Abstract

The method according to the invention for manufacturing a brush-holder regulator (13), comprising a first step (a) for forming a brush blank of a track circuit (1) intended to electrically link electronic components of the regulator to electrical connection means (9, 10) of the brush-holder regulator, the circuit (1) comprising tracks interconnected by a mechanically resilient portion (6); and a second step for overmolding the circuit with plastic. According to the invention, the second step forms a complete overmolded housing containing the track circuits and having a through cavity (12), the mechanically resilient part of the circuit being housed in a specific area (6) of the circuit which is strong through. The third step is designed to withdraw the mechanically elastic portion, thereby forming an electrical connection lug for the electronic component.

Technical Field
the present invention relates to a method for manufacturing a brush holder regulator for a motor vehicle alternator, and to a brush holder regulator manufactured by the method.

Modern alternators for motor vehicles are compact components of equipment in which control and regulation devices are incorporated.
The brush holder is associated with a collector of the rotor, which generally supports a device for regulating the voltage of the current generated by the alternator, which constitutes a brush holder regulator assembly, which is connected to the wiring harness of the vehicle through terminals or connectors.
Brush-holder regulators of this type are described, for example, in patent application FR2969411 by the company VALEO EQUIPEMENTS ELECTRIQUES MOTEUR. The brush-holder regulator comprises an axial connection terminal and a connector designed to be connected to an electronic control unit of a heat engine. The connection terminals and connectors are connected to the electronic components of the regulator and the electrical pigtails to the brushes by trace circuits.
In a known manner, the track circuit is formed from a blank, which is obtained in an initial step by stamping a metal plate or strip. In this blank, the traces are not completely separated and the remainder of the metal sheet holds them in place for the purpose of the first pre-moulding step.
This first pre-moulding step serves the purpose of mechanically retaining the tracks by means of an electrically insulating plastic material, before electrically separating them in a second step, which serves the purpose of a final overmoulding step.
Alternatively, the first premolding step is replaced by another first step that completely separates the traces. The traces are then positioned one after the other in the mold in a second step, prior to the final step of overmolding.
These manufacturing methods known in the prior art have the drawback of either requiring a pre-moulding step, which doubles the pre-moulding step, or an operation that requires the precise positioning of separate tracks in the mould, which positioning operation is difficult to automate.
Disclosure of Invention
According to a first aspect, the invention relates to a method for manufacturing a brush holder regulator for a motor vehicle alternator of this type, comprising:
-a first step in order to form from the metal strip a blank of a track circuit designed to electrically connect at least one electronic component of the brush-holder regulator to an electrical connection device of the brush-holder regulator, the track circuit comprising specific tracks connected to each other by a mechanical resistance portion; and
a second step for overmoulding the track circuit by an electrically insulating plastic material,
According to the invention, the second, overmoulding step forms a complete overmoulded brush holder regulator housing containing the track circuit and having a through cavity, said mechanical resistance portion being housed in a specific region of the track circuit, this region being located in the through cavity, the method comprising a third step for removing the mechanical resistance portion from the through cavity so as to form an electrical connection lug for said at least one electronic component.
According to a particular embodiment of the method of the invention, the first and third steps use a punching and/or piercing operation.
According to another aspect, the invention relates to a motor vehicle alternator brush holder regulator obtained by the above method, comprising an overmolded housing containing a track circuit and a receptacle for at least one electronic component. According to the invention, the receptacle comprises a through-going chamber in which an electrical connection lug is located for the at least one electronic component.
According to another characteristic of the regulator of the invention, the through-cavity is closed by a coating or cover made of resin.

Detailed Description
A specific embodiment of the invention for the brush-holder regulator 13 will now be described, which corresponds to a specific application of the invention.
In a first step a, shown in fig. 1a, a blank of an electric circuit 1 of electrically conductive tracks is formed by stamping or punching a metal strip, comprising different tracks (tracks) 2 designed to ensure electrical connection, in particular, with the electrodes B + and B-of the brush braid, the vehicle battery and the alternator phase.
This track circuit 1 manufactured in step a comprises a specific area 6 with specific tracks 5 which are connected to each other by mechanical resistance (resistance) portions 11 which ensure mechanical strength on the plane of the track circuit 1 thus in the form of a single component. These mechanical resistance portions 11 ensure sufficient spacing between the different tracks designed to constitute the electrical connections of the circuit of the brush-holder regulator. Said portion 11 is designed to be removed during a third step C of the method according to the invention, as described below. The second step B shown by fig. 1B is a step of overmoulding the circuit 1 of tracks by an electrically insulating plastic material.
Referring to fig. 2a and 2B, in step B, a complete housing of the brush-holder regulator is formed, which comprises, in addition to the track circuit 11 overmoulded by the plastic material:
A support plate 8 for fitting the brush-holder regulator on the rear support of the alternator;
A receptacle 3 for an electronic adjustment component;
A receptacle 4 for a capacitor;
A receptacle 9 for a brush; and
Ears for fixing to the rear support of the alternator and to the electrical connection terminals 10.
According to the invention, in this overmoulding step B, a through cavity 12 is also formed in at least one receptacle 3, 4 provided for an electronic component. In this particular embodiment, this through-cavity 12 is formed in a receptacle 3 of the electronic regulating component, which in this case is a voltage regulator TO220 in the housing.
the through-cavity 12 is formed opposite to the specific area 6 including the specific trace 5 connected to each other by the mechanical resistance portion 11 so as to expose the mechanical resistance portion 11 of the trace circuit 1 and the specific trace 5 without a plastic material.
in a third step C, shown in fig. 1C, the mechanical resistance 11 inside the cavity 12 is removed by stamping or pressing, so as to form the electrical connection lug 7, on which the corresponding lug of the electronic regulating component is to be welded. The removal of the mechanical resistance portion 11 eliminates an electrical short circuit introduced by the mechanical resistance portion 11 in the electrical circuit of the brush-holder regulator.
Positioning the mechanical resistance portion 11 in the through-cavity 12 allows the specific tracks 5 to separate, thereby forming the lugs 7, prior to operation of fully overmolding the brush-holder regulator 13. The brush holder controller 13 is thus produced in only three steps A, B and C.
as shown in fig. 2a and 2b, in this particular embodiment of the brush-holder regulator, the through-cavity 12 is closed on one side by a heat sink 14 covering the receptacle 3 and on the opposite side by a coating or cover made of resin.
The brush-holder regulator according to the invention makes it possible to provide a competitive advantage for a motor-vehicle alternator incorporating it, compared to the manufacturing methods known in the prior art, due to the reduced number of steps A, B, C necessary for its manufacture (no pre-moulding step) or due to the reduced step complexity (no arrangement of separate tracks in the mould).
It will be appreciated that the invention is not limited to the preferred embodiments described hereinbefore. The present invention covers all possible variant embodiments as long as step A, B, C of the manufacturing method and the characteristics of the brush holder regulator 13 do not depart from the scope established by the appended claims.

Claims (6)

1. A method for manufacturing a brush holder regulator (13) for a motor vehicle alternator, comprising:
-a first step (a) for forming from a metal strip a blank of a track circuit (1) designed to electrically connect at least one electronic component of the brush-holder regulator to an electrical connection means (9, 10) of the brush-holder regulator (13), the track circuit (1) comprising specific tracks connected to each other by a mechanical resistance portion (11); and
-a second step (B) for overmoulding the trace circuit (1) by means of an electrically insulating plastic material,
Characterized in that said second, overmoulding step (B) forms a complete overmoulded brush holder regulator (13) housing containing said track circuit (1) and having a through cavity (12), and in that said mechanical resistance portion (11) is housed in a specific region (6) of said track circuit (1) which is located in said through cavity (12), and in that the method comprises a third step (C) for removing said mechanical resistance portion (11) from said through cavity (12) so as to form an electrical connection lug (7) for said at least one electronic component.
2. Method for manufacturing a motor vehicle alternator brush holder regulator (13) according to claim 1, characterized in that said first and third steps use a punching and/or punching operation.

Motor vehicle alternator brush holder regulator (13) obtained by a method according to claim 1 or 2, of the type comprising an overmoulded housing containing the track circuit (1) and a receptacle for an electronic regulating component, characterized in that the receptacle comprises a through cavity (12) in which an electrical connection lug (7) for the track circuit (1) of the at least one electronic component is positioned.
4. Motor vehicle alternator brush holder actuator (13) according to claim 3, characterized in that said through chamber (12) is closed by a coating or cover (15) made of resin.
5. Motor vehicle alternator brush holder regulator (13) according to claim 3, characterized in that said through chamber (12) is closed by a radiator (14).
6. a motor vehicle alternator comprising a brush-holder regulator (13) according to any one of the preceding claims 3 to 5.
