Plasmabrenner bestehen aus zwei untereinander angeordneten Bauteileinheiten mit unterschiedlichen elektrischen Potentialen, die elektrisch voneinander getrennt sind. Im oberen Bauteil ist die Wolframelektrode angeordnet. Zwischen der Wolframelektrode und dem Werkstück brennt der Hauptlichtbogen. Die Wolframelektrode ist daher extrem temperaturbelastet. Die extreme Temperaturbelastung beeinflusst die Standzeit der Wolframelektrode negativ. Im unteren Bauteil ist die Plasmagasdüse angeordnet. Zwischen der Plasmagasdüse und der Wolframelektrode brennt der Pilotlichtbogen. Die Plasmagasdüse schnürt den Hauptlichtbogen ein, wobei ein Teil der Energie des Hauptlichtbogens auf die Plasmagasdüse übertragen wird. Dadurch ist auch das untere Bauteil eines Plasmabrenners einer extremen Temperaturbelastung ausgesetzt. Um eine lange Lebensdauer von Wolframelektrode und Plasmagasdüse zu erhalten, ist es wichtig, die sich bildende Wärme an der Wolframelektrode und der Plasmadüse aus dem Plasmabrenner abzuleiten. Bekannte Kühlsysteme führen Kühlwasser an die Plasmagasdüse, wo das Kaltwasser des Kühlkreislaufes die an der Plasmagasdüse entstandene Wärmeenergie aufnimmt und das nun bereits vorgewärmte Wasser weiter an die Wolframelektrode geführt wird, um von der Wolframelektrode weitere Wärmeenergie aufzunehmen. Das angewärmte Kühlwasser wird aus dem Kreislauf entfernt und kontinuierlich durch neues Kaltwasser ersetzt. Das Abführen der Prozesswärme mittels einem gemeinsamen Kühlkreislaufes für Plasmagasdüse und Wolframelektrode hat auch einige Nachteile. Der Kühlwasserkreislauf zwischen den elektrisch unterschiedlich geladenen Brennerteilen, Wolframelektrode und Plasmagasdüse, wird durch Dichtungen voneinander getrennt, wobei Undichtigkeit nicht vollständig ausgeschlossen werden kann. Zum Instandsetzen müssen die Plasmabrenner zerlegt werden, dabei kann der Austritt von Kühlwasser auch nicht vollständig verhindert werden. Das austretende Kühlwasser kann in die Plasma-, Schutz- oder Fördergaskanäle eindringen und führt beim späteren Schweißprozess zur Porenbildung.
