Description
The invention relates to a method for producing a cast metallic component with a contour region having a material accumulation and a cast metallic component having a contour region having a material accumulation.
Metallic cast products often have in their contour area strong accumulations of material, which are areas that have a higher material thickness than adjacent sections of the cast product. Material accumulations are sometimes to be accepted as molding results, or they are required for the cast product to have the required stability. Such accumulations of material occur in many cast components of general mechanical engineering, automotive engineering, engine construction for passenger cars and commercial vehicles. In a cast crankshaft z. B. the crankshaft bearings and connecting rod bearings areas with accumulations of material. Further examples of cast components with high differences in material thickness are, in particular, cylinder crankcases, cylinder heads, gearbox housings, axle housings and components of general machine casting.
It is problematic in the production of cast metal components and especially in those with strong accumulations of material that it comes in the casting process during the solidification of the liquid casting material (molten metal) to form voids or loosened structure, porosities and thus lower material strengths. As a result, the cast components are weakened in the area of the loosened structure of the casting material. The voids caused as casting errors a committee and total loss.
Most metals and metal alloys have a greater specific volume in the liquid state than in the solid state. During cooling and solidification of the cast component in the casting mold, the decrease in volume (shrinkage) of the casting material and the formation of a temperature difference between outer and inner layers of the cooling casting lead to voids (ie cavities) in the cast product: the cooling rate is in the outer Layers of the cast component greater than in the inner layers, with the result that an outer layer, which has already undergone a drop in temperature and thus a reduction in volume, includes an inner area with casting material, which still has to undergo a major shrinkage. Thus, the inner area is assigned a larger space than it can fill in the cooled state, so that finally at least one large cavity or many small voids (voids) remain in the cast product or remain behind.
The problem of voids formation is greater in contour areas with accumulations of material than in adjacent contour areas with a lower material thickness, since in the last case the temperature difference within the casting cross-section is smaller. In contour areas with accumulations of material, the casting material remains liquid inside for longer than in adjacent areas of lesser material thickness. If the solidification and thus a strong volume contraction in the areas with accumulations of material use, the adjacent areas are already fixed so that no melt can be tracked to fill the forming cavities. Outer voids (open voids) located on the outside and / or inner voids formed in the interior of the cast product are the result. - Other porosities in the cast product are due to the formation of bubbles when dissolved during solidification in the melt dissolved gases.
By molding technology and foundry technical measures is trying to avoid voids formation by seeking to compensate for the cooling in different thicknesses cross sections of the cast product as possible: If strong accumulations of material in the outer region of a cast product, for example, open or closed feeders or other reservoirs for liquid metal to a mold used to compensate for the volume shrinkage by supplying molten metal. However, if there are strong accumulations of material in the non-accessible or difficult to access inner contour area, the arrangement of feeders or the like is almost impossible. In this case, from the inside z. B. cooling molds or other inner heat sink to an outer or core shape are applied to counteract a Lunkerneigung (so-called controlled cooling). A faster solidification weakens the Lunkerneigung in the cast product. Form technical and foundry technical measures are complex and do not always lead to the desired goal.
The present invention has for its object to provide a method for producing a cast metal component, by which increases the material strength and stability of the cast product and the production cost is reduced. Another object is to provide a cast metallic component with improved microstructure in the cast material and increased mechanical stability.
This object is achieved in a method for producing a cast metallic component with a contoured area having a material accumulation such that in a material accumulation corresponding portion of the component to be cast a permanently solid, formed from a non-metallic inorganic material molding by means of a holder in a mold is stored. The component to be cast is poured after completion of the mold with the respective casting process, wherein the molded body is completely or partially encapsulated as a displacement body with a liquid metal casting material and thereby non-positively integrated into the cast metal component.
According to the invention, a molded body made of a non-metallic, inorganic material (ie, a non-metallic component) is poured into the contour region of the metallic component having the material accumulation. It is a permanently solid shaped body, which is integrated after casting as a dimensionally stable component in the cast product. The molded body does not decompose (unlike the known sand cores or cores used to clear cavities during casting) after casting into its individual components. In comparison to hollow cast components or those with integrated metal foams, the mechanical stability of the cast metallic component is thus increased by the use of a permanently solid shaped body which remains in the cast product after casting - ie not removed from it (see below).
By means of a holder, the shaped body is arranged in a contours region of the casting mold corresponding to the material accumulation. The shaped body thus forms a displacement body for the melt. As a result, during casting, the proportion of metallic material in the contour region is reduced with accumulation of material, with the result that temperature differences within the wall cross-section of the material accumulation are reduced. As a result of the dimensions and shape of the shaped body, the cooling and solidification process in the area of material accumulation can thus be adapted to the cooling and solidification process in the adjacent regions of the component, which have a lower material thickness. By a suitable approximation of the cooling in the different thickness cross-sections, the solidification in the cast product is directed so that the formation of voids, loosened structure, etc. prevented or reduced. The deliberate pouring of a displacement body in an area with accumulation of material improves the structure in the casting material and thus increases the material strength in the cast component. The use of a reservoir for liquid casting material (for example a feeder) or a cooling body (for example a cooling plate or cooling mold) in the area of accumulation of material to avoid blowholes can thus be dispensed with in the context of the method according to the invention.
The metal material thickness (wall thickness) remaining in the contour region with the accumulation of material around the cast-in molded body is adapted to the particular component to be cast. It depends u. a. It is advantageous if the material thickness of the casting material surrounding the shaped body is substantially matched to the wall thickness of an adjacent contour area, that is, from the required stability. H. there is no big difference in the metallic wall thicknesses.
Whether a molding is cast completely or partially in the casting material also depends on the particular cast component. Dimensions and shape of the molding must be selected according to the respective requirements. In any case, according to the invention a positive and positive connection between created non-metallic moldings and metallic component, since the casting material "shrinks" during cooling due to the volume shrinkage on the solid, hard moldings. The molded body is thus firmly (permanently) integrated into the cast component. It thus remains in the cast component after casting. He will not be removed afterwards. It is advantageous if it does not have to be treated during a rework.
The fact that in the casting process or in the cast component in the contour region with accumulation of material a certain volume of high-density metal casting material is replaced by a molding of a lighter, non-metallic, inorganic material compared to the casting metal, the weight of the cast component reduced, which is particularly advantageous for cast products for general vehicle needs.
In an advantageous development of the method according to the invention, a molded body made of ceramic or of a refractory material is cast. In comparison to metallic materials, materials made of ceramic or refractory have a lower density (between 1.8 and 2.2 g / cm 3 ), so that a targeted weight reduction can be achieved on the cast metal component. The amount of weight reduction is determined by the difference in the density of the materials used and by the size of the metallic volume, which is replaced by one or more non-metallic moldings.
Ceramics and refractory materials offer the following advantages in particular: high temperature resistance, relatively dense microstructure and high mechanical stability (eg compressive strength), acceptable manufacturing tolerance, suitability for mass production. Silicate materials (silicate ceramics), oxidic materials (oxide ceramics) and non-oxide materials (non-oxide ceramics) can be used to form a ceramic shaped body for casting into a cast metallic component. Silicate materials have the advantage of the lowest cost, while the oxidic materials are characterized by excellent properties such as stability and strength.
According to an advantageous variant, a ceramic molded body made of silicon carbide is poured. This non-oxide material offers the advantage of a very high thermal conductivity. If a shaped body formed from such a material is poured into the component to be cast during casting, the advantage can be achieved in the casting mold that the solidification rate of the liquid metal surrounding the molding body is increased at the contact surface to the molding body by a cooling effect. This directional solidification provides a cooling effect that helps prevent the formation of voids and porosities.
In order to realize the shaped body so that it is adapted in dimensions and shape to the requirements in the respective component to be cast, it can be advantageously made by pressing, casting, injection molding, by hand or in another way from the non-metallic, inorganic Be made of a material. The materials need not necessarily be fired to form a permanently solid shaped body. For hardening of the shaped body, a simple drying, a hydraulic bond or chemical bonding come into consideration. Ceramic materials and refractory materials are particularly suitable for such production and individual shapes.
It is advantageous if a molded body is cast with a smooth surface. If the mold is coated in the preparation of the casting process from the inside with size, remains as possible by its smooth surface no sizing on the molding, as a direct positive and non-positive connection between the molding and metal coating without separating intermediate layer is preferred.
Thus, the molded body can be poured accurately positioned in the component to be cast, it is provided with a holder to store it in the mold can. Under support is understood to mean a mold carrier, with which the molded body is connected. The mold carrier mounted in the mold positions the molded body in all directions. Type, shape and mounting of the holder can be very different and depend on the circumstances and requirements in the component to be cast, z. B. shape, size and position of the molded body to be stored, type of casting method used, type of casting material used, etc. The holder can be attached to this after the production of the molding. It may be advantageous if the holder is formed of metal. In this case, the metal of the holder is preferably adapted to the casting material used, d. H. it corresponds in its kind to the casting material used. As a result, the fixture has sufficient stability during casting to hold the shaped body in position and makes a firm connection with the casting material. In an advantageous development, the holder has a structured surface in areas which come into contact with the liquid metallic cast material during the casting of the component. The structured surface contributes to the fact that the holder melts marginally in contact with the liquid casting material in order to firmly integrate the holder and thus also the shaped body into the cast component.
As a casting process, with which the metallic component can be cast advantageous, are: sand casting, chill casting, die casting, all disposable and permanent molds.
Vorteilhafterweise können folgende metallische Werkstoffe zum Gießen des Bauteiles verwendet werden: Leichtmetalle, Buntmetalle, alle Eisen- und Stahlgusswerkstoffe (Metalle und Legierungen).Advantageously, the following metallic materials can be used for casting the component: light metals, non-ferrous metals, all iron and steel cast materials (metals and alloys).
Furthermore, the above-mentioned object is achieved in a cast metallic component having a material accumulation contour region, wherein the contour region has a cast molded body which is completely or partially surrounded by the metallic casting material, that it is a permanently solid molding, the is formed of a non-metallic, inorganic material.
In the cast metallic component, the contour region with accumulation of material according to the invention has a non-metallic, inorganic shaped body and metallic casting material which surrounds the shaped body. The fact that a permanently solid (ie dimensionally stable) molded body is non-positively and positively integrated into the cast metal component, so it permanently as a component of the cast component remains in him cast metal component according to the invention has a higher mechanical stability than hollow cast components or as Components that have cavities filled with metal foams or other filling material. Furthermore, the metallic component according to the invention has an improved material strength with respect to the metal structure, since voids forming processes in the cast product have been prevented or reduced as a result of the cast molding. Another advantage is that the cast molded body in the cast component replaces metallic casting material, thereby achieving weight reduction of the component.
A cast metallic component according to the invention may, for example, be a crankshaft for passenger cars or commercial vehicles, a cylinder crankcase, a cylinder head, a transmission housing, an axle housing or a component of general machine casting.
Advantageous embodiments of the cast metal component are specified in the subclaims, wherein the advantages of the individual measures have already been described in connection with the explanation of the above method, to which reference is made to avoid repetition.
