背景技术
碳-碳(C-C)复合材料可用于许多高温应用中。例如,航空航天工业使用C-C复合材料组件作为商业和军用飞行器的摩擦材料,如制动摩擦材料。在一些实例中,C-C摩擦材料可以包括灌注到C-C摩擦材料外表面中的基于磷酸盐的抗氧化剂以减少C-C摩擦材料暴露于基于脲的跑道除冰剂时的氧化。
发明内容
在一些实例中,制品包括碳-碳复合材料、在该碳-碳复合材料的表面中的孔隙中的抗氧化剂、以及在该表面上的疏水涂层。该疏水涂层包含金属的氧化物。该金属具有小于约1.7的Pauling电负性。

具体实施方式
本公开描述了包括包含至少一种金属氧化物的疏水涂层的碳-碳复合材料。所述至少一种金属氧化物可以包括具有小于约1.7的Pauling电负性的金属的氧化物。因为该金属具有小于约1.7的Pauling电负性,该金属氧化物可以是疏水的。由此,包含该金属氧化物的疏水涂层可以是疏水的。如本文中所用,如果涂层表现出90°至180°的与水的接触角,则该涂层是疏水的。与包含灌注到C-C复合材料的外表面中的基于磷酸盐的抗氧化剂的碳-碳复合材料相比,该疏水涂层提高了与水的接触角。
在一些实例中,碳-碳复合材料可以另外包含在表面的孔隙中的抗氧化剂,所述疏水涂层在所述表面上形成。该抗氧化剂可以例如是基于磷酸盐的抗氧化剂。在一些实例中,该基于磷酸盐的抗氧化剂可以向该碳-碳复合材料提供对热氧化的抵抗性。例如,该基于磷酸盐的抗氧化剂可以使碳晶格上的活性晶格格位(lattice site)中毒,以降低中毒的晶格格位与氧化剂的反应性。作为另一个实例,该基于磷酸盐的抗氧化剂可以部分堵塞碳中的孔隙,这可以减少氧化剂向碳-碳复合材料中的气体输送。但是,该基于磷酸盐的抗氧化剂材料可能是吸湿的,并且在其中碳-碳复合材料不包括疏水涂层的情况下促进该碳-碳复合材料吸收水。本文中描述的疏水涂层可以减少由碳-碳复合材料对水和水基溶液的吸收。
在机场使用的一些跑道除冰剂可能包含碱金属或碱土金属羧酸盐(例如钾或钙的甲酸盐或乙酸盐)。作为除冰程序的一部分,可以将除冰剂混合在水基溶液中,或其可在熔融冰或雪时形成水基溶液。在不存在本文中描述的疏水涂层的情况下,在飞行器中使用的碳-碳复合材料,如碳-碳复合材料制动盘,可能吸收水载的碱金属或碱土金属羧酸盐。该碱金属或碱土金属羧酸盐可以催化碳-碳复合材料的氧化。基于磷酸盐的抗氧化剂可能无法提供针对此类催化氧化的足够防护。该催化氧化可能对碳-碳复合材料产生不利影响,例如通过降低由该碳-碳复合材料形成的组件的使用寿命产生。除其它优点外,通过减少或基本消除对水和包含碱金属或碱土金属羧酸盐的水基溶液的吸收,本文中描述的疏水涂层可以保护碳-碳复合材料免受由碱金属或碱土金属羧酸盐引起的催化氧化。此外,当用于碳-碳复合材料制动盘时,该疏水涂层可以导致在制动盘的外周表面上形成装载除冰剂的水的液滴,而不是装载除冰剂的水的膜。当该制动盘在车轮旋转时旋转的时候,液滴将与在亲水表面上的铺展开的膜相比更容易飞离该制动盘的外周表面。以这种方式,该疏水涂层可以带来将装载除冰剂的水的液滴在渗入到制动盘中之前从该盘去除的更大可能性。
图1是一种示例性碳-碳复合材料10的透视图,其可以包括包含至少一种金属氧化物的疏水涂层。碳-碳复合材料10包括碳-碳复合基材12和在碳-碳复合基材12的至少一个表面上的包含至少一种金属氧化物的疏水涂层18。在图1的实例中,碳-碳复合材料10包括在外周表面16上的疏水涂层18。
碳-碳复合材料10可以包括碳基增强纤维和至少部分包围该碳基增强纤维的碳基基质材料。在一些实例中,碳-碳复合材料10可以由包含碳纤维或碳前体纤维的多孔预制体(preform)形成。可用于制备碳-碳复合材料10的多孔预制体的实例包括但不限于:纤维预制体(fibrous preform),如编织纤维预制体、非织造纤维预制体、短切纤维和粘合剂预制体、粘合剂处理过的随机纤维预制体、碳纤维预制体或陶瓷纤维预制体;泡沫体预制体;多孔碳体预制体;或多孔陶瓷体预制体。在一些实例中,该多孔预制体包括多个机械结合的层,其可以是例如连接在一起(例如通过粘合剂如树脂粘合剂结合,或经由对多个层的针刺)的多个纤维层,如多个编织或非织造的织物层。在一些实例中,该层包括一个或多个丝束层、一个或多个网幅(web)层或其组合。丝束层可以包含一个或多个纤维丝束。可以以任何合适的布置对纤维丝束进行布置,例如线性、径向、弦状等等。网幅层可以包含网幅纤维,其可以包括纤维中相对短的、短切的和缠结的纤维。
在其它实例中,多孔预制体可以不包括预先限定的层,但是可以由机械结合在一起(例如经由针刺)的纤维束形成。在其它实例中,可以使用任何前述类型的多孔预制体的组合。
在一些实例中,可以使用碳纤维形成该多孔预制体。在其它实例中,该多孔预制体可以使用碳纤维前体材料如聚丙烯腈(PAN)纤维(其随后热解以形成碳纤维)来形成。在一些实例中,该多孔预制体可以包含各向同性碳或在热解时转化为各向同性碳的前体材料。例如,PAN可以在热解时转化为各向同性碳。
碳-碳复合材料10还可以包含至少部分包封碳纤维的基质材料。可以采用多种技术的一种或多种将该基质材料引入到多孔预制体中,所述技术包括例如化学气相沉积/化学气相渗透(CVD/CVI)、树脂传递模塑(RTM)、真空/压力渗透(VPI)、高压浸渍/碳化(PIC)等等。可用于RTM、VPI或PIC工艺的致密化剂(densifying agent)的实例包括但不限于提供相对高的碳产率(例如大于约80%)并可以具有相对高的粘度的液体树脂或沥青(例如各向同性沥青和/或中间相沥青(mesophase pitch)),如合成中间相沥青、煤焦油衍生的沥青(如热或化学处理过的煤焦油)、石油衍生的沥青、合成沥青衍生物、热处理过的沥青、催化转化沥青以及热固性或热塑性树脂,如酚醛树脂。在一些实例中,碳-碳复合材料预制体可以经受足够数量的致密化步骤以获得约1.5克/立方厘米(g/cm3)至约1.85 g/cm3或更高的密度。
在RTM的一些实例中,将碳-碳复合材料预制体放置在匹配所需部件几何结构的模具中。相对低粘度的热固性树脂可以使用压力在低温(50℃至150℃)下注入或在真空下引入(induce)到模具内所含的多孔碳-碳复合材料预制体中。该树脂在模具内固化,随后将其从模具中移除。
在RTM工艺的一个实例中,可以使用注入设备将致密化剂(如树脂或沥青)快速注入到封装多孔预制体的模具中,例如在约10秒至约40秒内,如约15秒至约40秒内。在一个实例中,该注入设备可以包括熔融致密化剂原料(如树脂丸粒)并将液体致密化剂进料至收集器的加热挤出机(heater extruder)。注射器(如活塞)可以在相对高的压力下和在相对高的速度下驱动液体致密化剂进入模具。一种示例性注入设备和使用该设备的方法的进一步说明描述在共同转让的美国专利号6,537,470和7,172,408中,其全部内容通过引用并入本文。
在VPI的一些实例中,将碳-碳复合材料预制体在惰性条件下加热至远高于浸渍用沥青的熔点。随后,通过抽空该预制体来除去碳-碳复合材料预制体的孔隙中的气体。最后,当总压力回到一个大气压或更高时,令熔融沥青渗透该预制体的孔隙。在VPI工艺中,将一定体积的树脂或沥青在一个容器中熔融,而多孔碳-碳复合材料预制体容纳在真空下的第二容器中。使用真空和压力的组合将熔融树脂或沥青从容器一转移到第二容器中含有的多孔预制体中。该VPI法通常使用具有低至中等粘度的树脂和沥青。此类沥青可以提供比中间相沥青更低的碳产率。
在将致密化剂注入多孔预制体后,可以将致密化剂热解以除去任何非碳元素(non-carbon containing element),这可以将渗透在多孔预制体中的致密化剂转化成碳-碳复合材料。在一个实例中,当使用合成中间相沥青时,可以使用热等静压(HIP)来热解该沥青。在另一实例中,可以通过将多孔预制体中渗透的致密化剂在含氧气环境中加热至低于致密化剂软化点的温度来稳定该致密化剂。氧气可以与该致密化剂反应以在致密化剂中提供交联。一旦适当量的氧气已经被吸收和/或反应进入该致密化用沥青,可以将该多孔预制体加热至热解温度,而不会熔融该致密化剂或从多孔预制体中渗出任何致密化剂。
当将致密化剂热解时,该致密化剂可以形成各向异性碳。尽管该致密化剂可以是中间至高产率的碳前体,所获得的各向异性碳仍然可以具有一定的孔隙率。在一些实例中,该孔隙率可以取决于致密化剂的类型,例如碳或树脂的类型。在一些实例中,该各向异性碳的至少一些孔隙是开放的,例如其中至少一些相邻的孔隙是相连接的。
在一些实例中,在任何RTM、VPI或PIC致密化步骤之后可以进行附加的致密化步骤以获得碳-碳复合材料10的最终密度。例如,具有相对低粘度的液体致密化剂,如糠醇,可以渗透到经致密化的预制体中剩余的孔隙中以至少部分填充该剩余的孔隙。作为另一实例,可以进行一个或多个CVD/CVI循环以至少部分填充经致密化的预制体中的剩余孔隙。
在一些实例中,如图1中所示,碳-碳复合材料10可以具有大致盘形的几何结构,例如以用作制动盘。碳-碳复合材料10包括碳-碳复合基材12,该基材12具有贯穿碳-碳复合基材12的轴向厚度延伸的中心孔(bore)14。在一些实例中,碳-碳复合基材12具有在孔14处的内径ID、在外周表面16处的外径OD以及轴向厚度T,所述厚度T在基本垂直于在其中测量内径ID和外径OD的方向的方向上测得。在其它实例中,碳-碳复合材料10可以限定不同的几何结构。
碳-碳复合材料10包括在碳-碳复合基材12的外周表面16上的疏水涂层18。如本文中所用,如果涂层表现出90°至180°的与水的接触角,则该涂层是疏水的。疏水涂层18可以包含金属的氧化物,其中该金属具有小于约1.7的Pauling电负性。具有小于约1.7的Pauling电负性的实例金属包括钪(Sc)、钇(Y)、钛(Ti)、锆(Zr)、铪(Hf)、钒(V)、铌(Nb)、钽(Ta)、铬(Cr)、锰(Mn)、锌(Zn)、镉(Cd)、铝(Al)和铊(Tl)。

除了具有小于约1.7的Pauling电负性之外,该金属及其氧化物可不促进碳-碳复合基材12的氧化。换句话说,在疏水涂层18中的金属及金属的氧化物可不催化碳-碳复合基材12中碳的氧化。例如,一些稀土氧化物可以催化碳氧化。因此,不促进碳氧化的约束条件可能减少其氧化物可用于疏水涂层18中的金属的数量。在一些实例中,该金属包括Y、Sc或Zr中的至少一种,其各自具有小于1.7的Pauling电负性,并且不催化碳氧化。
在一些实例中,可以在使用过程中对碳-碳复合材料10施以高温。例如,碳-碳复合材料制动盘在制动事件过程中可能经受高达约1,000℃的温度。因此,在一些实例中,该疏水涂层18中的金属的氧化物可在高达约1,000℃的温度下是稳定的。在该语境中,“稳定”可以指不会降解为其构成要素、不与碳反应、或不与在其中使用疏水涂层18的环境中存在的其它元素或化合物反应中的至少一种。例如,在低于1000℃的所有温度下在疏水涂层18中形成该金属的氧化物的标准自由能小于形成一氧化碳的标准自由能。Y、Sc和Zr的氧化物可在高达约1,000℃的温度下稳定。
在一些实例中,疏水涂层18可以包含占大多数的具有小于约1.7的Pauling电负性的金属的氧化物(按重量计)。例如,疏水涂层18可以包含占大多数的过渡金属的氧化物,或占大多数的不促进碳的氧化的过渡金属氧化物,或占大多数的不促进碳的氧化并且在高至约1,000℃的温度下稳定的过渡金属氧化物,或占大多数的Y、Sc或Zr中的至少一种的氧化物。
在一些实例中,疏水涂层18基本上由具有小于约1.7的Pauling电负性的金属的氧化物组成。例如,疏水涂层18可以基本上由占大多数的过渡金属的氧化物、或不促进碳的氧化的过渡金属氧化物、或不促进碳的氧化并在高至约1,000℃的温度下稳定的过渡金属氧化物、或Y、Sc或Zr中的至少一种的氧化物组成。疏水涂层18的新颖的和基本的特性可以包括疏水、不催化碳的氧化、或在高至约1,000℃的温度下稳定中的一种或多种。
在一些实例中,疏水涂层18可以排除亲水的元素和化合物、催化碳的氧化的元素和化合物、和/或在高至约1,000℃的温度下不稳定的元素或化合物。通过排除此类元素或化合物,疏水涂层18可以具有本文中描述的特性。

在一些实例中,碳-碳复合材料可以另外包括包含抗氧化剂的表面下区域。图2是包括疏水涂层28和包含抗氧化剂的表面下区域24的一种示例性碳-碳复合材料20的概念性和示意性剖面图。碳-碳复合材料20也包括碳-碳复合基材22。在一些实例中,碳-碳复合基材22可以类似于参照图1描述的碳-碳复合基材12或基本上与其相同。类似地,在一些实例中,疏水涂层28可以类似于参照图1描述的疏水涂层18或基本上与其相同。
碳-碳复合材料20包括包含抗氧化剂的表面下区域24。表面下区域24低于碳-碳复合基材22的外表面26,并可以通过将抗氧化剂或包含抗氧化剂的溶液浸渍到外表面26中来形成。该抗氧化剂或包含该抗氧化剂的溶液可以在浸渍过程中吸收到碳-碳复合基材22的孔隙中。
在一些实例中,碳-碳复合材料20可以是碳-碳复合材料制动盘,并且外表面26可以是该碳-碳复合材料制动盘的非摩擦表面。例如,外表面26可以对应于图1的碳-碳复合材料10的外周表面16、图1的碳-碳复合材料10的内周表面等等。
在一些实例中,抗氧化剂可以包括基于磷酸盐的抗氧化剂。基于磷酸盐的抗氧化剂可以包括与磷酸混合的氧化铝。在加热时,氧化铝和磷酸可以形成偏磷酸铝结构。在一些实例中,基于磷酸盐的抗氧化剂可以包含其它元素,如硼(B)或锌(Zn),促进玻璃形成的元素,如钾(K),等等。一些示例性的基于磷酸盐的抗氧化剂可以包含约10重量百分比(重量%)至约80重量%的H2O,约20至约70重量%的H3PO4,约0重量%至约25重量%的MnHPO4·1.6H2O,约0重量%至约30重量%的Al(H2PO4)3,约0重量%至约2重量%的B2O3,约0重量%至约10重量%的Zn3(PO4)2和约0.1重量%至25重量%的磷酸单、二或三碱金属盐,其中存在Al(H2PO4)3、MnHPO4·1.6H2O或Zn3(PO4)2中的至少一种。该磷酸单、二或三碱金属盐可以包括NaH2PO4、KH2PO4或其混合物。可以用其它盐形成上述配制品。此外,以适当化学计量比的碱金属氢氧化物和磷酸的混合物将形成溶液形式的磷酸单、二或三碱金属盐。表1呈现了示例性的基于磷酸盐的抗氧化剂配制品。

在其它实例中,抗氧化剂可以包括另一种基于磷酸盐的抗氧化剂。通常,在表面下区域24中可使用任何基于磷酸盐的抗氧化剂。
基于磷酸盐的抗氧化剂可以向碳-碳复合材料提供对热氧化的抵抗性。例如,该基于磷酸盐的抗氧化剂可以使碳晶格上的活性晶格格位中毒,以降低中毒的晶格格位与氧化剂的反应性。作为另一个实例,该基于磷酸盐的抗氧化剂可以堵塞碳中的至少一些孔隙,这可以减少氧化剂向碳-碳复合材料中的气体输送。以这种方式,通过包括疏水涂层28和包含抗氧化剂的表面下区域24,可以通过抗氧化剂保护碳-碳复合材料20免受热氧化,并通过疏水涂层28保护碳-碳复合材料20免受催化氧化。在一些实例中,除了在表面下区域24中之外,抗氧化剂可以在碳-碳复合材料20的外周表面16上形成表面层,并且疏水涂层28可以在抗氧化剂表面层上。
图3是例示用于形成包括包含至少一种金属氧化物的疏水涂层的碳-碳复合材料的一种示例性技术的图示。仅出于例示的目的,将针对图2的碳-碳复合材料20来描述图3的技术。在其它实例中,图3的技术可用于形成其它碳-碳复合材料,如图1的碳-碳复合材料10,和/或图2的碳-碳复合材料20可以使用不同的技术来形成。
图3的技术任选包括使抗氧化剂渗透到碳-碳复合基材22的表面26中的孔隙中(32)。在其中抗氧化剂是基于磷酸盐的抗氧化剂的一些实例中,使抗氧化剂渗透到碳-碳复合基材22的表面26中的孔隙中(32)可以包括用包含任何基于磷酸盐的抗氧化剂的渗透剂溶液或溶胶处理碳-碳复合基材22的表面26。可以通过刷涂、浸蘸(dipping)、喷涂或其它涂装技术用渗透剂溶液渗透该表面26。
该渗透剂溶液可以附加和任选地含有一定量的相容的润湿剂,其选自多元醇、烷氧基化一元醇和聚硅氧烷表面活性剂。该渗透剂溶液可以包含约0.3重量%至约3重量%、或约0.5重量%至约2重量%、或约0.75重量%至约1.5重量%的润湿剂。在一些实例中,该渗透剂溶液可以包含约0.5重量%至约1重量%的润湿剂。
在使抗氧化剂渗透到碳-碳复合基材22的表面26中的孔隙中(32)之后,可以任选将表面下区域24固化(34)。在一些实例中,表面下区域24可以任选在约500℃至约900℃的温度下固化。在一些实例中,固化该表面下区域24可以包括将碳-碳复合基材22的温度以每小时100℃的速率由室温升高至固化温度,并将碳-碳复合基材22保持在该固化温度下约2小时。固化可以在惰性气氛中进行,所述惰性气氛如为氮气、氩气或氦气中的至少一种。固化可以将磷酸脱水,可以在前体溶胶中释放过量的P2O5。在一些实例中,可以用一次至三次施加渗透剂溶液来处理表面26,并且各个步骤可以任选在固化过程(34)之后。
在任选的渗透(32)和固化(34)步骤以形成包含抗氧化剂的表面下区域24之后,图3的技术可以包括在碳-碳复合基材22的表面26上形成疏水涂层28(36)。在一些实例中,在表面26上形成疏水涂层28(36)可以包括形成包含金属氧化物或金属氧化物前体的溶液或溶胶,随后将该溶液施加到表面26。例如,该溶液可以包含溶剂、金属氧化物或金属氧化物前体,以及任选一种或多种添加剂如分散剂、粘合剂等等。在一些实例中,该溶剂可以是极性溶剂,如水,或醇如甲醇或乙醇。在其中该溶液包含金属氧化物前体的实例中,该金属氧化物前体可溶于溶剂中,并可以包括例如有机酸金属盐(如金属乙酸盐)、金属硝酸盐等等。
可以使用任何合适的技术将该溶液施加至表面26,包括例如喷涂、刷拭、浸蘸、辊涂(rolling)等等。一旦施加,可以将该溶液加热以除去溶剂。在其中该溶液包含金属氧化物前体的实例中,可以在氧化性气氛中进一步加热干燥的金属氧化物前体以便将该金属氧化物前体分解成金属并氧化该金属以形成金属氧化物。温度可能取决于金属氧化物前体。在一些实例中,可以在约在约400℃至约700℃之间的温度下加热该金属氧化物前体超过约15分钟,如约500℃下约15分钟以形成金属氧化物。
作为另一实例,在表面26上形成疏水涂层28(36)可以利用溶胶-凝胶技术。在溶胶-凝胶技术中,可以使金属醇盐悬浮在溶剂中并施加至表面26。可以使用任何合适的技术将该溶胶-凝胶混合物施加至表面26,包括例如喷涂、刷拭、浸蘸、辊涂等等。
该金属醇盐可以包括被氧化以形成疏水涂层28中的金属氧化物的金属的醇盐。类似于溶液工艺,该混合物可以任选包含添加剂,如分散剂、粘合剂等等。
在将溶胶-凝胶混合物施加至表面26之后,可以将该混合物干燥以除去溶剂。当溶剂除去时,金属醇盐形成网络化的凝胶。随后可以进一步将该凝胶加热以形成金属氧化物。在一些实例中,溶胶-凝胶技术可以提高在单次涂层施加中形成的金属氧化物的量,例如与使用溶液相比。
已经描述了各种实例。这些和其它实例在下列权利要求的范围内。
Claims (3)
1.制品,包括:
碳-碳复合基材;
在所述碳-碳复合基材的表面中的孔隙中的抗氧化剂;和
在所述表面上的疏水涂层,所述疏水涂层包含金属的氧化物,其中所述金属具有小于约1.7的Pauling电负性。
2.权利要求1的制品,其中所述金属包括Y、Sc或Zr中的至少一种,并且其中所述抗氧化剂包括基于磷酸盐的抗氧化剂。
3.方法,包括:
使抗氧化剂渗透到在碳-碳复合基材的表面中的孔隙中;和
在所述碳-碳复合基材的表面上形成疏水涂层,其中所述疏水涂层包含金属的氧化物,其中所述金属具有小于约1.7的Pauling电负性。
