Abstract
Hierarchically porous graphitic carbon particles are produced by an aerosol process, in which an aqueous solution of a carbon precursor compound, in which particles or clusters of silicon dioxide species of different sizes are dispersed, is used. The aerosol is heated to evaporate the solvent. The solid residue is carbonized and non-carbon species are removed to obtain small porous particles of graphitic carbon. The interconnected pores of different sizes in the small carbon particles make them very useful as electrode materials in electrochemical devices, for example supercapacitors, in which efficient ion transport through the pores or the particles is required.
Description
TECHNISCHES GEBIETTECHNICAL AREA
This invention relates to the preparation of particles of porous graphitized carbon spheres having diameters ranging from about 50 nanometers to a few microns and containing a large amount of micropores (for example, <2 nanometers in the largest dimension) connected to mesopores (e.g. about 2 to 20 nanometers). These particles provide excellent properties, for example, as electrode materials in electrochemical applications, for example in supercapacitors (capacitors in the farad region).
HINTERGRUND DER ERFINDUNGBACKGROUND OF THE INVENTION
Supercapacitors, a class of high power density electrical energy storage devices (10 3 -10 4 W kg -1 ) and long cycle life (> 100,000 cycles), are suitable for a wide range of applications, such as electric hybrid vehicles, power tools, and portable electronic devices Devices, promising. In general, a supercapacitor may be operated on the basis of electrochemical double-layer capacitance (EDLC) formed along an electrode / electrolyte interface of an electrochemical cell. For example, an apparatus is assembled from two electrodes made of the same carbon material and a porous separator soaked in electrolyte. The charge (energy) is stored by separating electrolyte ions of opposite charges at the surface of porous carbon in the electrodes. Specifically, during the charging process, the positively charged ions will migrate to a negatively charged electrode and form a charged bilayer; at the same time, the negatively charged ions will collect on the surface of one positive electrode and form another bilayer. The fast charge / discharge process gives the capacitor a high power density, but the energy density is limited by its effective bilayer area. Therefore, for use in a high performance device, a high surface area carbon with optimal pore structure is highly desired.
However, current supercapacitors are still limited by a low energy density, and an improvement in energy density while maintaining high power density is essential to realize such large potentials. Since supercapacitors are generally based on electrical double-layer capacitance or pseudo-capacitance, implementation of high energy density requires that a sufficient number of ions be absorbed at the electrodes or inserted into the electrodes, while realizing high power density requires rapid transport of ions and electrons between the electrodes. To meet these criteria, the electrode materials should have high ion storage density, excellent electron conductivity, and effective ion transportability.
The current electrode materials for supercapacitors are mainly activated carbons, carbon nanotubes (CNTs) and metal oxides. In this context, it should be emphasized that activated carbons (AC) have a high surface area, high microporosity and moderate electronic conductivity. Capacities of up to 300 F g -1 in aqueous electrolyte or 120 F g -1 in organic electrolyte can be achieved at low discharge rates, corresponding to energy densities of ~ 10 and 30 Wh kg -1 , respectively. However, at high rates of discharge, their storage performance deteriorates radically due to the delayed ion transport in their tortuous microporous channels. On the other hand, carbon nanotubes (CNTs) have excellent electronic conductivity and easily accessible external surfaces that provide excellent rate performance. However, CNTs generally have small surface areas, providing low specific capacities of less than 100 F g -1 in aqueous electrolyte or 50 F g -1 in organic electrolyte. Alternatively, metal oxides, for example RuO 2 , MnO 2 and V 2 O 5 , can provide much higher pseudo capacity by faradic reactions. Besides the cost prohibitive RuO 2 , such materials are inherently poor ion and electron conductors, which limits their high performance application. Great efforts have recently been made to produce better electrode materials. For example, high surface area carbons have been synthesized with more highly regulated pore channels, for example, carbide-derived carbon and zeolite-matte carbon, with capacities of up to 150 F g -1 and improved high rate performance in organic electrolytes Synthesis extremely ineffective. Similarly, surface-functionalized CNTs can provide capacities of up to ~ 150 F g -1 in H 2 SO 4 ; however, such modified CNTs are readily degraded during cyclization. Accordingly, the production of high performance supercapacitor materials remains a challenge.
ZUSAMMENFASSUNG DER ERFINDUNGSUMMARY OF THE INVENTION
This invention provides for the development and manufacture of high performance materials Electrode materials for electrochemical applications based on hierarchically porous graphite particles. Accordingly, supercapacitor electrodes (or the like) of this invention are constructed of such particles having interconnected micropores (typically <2 nm), mesopores (e.g., about 2-20 nm), and macropores (e.g.,> 50 nm) , Compared to low rate efficiency and low capacitance CNTs, this unique porous graphite particle structure of this invention provides the critical features required for high performance electrodes: i) abundant micropores impart high surface area, high capacity, and high surface area sizes to the electrode material Energy density results; ii) small particle size and their hierarchically interconnected micropores, mesopores and macropores (within large particles and intermediate particles) facilitate ion transport, ensuring high rate performance; iii) graphitized carbon provides excellent electron conductivity, which is another key factor for high rate suitability; iv) These carbon spheres can be densely packed in electrodes, which is important to ensure a high volumetric energy density.
According to a preferred embodiment of the invention, an aqueous solution of a suitable carbon compound is prepared as a source of carbon particles. The carbon compound is said to be decomposed and a simple carbohydrate, for example sucrose, is preferred so that it readily decomposes into carbon with water as a harmless by-product. A water-soluble phenolic resin or other relatively low molecular weight carbon compound or polymer may be used. A metal (eg, transition metal) salt (e.g., nickel nitrate, nickel nitrite, nickel chloride, nickel acetate, iron nitrate, ferric chloride, ferric nitrite, cobalt nitrate, cobalt chloride, cobalt acetate and cobalt nitrite) is also dissolved in the aqueous solution to prevent decomposition of the Carbon precursor to favor. Colloidal silica particles and orthosilicate clusters are also dispersed in the aqueous solution to serve as templates for mesopores (the silica particles) and micropores (the silicate clusters). Carbon particles having different pore structures can be obtained by varying the ratio of colloidal silica particles and orthosilicate clusters. For example, a greater or greater proportion of colloidal silica-carbon particle will produce with mesopores and larger pore volume; a larger amount of orthosilicate clusters will produce particles with a higher surface area and smaller pores and smaller pore volume.
Aerosol droplets are formed from the aqueous solution with its suspended template material, using nitrogen as the atomizer and carrier gas. The continuously generated colloidal aerosol droplets are carried in a stream of nitrogen and passed through a heating zone in which the water (or other solvent) is evaporated and the solid residue is converted to nanoscale composite particles. The particles are generally spherical in shape. The spherical particles are collected as they leave the heating zone. The separated particles are also heated to carbonize the organic precursor material in the presence of the metal and silicon containing units. The sucrose (or other carbon-containing compound) is thus converted in situ into graphitized carbon with occluded metal and silica species. The metal is removed and the silicon-containing template materials are removed to obtain porous graphitic carbon particles with high surface area and hierarchical pores.
The resulting graphitized carbon particles generally have a spherical shape with diameters typically ranging from about 50 to about 300 nm, with some particles having diameters up to a few (5 or so) microns. And as a result of the use of different sized silica precursors, the carbon particles have a hierarchy of interconnected micropores and mesopores. As will be shown in this specification, such particles have excellent properties for dense packing in electrode material layers and for adsorption of ions of a liquid electrolyte as electrode materials in electrochemical devices.
It should also be emphasized that the described synthetic approach can be easily increased at a low cost for large scale production for these unique dense-packed, high surface area, dense, porous carbon particles.
Other objects and advantages of the invention will be apparent from the following description of specific examples for carrying out the invention. The particles were removed from the filter press and then heated to 900 ° C under a nitrogen atmosphere to carbonize the sucrose content of the composite nanoparticles. This carbonation step resulted in the formation of spherical silica / graphitized carbon / nickel composite nanoparticles. The composite nanoparticles were soaked in 1M aqueous hydrochloric acid to remove the nickel and then soaked in aqueous 5M sodium hydroxide to remove the silica / silicate template materials. The removal of these constituents resulted in the hierarchically porous carbon particles with graphitized shell structures.

Electrode Fabrication and Electrochemical Measurements: The aerosol carbon particles, AC and CNTs, were placed on nickel foam current collectors. Briefly, 85% of the electrochemically active material, 5% carbon black and 10% poly (vinylidene fluoride) (PVDF) dispersed in N-methylpyrrolidone (NMP) were mixed to form slurries. The homogeneous slurries were coated on foamed nickel substrates and dried for 10 minutes at 80 ° C under vacuum. Thus shaped electrodes were then pressed at a pressure of 2 MPa and further dried under vacuum at 100 ° C for an additional 12 hours. Electrodes were obtained by applying an active mass of 1 to about 3 mg to each current collector (0.5 cm x 0.5 cm).
Electrochemical measurements were performed on a Solartron 1860/1287 Electrochemical Interface (Solartron Analytical, Oak Ridge, TN). The electrolytic solution was 1 M tetraethylammonium tetrafluoroborate (NEt 4 BF 4 ) in propylene carbonate (PC) solution, and platinum foil was used as the counter electrode. Silver wire was used as a quasi-reference electrode. CV measurements were performed in an argon-filled glove box using discharge limiting voltages of -1.5 and 1.2 V versus Ag. The specific capacity, C s (F g -1 ), of the electrode materials was taken from the discharge curve of Galvanostatic cycles according to C = I / (dV / dt) ≈ I / (ΔV / Δt), where I is the constant discharge current density, E is the cell voltage and dV / dt is the slope of the discharge curve calculated. The EIS tests were performed in a frequency range of 10 mHz-100 kHz with 10 mV AC amplitude. The gravimetric capacity, C, was calculated according to C = 1 / [2πf Im (Z) M], where f is the working frequency (Hz), Im (Z) is the imaginary part of the electrode resistance (ohms) and M (g) is the Electrode mass is.
To make button cells of type 2032, Whatman fiber (GF / D) was used as a separator. The cells were assembled in a glove box under an argon atmosphere. Charge and discharge measurements and long-term cyclization tests were performed by LAND CT2000 (Wuhan Jinnuo Electronics, Ltd., Wuhan, China) at various current densities. Symmetrical cells were charged and discharged between 2.7 and 0V. The specific capacitance and power and energy density were calculated based on the total mass of anode and cathode materials. The energy density was calculated using E = 1/2 CV 2 , where C is the total cell capacity and V is the cell working potential. The maximum power density was calculated by P max = V 2 / (4ESR x M), where ESR is the equivalent series resistance and M (g) is the total mass of anode and cathode materials.

Images of the aerosol carbon particles by a Scanning Electron Microscope (SEM) and a Transmission Electron Microscope (TEM) show that most of the particles are densely packed. The pressed pellets reached a density as high as 0.75 g cm -3 , which is much higher than the commercially available activated carbon of similar porosity (~ 0.5 g cm -3 ). For applications in devices to increase the overall device capacity, it is generally necessary to increase the electrode porosity, which inevitably reduces the electrode density. Therefore, high gravimetric capacity is often achieved by finding a trade-off between rate capability and volumetric capacity. The ability to synthesize high surface area carbon with high packing density is therefore essential to ensure both high gravimetric and volumetric density.
High magnification SEM shows that these diameters of diameters are mainly polydisperse in the range of 50 to 300 nm, much smaller than those of activated carbon, which is normally used in commercial devices (5-20 microns). The TEM image shows a highly porous sponge or foam-like pore structure with interconnected mesopores and micropores. The diameters of the mesopores are concentrated by 10 to 20 nm, which is consistent with the size of the colloidal silica template used (average diameter 13 nm). The formation of micropores having a diameter of less than about 2 nm was achieved by the removal of silica clusters uniformly distributed throughout the carbon backbone. A high-resolution TEM suggests that the "bubbles" that are observed are graphite shales formed by the catalytic carbonation of sucrose. The formation of such graphite scales which improve electrode conductivity is further confirmed by their intense (002) graphite X-ray diffraction peak.
Overall, the synthesis of a class of graphitized porous carbon particles using a continuous scale-up approach has been demonstrated. Such carbons contain a hierarchical pore structure and graphitized shells, providing a new material platform for high density, high density supercapacitors. This new family of porous carbons could also be adapted for battery electrodes, fuel cell catalyst carriers and other applications.
