Abstract
Description
The invention relates to a method for the production of decorative parts for vehicles, comprising a carrier part and a carrier cladding with at least one decorative layer and an associated connecting layer with fibers for connection to an upper layer of the carrier part. By means of a method according to the invention, the lining of a carrier part can take place in a separate step without the need for a bonding agent between the carrier lining and the carrier part, at the same time protecting the decorative surface of the carrier lining.
Such methods are generally known and used to produce decorative parts for vehicles. Usually, attempts are made to reduce the number of tools and the associated necessary number of process steps to a minimum. According to the known methods, the respective decorative part is produced in a single step, in a so-called one-shot process. In this case, both the deformation of the support member as well as the lamination of the support member are performed with the carrier panel in a single tool. In the known methods, essentially flat plates are usually used as starting material for the carrier part and decorative foils or fabrics / carpets as carrier cladding. These are placed one above the other and simultaneously concealed and deformed in a tool. Deformation relates in particular to the carrier part, which is the mechanically stabilizing component of the decorative part to be produced. A disadvantage of the known methods is that a relatively large mold pressure must be used to deform the carrier part. This is usually in the range of or even more than 3 bar. Since at the time of deformation in known methods, the decorative film is already at least on one side of the support member as a carrier panel, also the carrier panel is loaded with the molding pressure. The load with the molding pressure is particularly disadvantageous for the support panel, if this has on its outwardly facing top a microstructure, so a decor, as may be configured for example by a grain. Due to the high quantity of mold pressure and in connection with the temperatures of the mat, there is the risk that the microstructure of the carrier lining is impaired or even destroyed. However, this molding pressure can not be reduced, since otherwise the necessary deformation of the support member can not or only in an insufficient manner can be generated.
A further disadvantage with known methods is that, when forming undercuts in the shape of the carrier part and the form of the carrier lining following this shape, the surface of the carrier lining is likewise adversely affected. Thus, it is necessary in the formation of undercuts in the support member that a folding of the material of the support member is made to produce an undercut. This folding can be done either by the correspondingly formed negative mold of a tool or by an additional slide. At the point of Abkantens results in a particularly large material stress both in the carrier part, as well as in the already associated with this carrier panel and a high pressure load of the tool separation to slide. These high material tension and tool pressures are visible in the manufactured decorative part by lines that run along these folds, ie along the border of the undercuts. Thus, on the decorative side, that is to say on the upper side of the carrier cladding, the tool edges of the undercuts in the manufactured and manufactured decorative part can still be seen, which visually affects the quality of the decorative part.
A further disadvantage of the one-shot method is that, due to the decorative layer, which is adhesively bonded to the carrier layer, the thermal energy of the carrier layer has to be transported via the insulating effect of the decorative layer to the contact surfaces between the carrier cladding and carrier part to the tool , This has the disadvantage that a much smaller amount of energy can be transmitted. Although, in principle, a thermal laminating possible, but the known method is disadvantageous when laminating with thermal means, as in order to achieve the required energy density, ie the necessary temperature at the desired position, ie in the contact area between the carrier panel and carrier part, a high Amount of energy must be introduced.
It is therefore an object of the present invention to solve the problems explained above. In particular, it is an object of the present invention to provide a method which, in a particularly cost-effective manner, has a high quality of the carrier cladding, in particular with regard to the applied microstructure on the upper side of the carrier cladding and at the same time reduces the duration of the process steps to a minimum.
The above object is achieved by a method having the features of independent claim 1. Advantageous embodiments result from the subsequent subclaims.
- Providing a finished and shaped support part,
- Heating the upper layer of the carrier part intended for connection to the carrier cladding in such a way that the upper layer is melted,
- Positioning the carrier cladding with the tie layer opposite the top of the carrier member while the top layer is in fused deposition of the carrier liner to the carrier member, wherein the step of heating is performed such that the fibers of the tie layer partially penetrate the fused top layer of the carrier member ,
An inventive method thus provides each a separate step for the preparation of the carrier and the lamination, so the lining of the support member with the carrier panel available. This own step is by providing an already finished and molded support member separate from a first step for forming the support member. In other words, in a first step and preferably also in a separate first tool, the carrier part is molded separately for itself. Only subsequently, in a second step, the method according to the present invention is carried out. In contrast to the known methods, the heating of the upper layer of the carrier part can take place in such a way that this is possible directly without overcoming the carrier lining. So no material barrier in the form of the carrier panel must be overcome, which is why the energy can be introduced directly to the desired location and could be reduced to a minimum. An impairment of the carrier panel, in particular the decorative layer of the carrier panel is avoided in this way.
The positioning of the carrier lining with the connecting layer opposite the top side of the carrier part is preferably carried out directly after the heating of this upper layer. However, even small periods of time between these two steps are conceivable as a break, as long as the upper layer of the support member is still in a sufficiently molten state at the time of positioning, in particular during the subsequent application of the support panel. So increases the break between the steps of heating and positioning and the application, so it is necessary to perform a higher heating temperature, or a stronger melting of the upper layer of the support member.
The fibers of the bonding layer are, for example, polypropylene (PP) fibers or polyethylene (PE) fibers. These may have different or substantially identical lengths. The fibers serve to improve the non-positive bond between the carrier panel and the carrier part. They offer the possibility of penetration, melting or melting of the fibers in, or with this upper layer of the support member and when curing a recrystallization of the upper layer of the support member a material-locking z. T also form-fitting and thus even better frictional connection between the upper layer of the support member and the connection layer and thus with the carrier panel. The polypropylene fibers or the polyethylene fibers themselves can be melted or not. The melting of the polypropylene or polyethylene fibers has the advantage that the positive connection is additionally supplemented at least in sections by a material connection between the fibers and the upper layer of the carrier part. In the latter case of the material closure between the fibers and the carrier part, it is advantageous if the carrier part is also at least partially or partially made of polypropylene and / or polyethylene.
The carrier panel is multi-layered, but advantageously flexible, for example in the form of a flexibility such as a sheet of paper. The flexibility is necessary to adapt the carrier panel to the already formed shape of the support member. However, it should be noted that no fully elastic materials are necessary but possible to perform the lamination process. The necessary force for applying the carrier panel to the support member depends not only on the shape of the support member but also on the flexibility, so the flexibility of the support panel. The more flexible a carrier panel is, the easier it will be to put on the carrier part by itself and the less force is needed for this. The laminating force or the laminating pressure for the application of the carrier lining to the carrier part thus depends directly on the flexibility of the carrier lining.
Since, depending on the flexibility of the carrier cladding, a laminating force of different sizes is necessary, the impairment of the surface structure of the decorative part, in particular the decorative layer, is also directly related to the laminating force or the laminating pressure. However, it should be noted that the necessary force, so the maximum laminating pressure, even in extremely inflexible Carrier panels and / or in extremely difficult forms of the already preformed support member is less than the necessary mold pressure to form the shape of the support member. Moreover, it is possible that the Kaschierdruck is varied over the surface of the carrier panel and only in areas where a higher laminating pressure is necessary, a correspondingly higher laminating pressure is applied to the other areas, the deterioration of the surface, so the decor of the To limit the decorative layer to a minimum. In comparison to the known one-shot method, an improvement in the surface structure of the decorative layer is achieved in this way. This not only already existing decorative parts with better surface structure to produce, but it is also the production of decorative parts allows that have a much finer surface structure that would have been affected in known methods in their quality too strong, so in an unsaleable manner.
By providing a heating step directly on the upper layer of the support member of the heating step with less energy and much faster, since no heat conduction in the material, or only the heat conduction in the material of the upper layer of the support member is taken into account in order to melt them , In comparison, in known methods, the heat conduction must be considered, so the heat conduction resistance of the decorative layer to be overcome until the heat reaches the desired zone of influence, ie the upper layer of the support member. This can be done in addition to energy savings and a reduction in time of the heating process. The reduction of the time required for the heating process reduces the clock sides for the method according to the invention. By virtue of the fact that the steps of shaping the carrier part and laminating, that is to say cladding the carrier part with a carrier lining, are separated from one another, two tools are necessary, but they can be operated in parallel. In this way, although the cycle time for a decorative part to be produced individually increases minimally, with such an arrangement, the at least partially parallel execution of the overall production process, ie, the parallel execution of the molding process of the support part and the laminating process according to the inventive process, can at the same time produce one higher number of decorative parts are produced.
Further, it is possible in this way to provide even complex shapes of the carrier, since stretching the surface of the carrier panel happens with minimal risk. The stretching refers in particular to visible tool edges on undercuts, which are less pronounced or not at all due to the Kaschierdruckes, which is well below the mold pressure when forming a support member. The two layers of the carrier cladding are advantageously glued together, wherein the carrier cladding is available as a roll product for carrying out a method according to the invention. The carrier lining is therefore a raw or starting material for the process according to the invention and is usually obtained from separate suppliers. The upper side of the decorative layer is advantageously provided with a decoration, which may be embodied, for example, in the form of a microstructure, for example with a grain. This graining, so the decor of the decorative layer can be made significantly finer than in known methods, since the deterioration of the surface is reduced by the lower laminating pressure to a minimum.
In the context of the present invention, the term "laminating" is to be understood as meaning a non-positive and substantially full-surface connection to the lining of one side of the carrier. Frictional means that the carrier panel could be removed from the carrier part only with great effort, so by force. A detachment of the carrier panel itself during the period of use should be prevented in this way possible. The full-surface bonding extends in sections, which allow a sufficient frictional connection between the support member and the carrier panel. For example, it may be sufficient if the full-surface bonding takes place only in a peripheral edge region of the support part and between the support panel is not or only selectively or partially connected to the support member. However, a substantially full-surface connection is possible. The bonding process between the carrier cladding and the carrier part takes place during the application of the carrier cladding on the carrier part. The frictional connection is formed by the cooling of the molten upper layer of the support member, which cool down both active and passive, can be done by simply waiting. In situations in which the fibers themselves are not melted, but move only by their movement in sections in the upper layer of the support part into a positive connection between the support panel and the support member, it is sufficient if the heating of the upper layer of the support member such that the heat is sufficient to release the fibers for this movement. This can be done, for example, that is given by the melted upper layer of the support member after the application of the support panel heat to this, in particular to the bonding layer. The release of the heat may, for example, result in a simple slight melting of the bonding layer at the contact areas to the carrier cladding, so that therein contained fibers fall in sections down into the molten upper layer of the support member. After cooling, the fibers, which are received in sections in the upper layer of the carrier cladding and partially in the connecting layer of the carrier cladding, connect these two components to one another.
A method according to the invention can be developed in that subsequently a step is carried out in which the carrier part and / or the carrier lining connected thereto are cooled so that the fused top layer of the carrier part and / or the fibers of the connecting layer introduced therein re-harden. The active cooling of the carrier part or the carrier lining associated therewith has the advantage that the cycle time of a method according to the invention is further reduced. This increases the speed of the process and thus the number of producible decorative parts. The active cooling can take place, for example, by means of cooling fans or cooling loops in one of the tools for carrying out the method according to the invention.
It may be advantageous if the method according to the invention is carried out on a carrier part which has at least one opening with a peripheral edge. Such breakthroughs are necessary, for example, in decorative parts which are to be used as a compact decorative part in a motor vehicle, the area covered by the decorative part having control elements or display elements which protrude through the decorative part. This is the case, for example, in sections which house door opening mechanisms, include shift mechanisms for a transmission, or have cockpit display gauges. Such openings have a peripheral edge, which means that they are arranged substantially completely inside the support part. Accordingly, such breakthroughs are already produced during the molding process and are accordingly independent of lamination with a method according to the invention.
A method according to the invention can be further developed in such a way that, in an additional step at the end of the method, the carrier cladding is trimmed in the area of the opening in the carrier part in such a way that the carrier cladding projects over the edge of the opening at least in sections. This is possible only in a method according to the invention, since a separation of the molding process and the formation of the breakthrough of the laminating so the lining of the support member has been carried out with the carrier panel. The trimming of the carrier cladding takes place not only around the carrier part, but also for forming a breakthrough in the carrier cladding, which corresponds to the opening in the carrier part. However, it is possible here that the breakthrough in the carrier panel is smaller than the opening in the carrier part, so that the carrier panel projects beyond the edge of the opening. This survival is particularly advantageous if the breakthrough is to have particularly high quality in terms of its optical effect. Such a supernatant can be used to bend the carrier panel around the edge of the opening so that the edge of the opening as well as the passage of the opening itself are at least laminated. The Umbugen can be done both in the laminating itself and in a separate tool.
It may also be advantageous if, in a method according to the invention, the trimming step takes place at least partially in the same laminating tool as the laminating of the carrier part with the carrier cladding. In other words, a method according to the invention is developed in this way, without the need for an additional tool for trimming the carrier lining. Although this increases the complexity of the laminating tool, it eliminates the expense of transport to an additional tool and the production costs for this additional tool.
Another advantage is when, in a method according to the invention, the step of applying the carrier covering to the carrier part is carried out such that the carrier lining is pressed onto the carrier part at least in sections with a laminating pressure. This is necessary in particular when the carrier part is a form of relatively great complexity, and / or when the carrier lining has a particularly low degree of flexibility. The application of a laminating pressure thus aids the application and creates a higher security with regard to the connection between the carrier panel and the carrier part. It is therefore avoided that areas arise in which the carrier lining during the laminating process according to the present invention does not bear against the carrier part.
The laminating pressure is usually in the range of 1 to 2 bar and is thus significantly smaller than the molding pressure during the production of the carrier part, which is usually equal to or greater than 3 bar. Accordingly, even in the areas in which a laminating printing is applied, the impairment of a structure on the upper side of the decorative layer of the carrier lining is significantly reduced in comparison with the impairment caused by a molding pressure. The laminating pressure can be determined, for example, by the shape of the tool be. It is thus possible for the tool to vary the gap between the tool and the carrier part, that is to say the top side of the carrier part. The smaller this gap is, the more strongly the carrier lining will be pressed onto the carrier part, that is, onto the molten upper layer of the carrier part, when the tool is started on the carrier part. The larger this gap is, the lower will be the pressure until it no longer acts on the carrier panel due to the lack of contact between the tool and the carrier panel.
A method according to the invention can be developed such that the carrier part has an undercut and the laminating pressure is greatest in sections of the carrier lining in which the carrier lining spans the undercut of the carrier part. Such areas with undercuts are the most complex areas of a carrier part. Spans when placing, or when positioning the support panel this the area of the undercut, it is not sufficient that gravity moves the carrier panel in such an undercut of the support member into it. Rather, an active application of the support panel to the support member is necessary, whereby a laminating tool or a slider of the laminating tool is necessary. Depending on the complexity of the undercut and the flexibility of the carrier lining, the quantity of laminating pressure must be adjusted. In particular, the Kaschierdruck in areas without undercut to a minimum, so advantageously set to the value zero. This therefore means that in a particularly advantageous embodiment of the method according to the invention Kaschierdruck is applied only in areas where it is necessary, ie in areas that have a complex shape in the form of an undercut, which is covered by the carrier panel.
It may also be advantageous if, in a method according to the invention, the carrier cladding has at least one intermediate layer which is non-positively connected both to the decorative layer and to the connecting layer and has an elastic foam structure. This intermediate layer thus lies between the bonding layer and the decorative layer and forms the possibility of varying haptic properties of the decorative part, in particular of the carrier trim. By providing a foam-like structure for the intermediate layer, a relatively soft feel is produced which, in combination with a finer appearance of the decorative layer, allows a higher quality appearance of the decorative part. It is thus possible to produce fine imitations of leather with the associated haptics expected by a user, by means of a corresponding foam structure of the intermediate layer. The foam structure may be formed, for example, in the form of a polyurethane (PU) foam.
It is also possible that in a method according to the invention, the carrier part has at least one undercut into which the carrier panel is brought by means of a slider for application to the carrier part. Such undercuts are not just simple depressions, but depressions that are in an orientation that would not be laminated with two tools that can be moved towards each other. An additional slider serves to bring the carrier panel in such a difficult situation, or a correspondingly complex shape of the support member to concern. In this area, a Kaschierdruck is advantageously applied, which supports the application of the carrier panel on the support member.
A further advantage may be, if in a method according to the invention the step of heating the upper layer of the carrier part is carried out with a high-energy heating. The design as high-energy heating has the advantage that in a relatively short time a large amount of energy is provided for heating the upper layer of the support member. This reduces the cycle time that is necessary to ensure the melting of the upper layer in accordance with the invention. Such high-energy heaters are advantageously designed as radiant heaters, for example in the form of infrared heaters.
In the present invention, it is possible that the step of heating the upper layer of the support member is performed directly in a laminating tool which carries out the subsequent steps of the present invention. The heating of the upper layer directly in the laminating tool has the advantage that no separate heating station in the process sequence in the production of decorative parts according to the invention is necessary. This reduces the complexity and the cost in a method according to the invention.
Alternatively, it is also possible in a method according to the invention if the step of heating the upper layer of the carrier part is carried out before the carrier part is inserted into a laminating tool by carrying out the further steps of the method. In this alternative embodiment, therefore, the step of heating is decoupled from the lamination process, so that these processes can also run parallel to one another. Although this slightly increases the complexity of the tools, but leads by the parallelism of the heating and lamination that the number of production of decorative parts to be produced with a inventive Process increases. In addition, such a separation is possible only in one embodiment of the invention, since only the upper layer of the support member is melted and thus the support member by the remaining strength of not melted portions of the support member is still transportable with mechanical grippers or other mechanical structures. This makes it possible to insert the carrier part with a melted upper layer in the laminating, without additional stabilization of the support member would be necessary.
A further advantage may be when, in a method according to the invention, the carrier part is provided in a heated state and the heating of the upper layer of the carrier part is carried out in such a way that it is cooled on the underside, which is opposite the top side, so that only the upper layer remains in a molten state. In other words, this can also be described as indirect heating of the upper layer of the carrier part. Thus, in this embodiment, the residual heat from a first process step is used in the production of the carrier, for example a residual heat from the molding process of the carrier part. In this way, the heating step can be carried out with minimal energy and, moreover, the cycle time between the molding process and the laminating process according to the present invention can be further reduced since full cooling of the support member is no longer necessary.
