Description
The invention relates to a solar cell connecting method, a solar module manufacturing method and a solar cell connecting device.
Solar modules made from wafer-based solar cells include a large number of wafer solar cells, which are connected together in series or in parallel to form so-called solar cell strings, in order to then be encapsulated in a solar module. The solar cells are electrically connected by means of connector elements, also known as cell connectors or simply ribbons, which are designed as thin metal strips and are soldered to contact surfaces, so-called busbars, of the solar cells. Conventional solar cells with double-sided contact are connected in such a way that the front-side contacts of a solar cell are connected to the rear-side contacts of an adjacent solar cell by means of the connector elements.
Since the busbars and thus also the connector elements are partially arranged on the side of the solar cell where the light is incident, they result in partial shading of the solar cell, so that the power drawn from the solar cell is reduced, in some cases by up to around 2% of the total power. This is due to the fact that the proportion of the incident light that hits the connector element is reflected by it or, depending on the surface finish, is absorbed. The reflected light leaves the solar module and cannot be used for light conversion in the solar cell.
However, such light-trapping connectors are complex to manufacture and therefore expensive. In addition, soldering them to the busbars of solar cells is problematic, since the solder used for this purpose penetrates into the structured areas, filling them up and thus leveling them out, so that the light-trapping effect is reduced. In addition, such a light-capturing connector must either be structured on both sides, which means that it is unnecessarily complex to manufacture. Or, if it is only structured on one side, it must be placed on the solar cell with the correct side, which represents an additional source of error when connecting the solar cells to form solar cell strings.

The object of the invention is to provide a solar cell connection method, a solar module production method and a solar cell connection device in order to reduce the shading losses that occur due to connector elements in solar modules efficiently and with little effort.
The object is achieved according to the invention by a solar cell connecting method having the features of
The invention is based on the consideration of using a connector element that is initially unstructured or only slightly prestructured for the electrical connection of a solar cell to a neighboring solar cell or to solar module external contacts. Only while the connector element is being placed on the solar cell, or after it is placed on the solar cell was, a structuring of its surface is made. Such a procedure has the advantage that it allows targeted structuring of only those sections of the connector element which partially cover the solar cell. In addition, different sections of the connector element can be structured differently in order to ensure optimal capture of the reflected light by the solar cell. For example, the surface of a section of the connector element located on the solar cell surface can be structured differently than a section arranged between two adjacent solar cells.
This method is used sensibly for solar cells which have contacts or busbars on their light-incident surface. This can be both front-contact solar cells and so-called bifacial solar cells, which are designed to utilize incident light on both sides and convert it into electrical energy. In the latter case, the connector elements can be structured on both sides of the solar cell.
The structuring must take place in such a way that light incident on the structured surface is not merely scattered, but is deliberately reflected. This means that the structured areas of the surface preferably have a specific angle or a specific orientation. In the structuring step, the surface of the connector element is preferably structured in such a way that the connector element acts as a light-collecting connector in the finished solar module. This means that light striking the structured surface of the connector element is reflected at an angle to the surface normal in such a way that it is reflected back at a module encapsulation of the solar module again at an angle to the surface normal onto an exposed area of the solar cell surface. The structuring is preferably designed in such a way that the reflected light experiences total reflection at the module encapsulation. For this purpose, the structured surface of the connector element can have, for example, structural trenches which are formed in the form of points or grooves with parallel grooves running along a longitudinal direction of the connector element. In a cross-sectional view perpendicular to the longitudinal direction of the connector element, such grooves can be designed in the shape of a segment of a circle, a roof shape, a sawtooth shape or the like.
The solar cell connection method described here thus also includes the structuring of its surface in addition to the electrical contacting of the solar cells by means of the connector element. Such a solar cell connection method is expediently itself part of a solar module production method in which a solar module is formed from a plurality of solar cells by means of module encapsulation. This can be done in such a way that the solar cells connected to one another, ie the solar cell strings, are arranged and pressed together with a sealing compound between two module encapsulations. The module encapsulation is preferably a glass plate.
In an expedient development of the solar module manufacturing method, it is provided that the surface of the connector element is structured through a module encapsulation of a solar module during the structuring step. In other words, the structuring of the surface of the connector element can take place during or after the encapsulation of the solar cells. It can even take place after the solar module has been completely finished, so that the advantages of the structuring can also be used subsequently without having to use structured connector elements from the outset. For this purpose, the structuring must take place by means of an energy input that can penetrate the module encapsulation, for example by means of electromagnetic radiation through a module encapsulation that is transparent for this purpose.
The electrical connection between the connector element and the solar cell preferably includes a soldering process. However, other suitable connection methods can also be used in addition or instead, for example bonding methods or laser contacting methods, in order to form so-called laser-induced contacts (LFC—“laser fired contacts”).
In a preferred embodiment it is provided that the structuring step is carried out at least partially at the same time as or after the connection step. If a soldering process is used to electrically connect the connector element to the solar cell, excess solder can be removed from the surface of the connector element during the structuring step, or the excess solder itself can be structured or co-structured. Structuring during the connection step is also easily possible, since the duration of soldering is usually significantly longer than the duration of the process for structuring, particularly in the case of laser structuring. This has the advantage that the connection step for the implementation of the structuring step does not have to be slowed down, so that the production throughput in the solar module production is not changed.
The structuring step expediently comprises laser structuring, or more generally structuring by means of electromagnetic radiation. In other words, the surface of the connector element is structured using laser processing, in that material is removed from the surface. Here, a laser beam sublimation or laser beam melting of the surface material can take place.
In addition, other structuring methods can be considered for the structuring step, which can be used alone, together and/or cumulatively with the laser structuring. Such structuring methods are, for example, the application of material to the surface, for example by means of laser deposition welding or laser sintering, which can be used with metals, the shaping of the surface material or the removal of the surface material by means of energy input or by means of mechanical removal methods.
Provision is preferably made for a predominant part of a section of the connector element lying on the solar cell to be structured during the structuring step. This means that at least 50% of the section of the surface of the connector element that rests on the light incidence side of the solar cell and thus covers it from the incident light is structured. In other words, at least 50% of the surface of this section is reshaped, removed or covered with material. However, this proportion is preferably higher, for example 60%, 70%, 80%, 90% or more. It is even preferred that essentially the entire part of the connector element surface covering the solar cell is structured. Even if only a small portion of the surface is structured, the section of the connector element resting on the solar cell is structured essentially along its entire length.
According to a preferred development, it is provided that the connector element is arranged under an inert protective gas atmosphere during the structuring step. This can prevent any oxidation of the surface. Only the connector element has to be surrounded by the protective gas. Alternatively, it is also possible for the connector element to be arranged in a vacuum or protected from oxidizing substances, in particular from oxygen, in some other way.
It is advantageously provided that the connector element has a core made of a core material and a cover layer made of a cover material that differs from the core material, with the cover layer being at least partially removed during the structuring step such that the core underneath is at least partially exposed. Such a procedure makes sense, for example, when the connector element is formed from the core material and is then partially or completely covered with solder as the cover material. The solder then serves to facilitate the soldering of the connector element onto the solar cell during the connection step. However, if the solder is applied to both sides of the core, consisting of a copper foil, for example, it is advantageous to at least partially remove the solder from the side of the connector element facing away from the solar cell surface, since the copper layer underneath has better reflectivity.
Alternatively, however, it can be provided that the connector element has a core made of a core material and a cover layer made of a cover material that differs from the core material, the cover layer being partially removed during the structuring step without exposing the underlying core. This makes sense in particular when the cover material has a higher reflectivity than the core material and/or is used precisely to give the connecting element a light-trapping property by means of structuring.
It is preferably provided that the connection step takes place by means of a first energy input and the structuring step takes place by means of a second energy input, with the first energy input and the second energy input being fed from different energy sources. Both energy inputs are preferably electromagnetic radiation. This is the case, for example, when the electrical connection is made by means of laser soldering and the surface of the connecting element is additionally laser structured.

An
In contrast, the
