通常从钛酸钡基颗粒组合物在含水介质中的分散液制备MLCC的介电层,该含水介质可以同时包括聚合粘合剂和/或分散剂。该分散液或浆料可以流延形成未烧结的陶瓷介电材料层。然后在未烧结层上涂以具有一定图案的电极材料,形成堆叠结构,以得到未烧结陶瓷介电层和电极层交替的层压材料。将该叠层切成符合MLCC尺寸的立方体,将钛酸钡基材料颗粒加热烧制,形成具有叠层的、致密的陶瓷介电层和电极层的电容器结构。在烧制期间,由于颗粒的熔融和固结除去了颗粒之间的小孔和形成颗粒,陶瓷介电层密度增大。
电子器件的小型化和增大MLCC体积效率的需要已经导致需要制备薄的介电层。为了制备较薄的层,钛酸钡基组合物必须具有足够小和均匀的颗粒,有时候,与较大的颗粒相比可以具有相对低的密度。包含这种小颗粒的组合物的某些电性能可以较差。例如,具有较小颗粒尺寸和/或低颗粒密度的组合物介电常数可以更低,损耗因子可以更高。因此,当形成薄介电层的时候,必须平衡颗粒尺寸与电性能。
因此,需要制备一种具有小颗粒尺寸和合乎需要电性能的钛酸钡基组合物。
发明内容
本发明提供了一种制备钛酸钡基颗粒组合物的方法。
一方面,本发明提供了一种热处理钛酸钡基颗粒组合物的方法。 该方法包括在约700℃-约1150℃之间加热钛酸钡基颗粒组合物,以形成热处理过的颗粒组合物。
另一方面,本发明提供了一种热处理钛酸钡基颗粒组合物的方法。该方法包括在足以引起颗粒生长和不足以引起颗粒烧结的温度和时间内加热钛酸钡基颗粒组合物,从而形成热处理过的颗粒组合物。
随着下面详细的说明,本发明的其它优点、方面和特征将变得清晰。

具体实施方式
本发明提供了一种制备钛酸钡基颗粒组合物的方法。 该方法包括与烧结步骤分开的热处理步骤,包括在约700℃-约1150℃之间处理钛酸钡基颗粒组合物以增加平均颗粒尺寸。平均颗粒尺寸增加可以改进电性能(即介电常数和损耗因子)与热处理之前相比热处理过的组合物的电性能。该热处理过的组合物可以进一步加工,例如可以通过流延和烧结制备分散体,以形成包括MLCC的电子器件的介电层。
可以根据许多本领域已知的方法包括水热法、固态反应法、溶胶凝胶法,以及沉积和随后的煅烧过程例如乙二酸盐基加工,来制备要经受热处理的钛酸钡基颗粒。在很多情况下,优选使用基于溶液的方法例如水热法来制备钛酸钡基颗粒。水热法通常包括在液相环境中混合钡来源和钛来源以形成维持在升高温度下的热液反应混合物,以促进钛酸钡颗粒的形成。可以通过将所需的二价和/或四价的金属来源加入到热液反应混合物中制备热液钛酸钡固溶体颗粒。适用于形成钛酸钡基颗粒的水热法已经公开在例如普遍公开的美国专利号4,829,033,4,832,939和4,863,883中,在这里全部引入作为参考。水热法制备的钛酸钡基颗粒通常实际上是球状的,具有小平均颗粒尺寸(例如小于约0.5微米)和相对低的密度(例如小于约5.5g/cm3)。水热法制备的钛酸钡基颗粒可能特别适合于使用本发明热处理方法,为了提高某些电性能来增加平均颗粒尺寸和/或密度。
一种用于形成钛酸钡基颗粒的水热法的例子包括将约40℃-约100℃之间的氢氧化钡(Ba(OH)2)溶液加入到水合二氧化钛凝胶的浆液中,以形成反应混合物。该水合二氧化钛凝胶是由氯氧化钛(TiOCl2)和氢氧化铵(NH4(OH))混合形成凝胶,然后洗涤凝胶得到的。在约175℃-约225℃之间加热反应混合物以促进悬浮在含水介质中的钛酸钡(BaTiO3)颗粒的形成。冷却之后,可以洗涤悬浮液除去任何一种过量的反应物例如氢氧化钡。在某些实施方案中,不能洗涤悬浮液。然后可以对悬浮液进行脱水、例如使用压力过滤机,以增加固体含量。该高含固量悬浮液可以用于下列进一步叙述的加工步骤。
不同的生产技术可以产生以不同物理状态存在的钛酸钡基颗粒。在某些实施方案中,颗粒在制备之后可以是干燥粉末。替代地,颗粒可以以大范围固体含量悬浮在含水介质或非水介质中。例如,该含水的或无水的悬浮液固体含量可以为约5wt%-约90wt%,基于悬浮液的总重量。
这里使用的″钛酸钡基组合物″是指钛酸钡,它的固溶体,或其它基于钡和钛具有通式结构ABO3的氧化物,其中A表示一种或多种二价金属例如钡、钙、铅、锶、镁和锌,B表示一种或多种四价的金属例如钛、锡、锆和铪。一种类型的钛酸钡基组合物具有Ba(1-x)AxTi(1-y)ByO3的结构,其中x和y在0至1之间,其中A代表一种或多种不同于钡的二价金属例如铅、钙、锶、镁和锌,B代表一种或多种不同于钛的四价金属例如锡、锆和铪。当存在的二价或四价金属作为掺杂杂质,x和y的值可以较小,例如小于0.1。在其它情况下,可以以较高用量加入该二价或四价金属,以提供明显可鉴别的化合物例如钛酸钡-钙、钛酸钡-锶、钛酸-锆酸钡等。在x或y为1.0的另一情况下,钡或钛可以由适宜价位的其它金属完全取代,以产生如钛酸铅或锆酸钡之类的化合物。在另一情况下,化合物可有多处钡或钛被局部取代。这种多次局部取代的化合物的例子以下式表示:Ba(1-x-x'-x″)PbxCax′Srx″O Ti(1-y-y′-y″)SnyZry′Hfy″O2,其中x、x′、x″、y、y′和y″各自大于或等于0。在很多情况下,钛酸钡基材料具有钙钛矿晶体结构,然而在其它情况下可能不具有。
钛酸钡基颗粒在热处理步骤之前可以具有多种颗粒性质。通常,然而不一定总是,该组合物的平均颗粒尺寸在热处理之前小于约0.50微米。在某些实施方案中,在热处理之前平均颗粒尺寸小于约0.40微米;在某些实施方案中,在热处理之前小于约0.25微米;和,在某些实施方案中,在热处理之前小于约0.1微米。这里使用的术语平均颗粒尺寸是指在组合物中初级颗粒的平均尺寸。使用扫描电子显微镜分析测定组合物的平均颗粒尺寸。
在某些实施方案中,该组合物在热处理之前,包括初级颗粒的聚集体和/或聚集体团块和/或初级颗粒的团块。 这里使用的″聚集体″是指不能通过简单的机械方法例如高剪切搅拌分离的两个或更多粘连颗粒。这里使用的″团块″是指可以通过简单的机械方法例如高剪切搅拌分离的两个或更多粘连颗粒(或聚集体)。
该钛酸钡基颗粒在热处理之前可以同时多种形状,部分地取决于制备颗粒的方法。例如,研磨的钛酸钡基颗粒通常具有不规则的非等轴形状,而水热法制备的颗粒可以是等轴的和/或基本上是球状的。在某些实施方案中,优选等轴和/或基本上球状的初始颗粒。
该钛酸钡基组合物可以是多于一种钛酸钡基颗粒组份的混合物。每个颗粒组份可以具有不同的性能包括任何颗粒尺寸、形状或在这里公开的成份。
根据本发明方法,对钛酸钡基颗粒组合物进行热处理步骤以形成热处理过的颗粒组合物。该热处理步骤包括在足够高的温度和足够长的时间内加热钛酸钡基颗粒以促使颗粒生长(和,有时候,颗粒致密化),但是不引起烧结。这里使用的″烧结″是指颗粒结合在一起形成单一整体。烧结体不包括单个颗粒,而热处理过的颗粒组合物包括单个颗粒(如上所述,它可以是初始颗粒,初始颗粒的聚集体,聚集体团块,或初始颗粒团块)。
有时候,以不引起颗粒之间聚集的条件下进行热处理步骤。在某些情况下,特别当使用较高温度的时候,可以观察到颗粒之间较少的聚集。颗粒之间较少的聚集可以通过常规的搅拌或研磨方法分开。优选,热处理条件不会形成通过常规的搅拌或研磨方法不能分开的颗粒聚集体。有时候,热处理过的组合物基本上没有通过常规的搅拌或研磨方法不能分开的颗粒聚集体。
该热处理步骤包含以大于700℃的温度加热颗粒。在某些实施方案中,以700℃-约1150℃之间的温度加热颗粒;和,在某些实施方案中,以约900℃-约1100℃之间的温度加热颗粒。有时候,热处理时间最少一个小时,在其它情况下几个小时。然而,热处理步骤可以使用任何足以获得所需的平均颗粒尺寸和/或颗粒密度增加的温度和时间。热处理步骤的理想温度和时间取决于颗粒性能(例如组成、尺寸、密度)钛酸钡基颗粒在热处理之前和在热处理之后所需的颗粒性能。
钛酸钡基颗粒的组成在热处理前后基本上无变化,除了如下文所述可能的某些掺杂杂质的消除(例如羟基)。因此,该热处理步骤不同于促进颗粒之间的化学反应形成具有不同的组成颗粒的烧结步骤。
由热处理产生的平均颗粒尺寸的百分比增加可以使用热处理参数控制(例如温度,时间),以制备具有所需最终尺寸颗粒的热处理过的组合物。平均颗粒尺寸的增加通常大于25%,有时候大于50%,有时候大于100%,和有时候大于200%。
热处理过的组合物的平均颗粒尺寸取决于在热处理之前组合物(如上所述)的平均颗粒尺寸和热处理步骤的过程参数。有时候,当起始平均颗粒尺寸小于约0.1微米的时候,使用热处理平均颗粒尺寸可以增加到约0.2微米-约0.4微米。有时候,当起始平均颗粒尺寸在0.3微米-约0.4微米之间的时候,使用热处理平均颗粒尺寸可以增加到约0.6微米-约1.0微米。在很多情况下,对于MLCC应用,具有平均颗粒尺寸约0.2微米-约1.0微米的热处理过的组合物是合乎需要的。
如上所述,热处理步骤同时可以增加钛酸钡基颗粒的密度。应当理解的是,在这里密度是指颗粒密度,与包括颗粒之间空间的颗粒组合物密度不同。有时候,密度增加可以接近钛酸钡基组合物的理论极限,该极限通常被认为是大约6.0g/cm3。
热处理过的颗粒可以具有多种形状。热处理的颗粒的形状部分取决于在热处理之前钛酸钡基颗粒的形状。如果使用基本上为球状的钛酸钡基颗粒,热处理过的颗粒可能也是基本上球状的。有时候,由于能够紧密堆积增加得到的介电层的密度,优选基本上球状颗粒。
选择(例如平均颗粒尺寸和颗粒密度)热处理之后的钛酸钡基颗粒的性能以提供具有合适电性能的组合物。热处理步骤可以增加钛酸钡基组合物的介电常数和/或减少其损耗因子。对于许多包括MLCC的应用,使用具有高介电常数和低损耗因子的组合物是合乎需要的。因此,在制备钛酸钡基组合物中热处理步骤可以是有利的。如下文论述,可以同时将掺杂剂加入到热处理过的钛酸钡基组合物中以进一步提高某些性能包括介电常数和损耗因子。
有利的是,热处理步骤可以从该钛酸钡基颗粒中除去可能降低组合物电性能的杂质。该杂质可能是在制备时进入到颗粒组合物中的。例如,使用溶液方法制备的钛酸钡基颗粒(例如水热法)可能包含基于溶剂的杂质例如羟基(OH-)基团。杂质可能在热处理期间扩散到颗粒的表面并蒸发。
在热处理之后,可以依照要求进一步加工钛酸钡基组合物。在某些实施方案中,在形成介电层之前可以将一种或多种掺杂材料加入到热处理过的组合物中以提高电性能。可以将任何本领域已知的掺杂剂加入到组合物中。掺杂剂往往是金属化合物,例如氧化物或氢氧化物。适合的掺杂剂金属可以包含锂、镁、钙、锶、钪、锆、铪、钒、铌、钽、锰、钴、镍、锌、硼、硅、锑、锡、钇、镧、铅、铋或镧系元素。可以将掺杂剂以颗粒形式加入到钛酸钡基组合物中,并搅拌以促进均匀混合物的形成。在其它情况下,可以将一种或多种掺杂剂层涂敷在热处理过的钛酸钡基颗粒的表面上。该掺杂剂层通常是薄的,并且可以具有小于10纳米的厚度。在某些实施方案中,某些类型的掺杂剂可以以颗粒形式加入,而其它的类型的掺杂剂可以涂敷在热处理过的颗粒表面上。可以依照要求进一步加工包含掺杂剂的钛酸钡基组合物。
在本发明的一个优选实施方案中,方法包括在热处理过的颗粒表面上沉积一种或多种涂层。在涂敷步骤之前,热处理过的颗粒可以通过乳化作用分散在例如水中。可以将合适的包含所选择的离子形式掺杂剂金属溶液加入到分散体中,并随后在颗粒表面上沉积掺杂剂金属化合物(例如氧化物或氢氧化物)。如果需要可以重复该步骤连续涂敷另外的掺杂剂层,以产生多层化学上不同的涂层。在这些实施方案中,颗粒在连续的涂敷步骤之间保持在含水介质中。在某些实施方案中,可以在涂敷步骤之间洗涤涂敷颗粒,除去前一涂敷步骤任何残余的物质。在涂敷步骤之后,可以洗涤颗粒并脱水以增加固体含量。在某些实施方案中,涂敷颗粒不能洗涤或简单地脱水。在某些实施方案中,可以对组合物进行干燥,例如在真空中的干燥步骤,以提供可以用于进一步形成介电层的加工步骤的粉末。在其它的实施方案中,在脱水之后,可以直接加工高含固量悬浮液形成介电层。
在某些实施方案中,比例可以在进一步的加工之前调节钛酸钡基组合物的A/B,该加工包括干燥、流延形成浆料和形成介电层中的任何一个。这里使用的A/B比例定义为在整个介电组合物中二价金属(例如碱土金属如钡、钙等.)与四价金属(钛、锆、锡等.)的比例。有时候,调节A/B比例至比值大于1.0。A/B比例大于1.0的钛酸钡基组合物符合某些要求改进组合物和基体金属电极兼容性的MLCC应用的需要。
可以根据本领域任何已知的技术调节A/B比例。在某些实施方案中,可以通过将不溶的二价金属(例如钡)化合物加入到颗粒中形成组合物来增加A/B比例。在其它的实施方案中,可以通过例如不溶试剂和二价金属之间的沉积反应形成不溶的二价金属化合物(BaCO3)。该不溶的二价金属化合物可以以颗粒形式沉积或涂敷在钛酸钡基颗粒的表面上。该涂敷可以相似地与上述涂敷掺杂剂的步骤相同。在某些实施方案中,优选在颗粒表面沉积二价金属化合物涂层作为沉积掺杂剂涂层之后的底漆层。
如上所述,通常加工热处理过的钛酸钡基组合物形成电子器件中的介电层,例如MLCC。该加工技术在本领域是已知的。例如,可以将热处理过的钛酸钡基组合物分散在含水介质中,含水介质可以同时包括聚合粘合剂、分散剂或其它的添加剂例如烧结助剂中的任何一种。可以在基底上流延分散体形成层。其他的层可以沉积和,有时候,以一定图形涂在该层上。可以烧结得到的结构形成介电层。烧结步骤可以,例如,包括以约1150℃-约1400℃之间的温度加热组合物。如果将烧结助剂加入到热处理过的组合物中,烧结步骤可以使用较低的温度。由热处理的钛酸钡基颗粒生成的介电层可以具有优良的电性能(例如高介电常数和低损耗因子)并且如果需要,可以是较薄的。
本发明通过下面的实施例进一步举例说明,实施例仅仅是例举,不应被认为是对本发明范围的限定。
实施例
钛酸钡基颗粒是按照本发明的方法热处理过的。
用水热法制备钛酸钡(BaTiO3)颗粒,通过在水热反应器中搅拌钡源和钛源以形成反应混合物,保持温度在约150℃-约200℃之间直到反应完成。得到的钛酸钡颗粒具有用扫描电子显微镜(SEM)分析约0.25微米的平均颗粒尺寸。图1是扫描电子显微镜照片,显示出颗粒组合物的例举部分。BET分析得到6.28m2/g的表面积。
一部分钛酸钡颗粒组合物是以环境气压下在加热炉中热处理过的,一部分钛酸钡颗粒组合物保持为非热处理过的对照组合物。
热处理步骤包括以约200℃/小时的速度从室温升高炉温至1000℃。炉温在1000℃保持两个小时,然后炉内冷却至室温。
通过扫描电子显微镜分析测定热处理过的颗粒组合物具有约0.60微米的平均颗粒尺寸。观察到热处理的颗粒之间的一些轻微的聚集(necking)。图2是扫描电子显微镜照片,显示出热处理过的颗粒组合物的例举部分。BET分析得到2.05m2/g的表面积。
使用卧式碾磨机将热处理过的颗粒分散在去离子水中形成具有25%(重量)固体的浆液。一部分颗粒被干燥。扫描电子显微镜分析显示出颗粒之间轻微的聚集被消除了,平均颗粒尺寸大约0.60微米,而且颗粒形状基本上是球状。因此,该热处理过的颗粒易于分散。图3是扫描电子显微镜照片,显示出再次分散热处理过的颗粒组合物的例举部分。BET分析得到2.95m2/g的表面积。
该再次分散热处理的颗粒组合物被进一步加工成颗粒状样品和MLCC样品。如上所述的对照(非热处理过的)颗粒组合物也进一步加工成对照颗粒状样品和对照MLCC样品。
使用这两种组合物,将乙二醇粘合剂(约3wt%)加入组合物,干燥该组合物形成粉末,单轴挤压该粉末成为具有直径约0.5英寸和厚度约3毫米的未烧结颗粒状样品。烧结该颗粒状物(热处理过的组合物在1250℃,非热处理过的组合物在1300℃)。
使用两种组合物,通过生成浆料,流延浆料形成约5微米薄陶瓷未烧结片,层压该片和镍电极材料,切割片材成为立方体。 烧结该立方体物形成MLCC样品(热处理过的组合物在1250℃,非热处理组合物在1300℃)。对照颗粒状物和对照MLCC样品中的烧结的组合物密度大约是5.6g/cm3。热处理的颗粒状物和热处理的MLCC样品中的烧结的组合物密度大约是5.8g/cm3。
使用阻抗分析仪分析颗粒状样品和MLCC样品。在25℃、1KHz频率和1伏特偏压下测量电容和损耗因子。由测量的电容计算介电常数。得到的结果概括成下表。

结果显示出热处理过的样品介电常数(K)增加,损耗因子(DF)减少。介电常数增加和损耗因子减少都对MLCC应用有利。

Claims (30)
1.一种热处理钛酸钡基颗粒组合物的方法,包括:
在约700℃-约1150℃之间加热钛酸钡基颗粒组合物,以形成热
处理过的颗粒组合物。
2.权利要求1的方法,包括在约900℃-约1100℃之间加热钛酸钡基颗粒组合物。
3.权利要求1的方法,其中钛酸钡基颗粒组合物是通过水热法形成的。
