Description
The present invention relates to the field of making a laminate as a decorative and abrasion resistant surface coating.
For the production of decorative and abrasion-resistant surface coatings, a variety of so-called decorative laminates are produced today, which are usually made of several layers of resin-impregnated paper by compression under pressure of e.g. 20 to 70 bar and temperatures between 150 ° C and 220 ° C are generated. For this white decorative papers are decoratively printed in a gravure printing process with usually aqueous inks, e.g. with a replica of a wood decor or tile look. Subsequently, these printed white decorative papers are impregnated in an impregnation channel with an aqueous resin, e.g. a melamine resin mixture, impregnated and dried. This impregnated decorative paper thus obtained is then pressed in a further process step under pressure and elevated temperature with one or more layers of impregnated underlay papers, usually brown-colored Kraft papers, to form an overall laminate composite. This laminate can be up to more than 1 mm thick.
A special form of (decorative) laminates, the so-called thin laminates, today usually go down to thicknesses of 0.3 mm-0.25 mm or in some cases also 0.2 mm thickness. In these thin laminates, a so-called parchment paper is usually used as the lowermost layer and then pressed on as described above printed and impregnated white decorative paper as the upper layer.
The papers used in the prior art for the thin laminate preparation just described are usually in the range of 60 g / m 2 for the parchment paper, 70 g / m 2 for an unprinted white decorative paper plus another 70 g / m 2 melamine resin (after drying) for impregnation of the decorative paper, plus the printing ink of about 5-10 g / m 2 , so that a total weight per unit area for the entire laminate of about (60 + 70 + 70 + 10) g / m 2 = 210 g / m 2 results.
The application possibilities of the decorative laminates produced in this way are manifold. They are e.g. used for the production of kitchen worktops as a decorative and very resistant, scratch-resistant surface. Likewise, they can be used in furniture surfaces or kitchen fronts. In addition, decorative laminates, and in particular thin laminates, are also used for the surfaces of interior doors in apartments and houses.
For the cases where the laminate has to be drawn around a corner in the finishing of furniture and door surfaces which has a small radius, e.g. a few millimeters, a thin laminate must be applied. It is clear that the smallest possible radius by which a laminate can be deformed without the surface rupturing is directly related to the thickness of the laminate: the thinner the laminate, the smaller the radius that it is deformed without that the surface is damaged by cracks. According to the state of the art, it is today possible to form radii of up to about 3-4 mm with thin laminates.
Therefore, in particular, the furniture industry is looking for further opportunities to produce laminates with an attractive decorative surface and at the same time a high scratch resistance, which are thinner than 0.25 mm, to coat even smaller radii than is technically possible today. Target values of 2 mm or even 1 mm radii are mentioned here.
Against this background, it is the object of the present invention to provide an apparatus and a method with which the production of a decorative, abrasion-resistant laminate below a thickness of 0.2 mm is possible. With this laminate produced by the method according to the invention and the device according to the invention, it should then be possible to coat even radii of 2 mm and smaller, without causing cracks and damage to the surface.
According to the method and the device according to the invention, the solution for producing such a thin laminate is as follows: first, a digital print of a decorative image, e.g. a wooden structure replica or a stone or other optical replica, directly on a carrier web, e.g. a parchment paper. The thus printed carrier web, e.g. the parchment paper is then combined with a non-printed, but with melamine resin or other thermally reactive resin-impregnated paper (so-called "overlay paper") to form a laminate of e.g. 0.1 mm pressed.
According to the invention, therefore, the non-resinous carrier web is printed and not with a pressed overlay paper. The latter, in contrast to printed decorative paper, can advantageously have a significantly lower grammage per square meter.
In one embodiment of the method according to the invention, the non-resinated parchment paper is printed with a UV-curing ink. This is then directly cured after digital printing by UV lamps (either UV tube lamps or UV LEDs). In this embodiment, an advantage is to be seen in the UV-curable acrylic ink, since an unhardened parchment paper is usually designed by the surface tension such that an aqueous ink, such as is commonly used in decorative intaglio printing, has only poor or no adhesion to the parchment shows. Therefore, it is beneficial for digital printing to use a UV-curable ink here.
Exemplary embodiment of the device according to the invention and the method according to the invention:
A non-resinated but white parchment paper weighing 60 g / m2 and a width of 1,400-2,100 mm is fed to a digital press. The digital printing is done with a UV-curing digital ink directly on the white surface of the non-resin parchment paper with a printing speed of 10-75 m / min. (linear feed). The digital printing machine is preferably designed as a so-called "single-pass" printing machine. This means that the printheads stand still during the printing process and extend across the entire width of the medium. The thus-printed parchment paper is wound up again on a roll after the printing and curing of the ink. In a second step, the printed roll with the parchment paper is unwound and fed together with a translucent, completely transparent after pressing overlay paper a double belt press. The overlay paper used here has a weight of about 20 g / m 2 and is subjected to a melamine resin impregnation in the amount of 60-120% of the paper weight per square meter. The fully impregnated overlay paper with melamine resin thus has a total weight of about 35-45 g / m 2 . The two papers, the non-resinated, printed, white parchment paper and the melamine-impregnated overlay paper are unwound from two different unwinds and placed one above the other on a continuous double belt press. In this press, the melamine resin is cured at a pressure of about 15-25 bar and a temperature of 150-210 ° C and the layers are joined together. After the exit of the press, a finished thin laminate with a thickness of approximately 0.1 mm is obtained.
In an alternative embodiment, the press can also be designed not continuously but as a multi-daylight press or as a single-stage cycle press. The pressure ranges of the press for curing the melamine resin can also vary between 8 bar and over 70 bar, depending on the chemical formulation of the resin mixture. The melamine resin may also be admixed with possible additives or a resin mixture may be used with a urea resin or urea melamine resin mixture or other resin mixtures.
In an alternative embodiment of the method according to the invention, the digital printing in the run can also be carried out inline with the continuous pressing. In this case, the parchment paper to be printed would be unwound from a development, digitally printed in the pass and cured with UV radiation, but not wound up again. In the further course, a pre-treated overlay paper is unwound from a second development and the two unwound webs are then cured together in a continuous double belt press.
Alternatively, the finished thin laminate can also be separated directly into sheets and piled up on a stack.
