Description
The invention relates to a process for the production of porous materials by expansion of polymer gels and the porous materials produced by such a process.
Hintergrund der ErfindungBackground of the invention
The presentation of nanoporous materials is a high-level goal of current research. The aim is to develop a process which on the one hand enables cost-effective and uncomplicated access to such materials and on the other hand offers the possibility of implementing such a process on an industrial scale.
All these methods are either very time consuming or costly. There is therefore a fundamental interest in improving the hitherto existing processes for the production of polymer foams and thus also the resulting polymer foams, which on the other hand should also open up new areas of application.
Kurzbeschreibung der ErfindungBrief description of the invention
An improved process has now been found for the production of polymer nanofoams referred to as "Nano-Foam by Gel-Acetone Foam Formation via Expansion Locking" (NF-GAFFEL). In contrast to the existing possibilities, NF-GAFFEL can do without the use of expensive chemicals and uneconomic process parameters. The basic principle is based on the preparation of a polymer gel, which is obtained by means of plasticizer (gelling agent) from a polymer. Here, the interstices of the polymer chains with the plasticizer (gel former) are swollen and formed on the nanoscopic level a kind bicontinuous structure consisting of polymer strands and plasticizer. The swollen gel is contacted in the next step with a blowing agent such as CO 2 under high pressure and tempered. If the parameters pressure and temperature are chosen such that they lie above the binary miscibility gap of the plasticizer (eg acetone) and the propellant (eg scCO 2 ), the propellant can spontaneously penetrate without any barrier into the swollen polymer because, for thermodynamic reasons, a homogeneous Mixture of plasticizer and blowing agent forms. Subsequent, rapid pressure reduction, the plasticizer is extracted from the polymer gel, whereby the glass transition point of the polymer increases dramatically. In addition, the polymer solidifies in the form of a nanoporous material, supported by the cooling effect of the adiabatically expanding gas.
- (1) a process for the preparation of microporous and nanoporous polymer material, wherein (a) at a predetermined temperature, the polymeric starting material is swollen with a plasticizer, becoming a viscoelastic, deformable state, (b) then the swollen polymer having a blowing agent is contacted under high pressure, and c) the pressure is lowered, whereby the microporous and nanoporous polymer material solidifies; and
- (2) a microporous or nanoporous polymer material obtainable by a process according to aspect (1) of the invention.
Due to the nanostructure of the foam, properties such as low heat conduction, high stability and optical transparency can be achieved. These foams can be used as insulating materials, as optically transparent films with insulating properties, as nanofilters, for sound absorption, for optically active components with a large surface area, etc. The most important aspect for the production of such materials according to NF-GAFFEL is the feasibility of a continuous and large-scale process. The polymer gels can be easily extruded and the blowing agent, due to typical extrusion pressures and temperatures, also achieves the properties needed to successfully implement NF-GAFFEL. By using NF-GAFFEL u.a. easily produce the following polymer nanofoams, PMMA, PS and PVC. Since the process involves the formation of a polymer gel consisting of a solid polymer and a plasticizer, various polymers can be foamed by this process. The crucial prerequisite for a successful implementation of NF-GAFFEL is the correct choice of the plasticizer for the production of the polymer gel and the prerequisite of complete miscibility between plasticizer and blowing agent under high pressure. In Colten's, Shoe's and Krause's work, the polymer is saturated directly with the blowing agent under high pressure, which is a very slow process.
By presenting a polymer gel that can be saturated with plasticizer at atmospheric pressure and then added with propellant, long saturation times are avoided because the diffusion process of the blowing agent in the polymer gel is very fast. The novel process thus comprises 3 invention-specific steps: 1. the novel possibility of rapidly mixing polymers and blowing agents on a nanoscopic scale and 2. expanding to a nanoporous material, moreover, 3. carrying out the process in a continuous process.
The preparation of the polymer gels can be carried out at room temperature and normal pressure and is thus an easily implementable process for both small samples and larger quantities. In addition, the gel production can be significantly accelerated by increasing the polymer surface, by increasing the temperature and by shearing. For a continuous production of nanofoams according to NF-GAFFEL, the polymer gels can be prepared and submitted directly before the actual foaming process in mixing units or by extrusion. This requirement thus ensures production of the nanofoams, starting from a solid polymer, in a continuous process.
Due to the gel structure, a homogeneous and time-efficient filling of the polymers is ensured with a pressurized propellant. Pressure and temperature are to be chosen such that the plasticizer (gelling agent) and the blowing agent form a single-phase mixture, which is the prerequisite for the rapid diffusion process of the blowing agent into the polymer gels. The propellant and plasticizer permeated gel becomes a nanocellular foam by expansion. In this case, the escaping blowing agent extracts the plasticizer and on the one hand provides for a drastic increase in the glass transition point of the polymer and on the other hand for a sudden cooling, which are the reasons for a spontaneous fixation of the polymer matrix.

In the NF-GAFFEL process according to aspect (1) of the invention {still to be adapted to the final version of the claims} the polymeric starting material consists of one or more thermoplastic polymers, preferably of a polymer of the group polymethylmethacrylate (PMMA), polystyrene (PS ), Polyvinyl chloride (PVC), polylactide (PL), polyethylene (PE), polypropylene (PP), polycarbonate (PC) and cellophane. The plasticizer is preferably selected from acetone and other comparable (polar aprotic) solvents as well as short-chain alkanes such as e.g. Butane, pentane, hexane and cyclohexane, but particularly preferably acetone. The mass ratio of polymeric starting material to plasticizer is from 10: 0.5 to 1: 3, preferably 10: 2 to 1: 1 and / or the time of swelling 0.1 s to 100h, preferably 1s to 1h.
The predetermined temperature in steps (a) and (b) is independently from 0 to 100 ° C and is preferably near room temperature. Furthermore, it is preferred that the swelling in step (a) results in a dense packing of polymer latices, which preferably have an average particle size in the micrometer and nanometer range. It is also preferred that step (a) takes place in an extruder.
In another preferred embodiment of the process according to the invention, in step (b) the blowing agent is selected from CO 2 , and other blowing agents which are fully miscible with the plasticizer under high pressure, in particular short-chain alkanes such as methane, ethane and propane, air and N 2 . The gel is contacted by the blowing agent at a pressure of 10 to 300 bar, preferably 50 to 200 bar.
In a further preferred embodiment, the lowering of the pressure in step (c) takes place within 0.1 s to 60 s, during which the polymer material cools and solidifies.
The NF-GAFFEL process according to the invention has already been successfully carried out in the batch process for materials such as PMMA, PS and PVC. Important for a successful experiment is the preparation of a stable polymer gel. If, for example, the concentrations of crosslinker are too low, or if the regulator (which reduces the length of the polymer chain) is too high, the polymer is completely dissolved by the plasticizer and is only conditionally suitable for the NF-GAFFEL process. However, if a stable polymer gel can be made it is suitable for NF-GAFFEL.
Nanometerbereich erhalten. As long as the parameters pressure and temperature are above the binary miscibility gap of the plasticizer and the blowing agent and tempered for a sufficient time (depending on the sample thickness), foams with pore diameters in the lower micrometer or nanometer range are always obtained after expansion.
- 3. Herstellung der Polymerschäume – Art des Treibmittels – Druck, Temperatur, Zeit – Expansionsgeschwindigkeit
- 1. Preparation of the polymers: In the preparation of the polymers, the following parameters are important for the finished product: crosslinking agents, regulators and copolymers and their concentrations, type of radical initiator and the amount used, temperature and duration of the polymerization reaction, homogenization during the polymerization, post-treatment of the polymer (cleaning, extrusion, tempering, etc.)
- 2. Preparation of the polymer gels: In the preparation of the polymer gels, the following parameters are important for the finished product: Plasticizer (gelling agent) and the ratio between solid polymer and plasticizer Working time of the plasticizer in the polymer gel Saturated polymer gel or defined concentration of plasticizer
- 3. Preparation of polymer foams - type of propellant - pressure, temperature, time - rate of expansion
The following parameters are needed for the exact composition of the polymer gels.
The mass fraction of the radical initiator used refers to the total mass of the sample.
The mass fraction of the plasticizer (gelling agent) in a plasticizer / polymer mixture is defined as follows
For a precise composition of the polymer, the concentrations of all additives, such as crosslinkers and regulators, based on molar amounts, are given as follows:
The molar ratio of a crosslinker in a crosslinker / monomer mixture is given by
The molar ratio of other additives such as a regulator in an additive / monomer-crosslinker mixture is defined by.
The polymer gel is obtained in time-economic steps, depending on the ready-made form. Thus, for thin films on the order of 1 micron direct contact with the plasticizer is targeted. Bulk materials require either polymer latex powders which are compacted and then impregnated with the plasticizer or polymer granules obtained by various processes such as milling or freeze-drying. Preference is given to the polymer starting materials, whose one dimension, length, width or Height, of the order of microns, in order to achieve a rapid swelling.
Beispiel 2.4).
- 1. The production of the foams in a batch process can be carried out on the basis of Examples 1-4. For this purpose, the scale of the pressure-resistant apparatus must be adapted to the desired amount of foam and the already discussed parameters such as pressure, temperature and residence time of the polymer gel are maintained in the propellant atmosphere. Possible pressure-resistant appliances are autoclaves which withstand the required process parameters and are already used in industrial processes. The polymer gels can be contacted in a closed container with the compressed propellant and expanded after sufficient tempering to a solid nanofoam.
- 2. The production of the foams in a continuous process could be realized, for example, in an extruder. By using the polymer gels, which are readily deformable even at room temperature, they could be conveyed continuously without introduction of temperature in an extruder and foamed by adding the blowing agent according to NF-GAFFEL. In this process, energy is introduced into the system in the form of shear, which provides for a constant increase in the surface area of the polymer gel. In this case, the formation of the homogeneous mixture of blowing agent and plasticizer in the polymer gel is accelerated and thus reduces the contacting time between blowing agent and polymer gel. The required parameters pressure, temperature can be adjusted easily in large-scale extruders, provided that the extruder has sufficient gas tightness. The contacting time between the blowing agent and the polymer gel can be varied by the length of the extrusion channel and by the screw speed. At the end of the extruder, by opening a valve, the propellant-filled polymer gel can be expanded to a solid nanofoam. Here, a pressure gradient that produces a slow expansion (t exp ≈ 20s) is an advantage (see Example 2.4).
