of the implant, the porosity is lower than on the surface, in which area identical pores are arranged in a regular diamond lattice.
