技术领域
本发明涉及一种多层结构、包括所述结构的产品和用于生产所述结构的方法。特别地,本发明涉及一种用于在家具和建筑领域内使用的多层结构。
背景技术
有几种不同的应用,其中有需要具有曲面和/或直面部分的三维形状和在产品的不同部分中具有不同厚度的产品。这种类型的产品是例如家具、建筑构件和汽车中的内饰面板部分、飞机等。存在不同的方式生产这些产品。传统家具是用木材或木纤维制成的板制造,在表面被例如油漆涂抹成所选择的颜色或者由给予产品所需的性能和外观的箔覆盖之前,板被加工到所需的形状。由于木质材料的特性,很难设计和建造具有复杂形状的产品,这些产品是不对称的,并且当暴露到如变化的温度、不同的湿度水平等的不同的环境条件时,能够承受和保持所需的形状。此外,这些木制材料具有相当高的密度,并且因而具有相关元件厚度的设计的产品将变得十分沉重。此外,制造具有曲面和不同元件厚度的产品非常复杂。最后,所有这些缺点也使他们运输复杂、价格昂贵和不易安装。本发明提供用于诸如家具、用于汽车或飞机内的面板或建筑元件的产品的替代结构,和用于生产所述产品的方法。
发明内容
由附后的权利要求限定的本发明提供多层结构,其包括所述结构的产品和用于生产减少了上述问题的所述结构的方法。
根据第一个方面,本发明提供一种多层结构,包括第一和第二连续外皮和粘附于第一和第二外皮的中间层。中间层包括布置在第一和第二外皮之间的大致球形元件。球形元件具有中空芯、多孔芯或由具有低于300kg/m3密度材料制成的芯中的任何一种,所述芯由提供能够抵抗压力的壳的外部层围绕。球形元件在其接触表面处粘合到相邻的一个球形元件或多个球形元件。多层结构的特征在于,第一和/或第二外皮包括热塑性薄膜外箔,外箔提供所需的表面外观,诸如粗糙度、颜色、亮度以及耐磨损和擦伤性,以及粘合到外箔的纤维的纺织或无纺垫或纤维的簇绒垫的加强层,所述加强层放置在箔内部以增加外皮和结构的强度。

在本发明的一个实施方式中,球形元件具有大致中空芯,芯由切成小块的玻璃纤维制成并且由环氧树脂粘合在一起的层包围。环氧树脂的使用在中间层内的球形元件之间提供强大的和可靠的粘合。
在本发明的一个实施方式中,所选定类型的箔要求薄膜的内表面由底漆层覆盖,诸如印刷油墨或涂料,以确保到中间层或相邻层所需的粘合。
替代使用底漆以达到需要的粘合强度的是箔或热塑性薄膜的表面的电晕处理。电晕处理是表面处理工艺,其通过增加薄膜表面的表面能而提高如箔和薄膜的材料的粘合特征。
加强层进一步具有优势,防止外皮在中间层中采用在下面的球形元件的形状,通常称为“印透”,其对于产品的外观是重要的。编织的垫提供外皮,并且进而还提供具有较高强度的结构,而当印透是非常不希望时,纤维的簇绒垫为更好。
多层次的结构具有中间层,中间层依靠其期望被使用在其中的产品的设计而具有1毫米和1000毫米之间的厚度。结构的厚度在产品的不同部分中可以不同并且连接改变,这意味着,在产品的一些应用或部分中厚度可以甚至更大。
球形元件适当地具有至少约1毫米的直径,并且优选地至少2毫米的直径,为了确保球形元件仅在他们接触表面处粘合在一起,并且在球形元件之间产生未填充有粘合剂的空间。此外,球形元件的直径等于或小于结构中最小中间层厚度。
球形元件尺寸的选择适当考虑到产品的规定厚度和产品的所需结构强度。较大的球形元件确保中间层较低的重量,但对结构强度将有负面影响,因为中间层将包含具有较少球形元件以及层内部的连接粘合点的网眼。此外,中间层将含有较少的材料和更多的空气。
在本发明的一个优选实施方式中,在中间层中的球形元件在上述限定的范围内具有不同直径。使用具有不同直径的球形元件便于球形元件在中间层中的散布,其确保球形元件在中间层内具有需要的分布,其可以提高产品的强度。
在本发明的另一个实施方式中,箔是透明的并且具有预定图案的层或者木层放置在箔内部,以给予结构所需的外观。这个实施方式使得可以选择产品的外观和保护图案层或木层防止磨损和可能的潮湿和最终会导致磨损表面的污垢。
在本发明的一个实施方式中,加强层由例如天然纤维、合成纤维、陶瓷纤维、金属纤维或如碳或芳族聚酰胺的结构纤维制成。纤维类型的选择取决于最终结构所需的特性。不同的纤维具有不同的特性、优点和价格。如果需要高的结构强度,则选择例如碳纤维或具有高强度的类似纤维。
在多层结构的实施方式中,一些球形元件被无法承受与其他球形元件承受的压力相同的压力的球形元件替换。这个实施方式是有利的,因为当在制造该结构的过程中施加压力时,如果引入中间层中的球形元件的数量大,较弱的球形元件将崩溃,并且从而避免结构最终将具有比预期大的元件厚度。
根据第二个方面,本发明提供通过使用本发明的多层结构而准备的产品。在本发明的一个实施方式中,第一和第二外皮粘合在一起以围绕中间层。如果希望外皮完全地围绕中间层则使用这个实施方式。若合适的话,一个或两个外皮被延伸超过中间层的终端的距离。这是,如果需要产品的薄边缘,这特别有利。
在本发明的一个实施方式中,第一和/或第二外皮具有弯曲形状,并且中间层在产品的不同区域中具有不同厚度。由根据本发明的结构制成的产品可以设置具有曲面并且在产品的不同部分中有不同的中间层厚度是非常有利的特征,因为该结构可以很容易地适于特定的产品所要求的任何曲面和不同的元件厚度。无论产品的设计,球形元件的中间层将确保产品保持低的总重量,即使中间层厚度具有相当大尺寸。
根据第三个方面,本发明提供了生产产品的方法,包括以下步骤:a)在模具的第一部分中定位和成形外箔以及加强层;在各层上分布树脂并且固化树脂以将不同层粘合在一起以形成第一外皮;b)在模具的第二部分中定位和成形外箔以及加强层;在各层上分布树脂并且固化树脂以将不同层粘合在一起以形成第二外皮;c)涂敷胶粘剂层在球形元件上;d)将预定量的由胶粘剂层覆盖的球形元件引入模具的第一部分或第二部分;e)通过将模具的第一部分和第二部分放在一起以使第一部分和第二部分的相对位置确保产品具有所需的形状和球形元件的中间层而关闭模具;和f)加热模具到预定温度,以固化球形元件上的胶粘剂,从而将中间层中的球形元件粘合在一起并且粘附到第一外皮和第二外皮,并且粘合第一和第二外皮在一起以围绕中间层;和g)从模具中移除最终产品。
这种方法使人们有可能以单一操作制造产品,因为当从模具取出时多层结构被完成。
此外,首先定位在模具的每部分内部的箔将保护模具的表面防止被在产品的制造过程中使用的树脂、粘合剂而污染,这意味着,一旦完成的产品从模具中取出,模具将立即地准备另外的产品的制造。
这个方法还具有优点,箔在产品本身生产过程应用在产品上,而模具确保产品的所需的形状和外观。与传统制造方法相比,要求保护的方法节省了的时间,因为传统的方法包括如下步骤:首先加工中间层和用加强层覆盖中间层,并且在最后地应用周围的箔以得到所需的表面外观以前机械地加工加强层的表面。
此外,由根据本发明的方法生产的产品绝对地稳定,在产品中没有内部压力。这是一个非常重要的优势,因为在多层产品中的压力导致产品的变形,有时是严重的。这些变形例如通过环境中的温度变化或施加在产品上的负载而产生,其与内部压力结合引起相当大的变形。
使箔和加强层粘合的树脂的固化在球形元件被引入模具以前完成,以确保外皮内的不同层以可靠的方式粘合在一起。
如果外皮或箔的选定类型要求外皮或箔的内表面由诸如印刷油墨或涂料的底漆层覆盖,以确保外皮或箔到中间层或相邻层之间所需的粘合强度,这个底漆层可涂敷在外皮或箔表面上,要么在外皮或箔被引入或成形在模具之前,要么在之后。
如果使用电晕处理以实现箔或热塑性薄膜与相邻层之间的所需的粘合强度,电晕处理在箔或薄膜的表面上执行,或者在箔或薄膜被引入和在模具中成形之前,或在箔或薄膜放置在模具内部之后。
在该方法的优选实施方式中,在各层上分布的树脂仅固化到约90%,并且最终固化与步骤f)中的球形元件上的胶粘剂的固化一起发生。通过这样执行在各层上分布的树脂的固化,用于每个产品的整体生产时间大大减少,因为树脂的固化必须在产品从模具移除之前完成以确保产品将保持所需要的形状。
在方法的另一优选实施方式中,在模具的第一部分和第二部分放在一起之前,当加热到预定温度就膨胀的材料涂敷在外皮的至少部分的内表面上,以补偿在步骤f)中胶粘剂和树脂的固化过程中可能出现的收缩,并且因而确保第一和第二外皮之间的空间填充球形元件和膨胀的所述材料。
在上述方法的替换实施方式中,中间层由单独生产的预成形的中间层替代。
替换的方法包括与上述方法相同的步骤a)和b),但是步骤c)和d)替换为:h)在与用于粘合外皮到的中间层的胶粘剂一起引入模具的第一部分或第二部分之前,引入单独地生产为产品所需的形状的中间层;
这种方法缩短整个生产周期时间,因为中间层单独地生产成所需的形状中,以填充第一和第二外皮之间所产生的空间,并提供具有所需的形状和尺寸的产品。
加工周期时间通过这种方法而进一步减少,因为不需要时间用于中间层中材料的固化要求。
单独地生产的中间层可以由上述球形元件制成,或者由像例如divinycell的传统芯材料制成。这些材料要么整批地生产,机械地切成所需的形状,或在模具中浇注到所需的中间层形状。
通过下面的详细说明和所附权利要求呈现进一步的方面和实施方式。

具体实施方式
在图1和2中,分别地说明了由要求保护的结构的第一和第二实施方式制成的一件家具10、20的部分的第一和第二剖面图。图1中的一件家具包括成型为所需形状外皮11。选择外皮11以为产品提供所需的外观和性能。外皮11的内部空间填充有中间层12。中间层12包括球形元件13,球形元件13仅在与毗邻的球形元件的接触的区域中与毗邻的球形元件粘合在一起成三维网状结构。在中间层12的这个实施方式中,全部球形元件13都有大致相同的直径。本发明的替代实施方式可以使用具有不同直径的球形元件。如果该产品的形状复杂,使用具有不同直径的球形元件是有利的,因为使用不同尺寸球形元件更容易填充周围的外皮内部的整个空间,由于较小的球形元件会更容易填充外皮11内的狭窄区域。
球形元件13具有中空或多孔的芯,或由具有低密度材料制成的芯。芯由外部层围绕,外部层提供能承受压力的外壳。外壳例如可以由环氧树脂粘合的玻璃纤维制成。也可以使用其他纤维和粘合剂,只要制成周围的外壳的材料提供到中间层中的相邻的球形元件的强有力的粘合。
在图2所示的实施方式中,外皮21包括两个不同层。第一层是外层24,包括为产品提供所需的外观和性能的箔,而第二层为加强层25,粘合到外层21。加强层25增加产品的结构强度,并且降低了中间层22中球形元件23的形状转移到外皮的风险,所谓的印透(print-through),这对于产品的外观可能是毁灭性的。例如根据产品所需的结构强度、成本等等选择加强层25中的纤维种类和纤维垫的类型。纤维垫或是编织、无纺或簇绒(tufted)。编织垫提供具有较高结构强度的产品,而簇绒垫对于避免印透更为有利。此外,在中间层22的这个实施方式中,全部球形元件23具有大致相同直径。本发明的替代实施方式将使用具有不同直径的球形元件。具有不同直径的球形元件的使用将具有上述同样的优势。
图3示意性地说明用于生产根据本发明的产品的方法的第一实施方式的不同步骤。
在模具30中制作根据要求保护的发明的产品,模具30包括至少两部分31、32,当相对于彼此放在一起到预定位置时,产生具有预期形状的产品。
该方法包括以下步骤:
-在模具的第一部分31中定位并成形箔和加强层;在层上分布树脂并且固化树脂以将不同层粘合在一起以形成第一外皮33;
-在模具的第二部分32中定位并成形箔和加强层;在层上分布树脂并且固化树脂以将不同层粘合在一起以形成第二外皮34;
-涂敷的胶粘剂层在球形元件35上;
-将预定量的由胶粘剂覆盖的球形元件35引入模具30的第一部分31或第二部分32;
-通过将模具30的第一部分31和第二部分32放在一起以使第一部分31和第二部分32的相对位置,确保产品具有所需的形状和球形元件35的中间层而关闭模具30;
-加热模具30到预定温度以固化球形元件35上的胶粘剂,因而将在中间层中的球形元件35粘合在一起并且粘附到第一外皮33和第二外皮34,并且粘合第一外皮和第二外皮在一起以包围中间层;
-从模具中取出30最终产品。
在本发明的第一实施方式中,方法的前两个步骤a,b同时执行,用于在模具30的第一部分31和第二部分32中的第一外皮33和第二外皮34。
热塑性薄膜箔以大致平坦和伸长状态放置在模具的每部分上。箔然后在模具30的被加热部分中通过真空形成所要求的形状,真空是从箔下方吸空气以将箔与设置有所需要形状的模具30的每个部分的表面对准。一旦箔正确地形成在模具30的每个组成部分中,加强层被放置在模具的每个部分中的箔上,并且树脂分布在层上以粘合箔和加强层一起到第一外皮33和第二外皮34。
由有限量胶粘剂覆盖的预定量球形元件35倒入模具30的第一部分31或第二部分32。然后通过施加压力将模具30的第一部分31和第二部分32相对彼此放在一起,该压力额外地迫使球形元件35在已经由外皮33、34限定的空间内散布在模具30的第一部分31和第二部分32内的位置中。围绕球43的胶粘剂然后在被加热的模具30中固化,直到在中间层中的球35在其接触区域中粘合在一起,并且中间层粘合到周围的外皮33、34。球形元件35的数量被确定以完全地填充外皮内的空间,并且产生在他们的接触区域中被粘合到一起的球形元件35的中间层以形成具有低密度的网状结构。最后,模具30的部分被分离并且从模具中移除产品。
如果设计要求外皮33、34粘合在一起以完全地围绕中间层,其在图3和4的情况下,在第一外皮和第二外皮之间的连接处可能有残留物质36。残留物质36可以在产品从模具中移除后通过例如机加工的传统的方法移除。
在本发明的第二实施方式中,外皮中的一个或两者,包括两个以上的材料层。然后,该方法适合于通过在包括额外层的外皮上执行的额外步骤产生的产品的这个实施方式。
如果外皮包括一个以上的层,加强层和/或具有预定图案的层或木层优选地预先成形到其将被应用到的模具的部分的形状,因为在加强层中的材料在模具中难于成形。
对于通过上述方法生产产品所需要的全部时间中,由粘合外皮的不同层的在中间层中的胶粘剂和树脂的前固化的时间是重要部分。在该方法的一个实施方式中,为了加快进程并节省时间,在球形元件被进入模具之前,粘合外皮中的不同层的树脂仅固化到约90%。树脂的最后的固化与在步骤f)中粘合剂固化在球形元件上发生在同一时间。
对于一些产品,对最终产品上有关于强度和/或外观的高的要求,这意味着限定在产品内的空间完全地由中间层填充是重要的。然而,大多数材料趋于在固化过程收缩,在本发明的一个实施方式中为了弥补这种收缩,在模具的第一部分和第二部分放在一起之前,当加热到预定的温度时膨胀的材料被涂沫在外皮的至少部分的内表面上。膨胀材料将在树脂和胶粘剂固化的同时膨胀,并且因而弥补在步骤f)中胶粘剂和树脂固化过程中发生的收缩,并且因而确保第一和第二外皮之间的空间被球形元件和膨胀材料填充。
在本发明的另外的实施方式中,中间层可以在被引入模具中的外皮之间之前单独地加工成所需的最后形状。由于减少了方法的几个步骤,这个实施方式大大降低了用于制造的全部周期时间。

示例

Claims (15)
