Description
The present invention relates to the technical field of aerogels, in particular of silica aerogels.
In particular, the present invention relates to a process for producing an airgel and aerogels obtainable by the process according to the invention and their use for the production of building materials, in particular of insulating materials.
Silicate-based aerogels, so-called silica aerogels, are derived from the orthosilicic acid H 4 SiO 4 and its condensation products. They are highly porous solids with a pore volume of generally 95 to 99.8 vol .-%, based on the total volume of the airgel. Due to the high porosity aerogels are poor heat and sound conductors and thus interesting for the development of insulation and insulating materials.
However, the field of application of aerogels in the field of insulation and insulating materials is largely limited to a few special applications, since aerogels are extremely fragile solid structures due to their high porosity, which are destroyed even at relatively low mechanical stress. In addition, the presentation of aerogels is quite expensive and associated with a high expenditure on equipment, which is why aerogels can not be used economically in insulation and insulation materials.
First syntheses of silica airgel have been known since the 1930s. Silica airgel is usually prepared after the sol-gel process. The classic airgel synthesis starts from a dilute sodium silicate solution, which is acidified with hydrochloric acid, whereupon an amorphous gel precipitates. The drying of the gel and thus the recovery of the airgel takes place in an autoclave under supercritical conditions, which makes this process extremely complicated and expensive. The supercritical drying of the airgel or removal of the solvent is necessary because otherwise due to the highly porous structure of the airgel acting on the removal of the solvent capillary forces destroy the solid state structure of the airgel.
Alternative methods for the preparation of silicate-based aerogels are based on the hydrolysis of organosilanes, such as tetramethoxy orthosilicate or tetraethoxy orthosilicate, wherein a hydrogel or airgel is likewise formed and the solvent is removed in the supercritical range. In order to make the process simpler and less energy-intensive, possibilities have been developed for replacing the solvent or the solvent mixtures with carbon dioxide and removing this by means of supercritical drying. But even this variant is complex in terms of apparatus and not cost feasible.
In addition, approaches have been developed to dry the airgel under more moderate conditions. For this purpose, the hydrogel or alkogel obtained is generally rendered hydrophobic, in particular by silylation, for example with dimethylchlorosilane or trimethylchlorosilane. Subsequently, a solvent exchange is carried out, in which the polar solvent present in the reaction mixture is exchanged for a non-polar solvent in order to further reduce the surface tension and thus the capillary forces. Such surface-modified hydrogels or alkogels can be converted by distillation removal of the solvent and subsequent drying of the hydrogel or alkogel at temperatures of about 100 ° C to give aerogels. Due to the capillary forces, the airgel shrinks during the drying process, but is not destroyed and takes on its original shape after completion of drying.
However, since these methods are also very complicated and time-consuming in terms of apparatus and moreover generally lead to aerogels which are difficult to withstand mechanical stresses, efforts are still being made to further optimize the production processes for aerogels and the physical parameters of the aerogels.

The inventive method allows a simple and reproducible representation of airgel particles, which have excellent mechanical stability and low thermal conductivity.
These properties allow the large-scale use of the inventive airgel in insulation and insulation materials.
In addition, the inventive method to economically meaningful conditions feasible, d. H. The airgel particles produced by the process according to the invention can also be incorporated into insulation materials or insulation materials which can be offered at competitive prices on the market.
In general, in the first process step, the zone exchange is carried out with a strongly acidic cation exchange resin, in particular a sulfonated polystyrene resin, preferably a sulfonated divinylbenzene crosslinked polystyrene resin. By using an ion exchanger, a silicic acid solution is obtained, which is virtually salt-free. This has the consequence that in the later course no unwanted substances are present in the airgel, which disturb, for example, the structure of the airgel or adversely affect its physical and chemical properties.
In the context of the present invention, particularly good results are obtained if, in the second process step, the silica solution obtained in the first process step is at temperatures in the range from 30 to 80 ° C., in particular 35 to 70 ° C., preferably 40 to 60 ° C., preferably 45 to 55 ° C, heated and in particular is maintained at this temperature. Under these conditions, formation of the hydrogel from the hydrosol progresses rapidly, so that the process of the present invention can be carried out in a relatively short time.
Furthermore, it has been found in the context of the present invention, when in the second process step, the polar aprotic solvent is selected from the group of acetone, tetrahydrofuran, N, N-dimethylformamide, dimethyl sulfoxide, acetonitrile and mixtures thereof, in particular N, N-dimethylformamide. The abovementioned solvents promote the formation of hydrogels, especially in particulate form.
As far as the aqueous ammoniacal catalyst solution is concerned, its addition can be controlled within wide limits. In the context of the present invention, however, particularly good yields are obtained when the reaction solution is adjusted to a pH in the range from 3.5 to 7, in particular from 3.8 to 6, preferably from 4 to 5, by addition of the ammoniacal catalyst solution. In this context, it has proven equally useful when a 6 molar aqueous ammonia solution is used as the catalyst solution. By adjusting the reaction solution to a specific pH can the polymerization of the silica molecules or the size and shape of the hydrogel particles are specifically controlled.
As already stated above, the hydrogel obtained in the second process step is comminuted in the third process step. As far as the performance of comminution or the adjustment of the resulting particle sizes is concerned, this can likewise vary within wide ranges and depends predominantly on the planned use of the airgel. In the context of the present invention, however, very good results are obtained when the hydrogel is comminuted to particle sizes in the range of 0.2 to 1.5 cm, in particular 0.4 to 1.2 cm, preferably 0.5 to 1.0 cm becomes.
Likewise, particularly good results are obtained when the hydrogel is mechanically comminuted, in particular by the introduction of low shear forces. In this case, it has proven useful if water, in particular deionized water, is introduced into the reaction mixture at the same time. Particularly good results are obtained in this connection, if the temperature is kept constant during the entry of the additional water into the reaction mixture, in particular the temperature set in the second process step is maintained.
In the context of the present invention, the airgel granulates are consequently reduced to the desired particle size in an extremely gentle manner, whereby the structural integrity of the particles is not damaged.
In general, in the context of the present invention, the maturation of the hydrogel following comminution is carried out at temperatures in the range from 25 to 38.degree. C., in particular from 30 to 37.degree. C., preferably from 33 to 36.degree.
In general, within the scope of the present invention in the fourth process step, the polar protic solvent is selected from primary and secondary C 1 - to C 6 -alcohols and mixtures thereof, in particular methanol and / or ethanol. Particularly good results are obtained in the context of the present invention, when the polar protic solvent is methanol.
As far as the volume-based ratio of solvent to water after addition of the solvent is concerned, this can vary within wide limits and is set by the person skilled in the art depending on the requirements. In the context of the present invention, however, it has been found that particularly good results are obtained if, by adding the solvent, the ratio of solvent to water is in the range from 2: 1 to 1: 2, in particular 1.5: 1 to 1: 1 , 5, preferably 1.2: 1 to 1: 1.2, is set. By adjusting the aforementioned volume ratios, the gentlest possible solvent exchange can be carried out.
Furthermore, it can be provided in the context of the present invention that in the fourth process step, a mixture of the polar protic solvent and water is removed from the reaction mixture, in particular removed by pumping or filtration. The removal of the solvent mixture takes place continuously or continuously or discontinuously, preferably discontinuously.
In the context of the present invention, especially in the case where the polar protic solvent is methanol, it is particularly preferred if the mixture of polar protic solvent and water removed from the reaction mixture is separated into its components and the polar protic solvent is subsequently separated from the reaction mixture is fed again. In this way, the consumption of solvent can be kept to a minimum.
According to a particularly preferred embodiment of the present invention, the reaction mixture, in particular after the removal of the mixture of polar protic solvent and water, again polar protic solvent, in particular methanol, fed. The addition of the polar protic solvent can be continuous or batchwise, i. H. done at intervals. By adding the polar protic solvent to the reaction mixture while continuously or at intervals removing a mixture of polar protic solvent and water from the reaction mixture, an accumulation of the polar protic solvent in the reaction mixture is achieved and finally a solvent exchange is achieved.
As regards the temperature in the fourth process step, this can vary within wide ranges and is set by the skilled person according to the requirements. However, it has proven itself, though in the fourth step, the temperature in the range of 30 to 70 ° C, in particular 35 to 65 ° C, preferably 40 to 60 ° C, is set.
In general, in the fifth process step, the alkogel is rendered hydrophobic by surface modification. It has proven useful if the surface modification is carried out by a silylation reaction.
The surface modification of the alkogel can be carried out by reaction with at least one surface modifier. The hydrophobing by means of a surface modifier can be carried out by a variety of skilled in the art reactions and surface modifiers. In the context of the present invention, however, it is preferred if the alkogel is converted by reaction with at least silylating agent, in particular selected from chlorotrimethylsilane, hexamethyldisilazane, N-methyl-N- (trimethylsilyl) trifluoroacetamide, N, O-bis (trimethylsilyl) acetamide, N, O Bis (trimethylsilyl) trifluoroacetamide, N-trimethylsilyldiethylamine, is hydrophobicized.
Furthermore, it can be provided in the context of the present invention that the surface modifier in a non-polar solvent, in particular in a low-boiling solvent, preferably a C 3 - to C 8 alkane, preferably n-hexane, suspended and / or dissolved, in particular dissolved, is added and mixed with the alkogel.
As far as the reaction time of the surface modification is concerned, it can naturally vary within wide ranges. In the context of the present invention, however, a completion of the surface reaction in a period of 5 to 40 hours, in particular 6 to 30 hours, preferably 8 to 25 hours, preferably 15 to 25 hours, can be achieved.
According to the invention, the reaction mixture obtained in the fifth process step is subjected to a solvent exchange in the sixth process step. In this context, a wide range of suitable solvents can be selected, which will be readily apparent to those skilled in the art. However, particularly good results are obtained in the context of the present invention, when the solvent exchange with a non-polar solvent, in particular a low-boiling solvent, preferably a C 3 - to C 8 alkane, preferably n-hexane, is carried out, ie that the polar protic solvent is exchanged for the non-polar solvent. In this case, it has also proved to be useful if the solvent or solvent mixture added in the sixth process step is identical to the solvent or solvent mixture in which the surface modifier is suspended or dissolved in the fifth process step. In this way, incompatibilities between the solvents are avoided.
The addition of the non-polar solvent is in particular for the purpose of achieving a simple separation of the solvent and in interaction with the surface modification of the alkogel to lower the surface tension in order to minimize the capillary forces acting on the drying of the alkogel. According to a preferred embodiment of the present invention, the solvent exchange in the sixth process step is carried out such that the reaction mixture obtained in the fifth process step is removed from polar protic solvent and non-polar solvent, in particular by pumping or filtration is removed. In this context, it is particularly preferred if the mixture is again added non-polar solvent. The addition of the nonpolar solvent may be both continuous and batch, but is preferably carried out batchwise, i. H. intermittently. The aim is to enrich the non-polar solvent in the solvent mixture and finally to achieve a complete exchange of the solvent, especially in the pores of the alkogel.
In the context of the present invention, the majority of the solvent is usually removed by distillation in the final seventh process step of the drying. Back remains preferably still wetted by solvent residues alkogel.
In the context of the present invention, it may be provided that in the final process step, the temperature for removing the solvent residues in the range of 35 to 100 ° C, in particular 40 to 90 ° C, preferably 45 to 80 ° C, is set. In this temperature range, a particularly gentle and uniform drying of the alkogel and thus production of the airgel can take place.
It has also proven in the context of the present invention, if during the removal of the solvent residues a slight movement of the airgel particles takes place, this can be done in particular by stirring or shaking the airgel particles.

Another object of the present invention - according to a second aspect of the present invention - is an airgel, which is obtainable by a previously described method.
In general, the airgel obtainable by the process according to the invention has absolute particle sizes of 0.01 to 10 mm, in particular 0.1 to 8 mm, preferably 0.3 to 7 mm, preferably 0.5 to 5 mm.

As regards the porosity and in particular the pore diameter of the aerogels obtainable by the process according to the invention, this can vary within wide ranges. In the context of the present invention, however, preference is given to obtaining aerogels which have pore diameters in the range from 2 to 100 nm, in particular from 5 to 60 nm, preferably from 8 to 50 nm, preferably from 10 to 40 nm.
Usually, the airgel obtainable by the method according to the invention has a contact angle with water in the range from 150 to 170 °, in particular 155 to 165 °, preferably 160 to 165 °.
The airgel obtainable by the process according to the invention is particularly suitable for incorporation in insulating materials and insulating materials, in particular for heat or sound insulation or for insulation purposes. In particular, the airgel according to the invention is particularly suitable for use, for example, in Dämptutzen, which make special demands on the mechanical strength of the airgel particles, since in particular with a machine order of Dämmputzes by means of cleaning machines the insulating plaster can be exposed to a pressure of 7 to 8 bar.

Verfahren zur Herstellung des AerogelsProcess for the preparation of the airgel
The airgel used in the context of the present invention is produced in a multistage process comprising the following process steps:
1. Herstellung des Hydrosols1. Preparation of the hydrosol
A commercial sodium silicate solution is diluted with deionized water and then passed through a strongly acidic cation exchange resin based on sulfonated and divinylbenzene crosslinked polystyrene. The reaction product is a hydrosol in which the sodium ions of the silicate are almost completely replaced by protons. The completeness of the ion exchange reaction is checked by conductivity measurements.
