Method for producing a molding tool with a diamond working surface The invention relates to a method for producing a molding tool with a diamond working surface by means of a die mold, the inner surface of which forms the negative of the required profiled working surface of the tool.
Such tools are used, for example, for the precise machining of complicated profiles in hard material, e.g. in sintered carbides, electrotechnical ceramic objects and in ferrite e.g. in the plunge-cut process and, if necessary, also for profiling grinding wheels.
As is known, profiles in very hard materials, such as sintered carbides, are machined, for example, by grinding, the point method being used on copy grinding machines with angular diamond grinding wheels. This means that the disc only comes into contact with the processed material over a narrow part of its circumference. The active part of the known angular diamond grinding wheels has a cross-section similar to a triangle with different apex angles.
If you look at the entire cross-sectional area of the active part of a diamond grinding wheel, you can see that this part of the wheel consists of a mixture of diamond abrasive grains and a suitable binder. It is therefore a heterogeneous mixture of two fundamentally different components. The angle grinding wheels change in their dimensions, and consequently also in their shape, as the diamond grains wear out which come into contact with the workpiece, i. of the grains at the apex of the active part, so that the required exact shape has to be constantly renewed.
The dressing of the worn disks is very cumbersome and it can only be profiled benprofile disk of small depth and of little articulated shape. Since these disks are multilayered from the standpoint of the arrangement of the diamond grains, the renewal of their shape involves a loss of diamonds. This is also the reason why only angle grinding wheels are used for shape grinding with diamonds, with which point grinding is possible. These discs have the lowest diamond loss.
For this grinding process, however, special Kopierschleifma machines had to be constructed, whose mode of operation consists in guiding the grinding wheel in such a way that it creates the required shape with the apex of the circumference. The grinding by point method requires very long working hours, since in this way only a small amount of hard material can be removed. This makes the use of cemented carbides for the ongoing production of complex tools such as Molds very limited. A similar problem arises both when using rotating tools and when using non-rotating tools such as profiled hand files.
The disadvantageous multilayer structure of known diamond tools is due to the fact that their active part consists of the aforementioned non-homogeneous mixture of diamond grains and the binding agent in question. Another disadvantage of these tools with grains in a mixture is that the diamond grains in the mixture on the surface of the tool are arranged in such a way that they protrude unevenly from the active surface, so that the acceptance of such tools is very low. The remaining grains are scattered completely at random within the non-homogeneous mixture.
Furthermore, since the bodies in the active layer are arranged in a non-homogeneous mixture, the concentration of the diamond grains on the active surface of the tool depends on the proportion of the diamond grains and the binder, and the active surface cannot therefore consist exclusively of diamond grains. which is a significant disadvantage with regard to the machinability and profile accuracy of the tool.
So-called single-layer diamond tools are also known, where the diamond grains form a single layer on the tool surface. In existing single-layer tools, however, the arrangement of the diamond grains in this single layer is very unfavorable, since the grains of a normalized size group each have different dimensions, namely because of the different conforms into which the diamond is crushed.
Since the shortest and longest axis lengths of the individual grains are very different, the working tips or the working surfaces of the individual diamond grains in this single active tool layer are arranged in such a way that shape and dimension differences appear on the active surface of the tool.
This property has an unfavorable effect on the achievable accuracy of the dimensions of the tool and thus also of the workpiece, especially when machining workpieces using the plunge-cut process. During machining, only a limited number of mostly protruding grains are in contact with the workpiece and only after their wear and tear do the other grains that are lower with their effective cutting edges come into contact with the workpiece.
of the profile means that, given the rapid wear and tear of the extremely protruding, not numerous grains, it comes about relatively quickly. In addition, known single-layer tools have the disadvantage that the diamond grains have the lowest concentration at the apexes of their narrow tool parts, which are currently most stressed when processing the workpieces.
The inventive method enables the production of a tool in which the disadvantages of this and other known tools for machining workpieces are avoided. With the new tool it is possible to cut the required shape in very hard material, e.g. in sintered carbides, corundums of electrotechnical ceramics and ferrites, can also be achieved in the plunge-cutting process and therefore without the use of special copy grinding machines, provided the tool is designed as a rotary tool.
As a result, compared to known methods of profiling machining, the previous hour-long operations can be reduced to minute operations. The process according to the invention for the production of a molding tool with a diamond working surface is characterized in that a film of liquid adhesive is applied to the entire profiled inner surface of the mold, and then diamond powder is poured into the mold in more quantities than is necessary for the production of the tool is, and the shape is then set in rotary motion, so that an avalanche-like displacement of the superimposed diamond grains in the bed is effected, whereby the individual grains,
which are closest in a layer of the profiled inner surface of the mold and whose active tips come into contact with the said adhesive first, by means of which the same ben are held at the highest possible concentration on the whole profiled inner surface of the mold, whereupon the excess from the mold Amount of diamond powder is removed, after which a material is poured into the mold,
which firmly anchors the diamond grains held on the profiled inner surface as a surface layer of the tool and at the same time also takes on the task of a support body for the diamond grain layer In a tool manufactured according to this method, e.g. A grinding wheel, a file or a dressing tool, of any profile, the active, single-layer part does not consist of a mixture of diamond grains and the material forming the binding agent,
Instead, this material acts only as a support body for the diamond grain layer, with the tips of the grains pointing outwards from this layer.
A tool manufactured according to an exemplary embodiment of the method according to the invention is shown in the drawing. 1 shows a cross section through the molding tool with diamond working surface, FIG. 2 shows a view of part of the cross section from FIG. 1 on an enlarged scale, in which the arrangement of the diamond grains in the tool can be seen, FIG. 3 shows a partial section through a mold for the production of a form grinding wheel with a diamond working surface,
4 shows a partial section through the mold according to FIG. 3 with the diamond working surface formed on the inner surface of the mold, FIG. 5 shows a partial section through the mold and the finished shape grinding wheel with diamond working surface, FIG. 6 shows a section through the finished grinding wheel after the shape has been removed .
The support body 1 of the tool is roughened by furrows 2 at the points where it comes into contact with the binding agent 3, for the purpose of better anchoring of this bilide means that connects the active granular layer with the support body 1. The binder 3, e.g. Metal filling, which has no diamond abrasive grains in its cross-section, is designed as a cohesive mass, one side of which is firmly in contact with the anchoring grooves 2 of the support body 1, and whose outer surface corresponds to the desired profile of the tool.
In this outer surface of the binding means 3, diamond abrasive grains 4 are embedded in the greatest possible concentration, these grains projecting into the binding agent 3 with their unevenness, the difference between which is the value. In contrast, the diamond abrasive grains 4, which form this active one-layered part 5, protrude with their active tips 4a from this part in such a way that these tips 4a coincide with the required geometric surface of the tool. To manufacture the tool, a form turning tool is first produced, with which the inner surface of the form is machined.
The form turning tool must correspond exactly to the negative of the shape that the workpiece is to have and is made from steel in a known manner, preferably by profile grinding, e.g. on a surface grinding machine with the help of known devices for dressing diamond-free grinding wheels ben with a ceramic bond or on a copier grinding machine. With the help of a lathe chisel manufactured in this way, with a rake angle = 0, the shape 6 is now turned out on a lathe, the inner wall of which must have the negative of said lathe chisel.
For this purpose, an accurate lathe with sliding layers should be used, after any inaccuracy in the shape transfer from the turning tool to the shape 6, be it due to the inaccuracy of the turning tool itself or due to incorrect machining of the shape 6, is completely transferred to the diamond tool. For the manufacture of the form 6, a forging is used, the thickness of which is approximately twice the width of the grinding wheel to be manufactured. By turning off the raw forging on the circumference and on the front side, the necessary semi-finished product is prepared for further processing.
The semi-finished product for form 6 is now most appropriately clamped with the turned circumference in a collet chuck in such a way that the clamping forces do not have an unfavorable effect (the dimensions must not change during clamping). First, the cavity 7 is turned out in the front end of the semifinished product, namely from a depth which corresponds to the width of the grinding wheel to be produced and from a slightly smaller diameter. Furthermore, the end face is also faced and finally the inner surface of the said semi-finished product is turned out by grooving with the form lathe chisel that has been prepared in the meantime.
Machining to the finished size is to be carried out at the lowest possible speed and with a decreasing chip, i.e. at around 40 rpm. and with a depth of cut of 0.05 to 0.01 mm.
Furthermore, the bore 8 is carried out concentrically in the bottom of the cavity, the diameter of which is around 4/5 of the cavity diameter. During the subsequent manufacture of the diamond tool, this bore 8 is used for concentric insertion of the supporting body 1 into the mold 6.
The form 6 is made of cheap, easily machinable material, preferably from a forging of aluminum alloy of the type ALCuMg with the addition of Fe, Ni and Ti. As each form is made from an easily machinable material, the form turning tool is almost completely free of wear and can therefore be used for the production of a large number of the same shapes and in an emergency the turning tool is sharpened by simply grinding the rake face. The chisels are kept in stock so that they can be used at any time for the possibly repeated production of profiles of the same shape.
In the meantime, the support body 1 of the tool to be manufactured is being prepared. This support body - if it is a. Grinding wheel is - is designed as a flange, the smaller diameter of which is used to insert the support body into the bore 8 of the form 6, while the outer diameter, by 5 to 10 j, must be smaller than the smallest diameter of the finished grinding wheel and the associated one The height of the shell of the support body corresponds to the depth of the mold. On the perimeter of the flange, the anchoring furrows 3 are expanded at the same time. Alloys similar to those used for mold 6 are advantageously used to manufacture the support body 1.
The mold 6 is also exposed to the action of the sodium hydroxide solution for about 60 seconds and then rinsed in water. After the inner surfaces of the mold 6 have been degreased and dried, they are provided with adhesive by means of a brush or atomizer in such a way that they are moistened with an achievable thinnest film (only a few microns) of thin, slowly drying adhesive of low viscosity (in the drawing not shown). For this purpose it is advantageously used e.g. a 57% water solution of gum arabic was used.
The mold is then filled in a vertical position with diamond powder consisting of grains 4 as follows.
A certain amount of continuously sorted diamond powder with a grain size (sieve size) that is prescribed for the grinding wheel to be produced is poured onto the shaped wall in the cavity 7 of the aluminum mold 6. More diamond powder must be poured into the mold 6 than is necessary for the formation of the effective layer. If the resulting amount of diamond, e.g. Should amount to 7 ct, approximately five times this amount must be poured into form 6. The mold 6 is then slowly rotated once about its axis, in the hand or in any stand.
The excess amount of diamond powder ensures that all shaped inner surfaces of the mold that have been provided with adhesive come into contact with the poured diamond powder during the slow rotation, with the individual grains 4 that are closest to the shaped inner wall of the mold remain in the adhesive film. The weight of the excess amount of powder has the effect that all of the grains 4 penetrate through the film to the actual inner wall of the aluminum mold 6.
The circular movement of the mold 1 as well as the weight of the excess amount of diamond grains have the effect that with the mutual avalanche-like circulation of the individual diamond layers, each diamond grain 4 of the bottom layer through the adhesive film with its natural working tip 4a, which is attached to the film has already come into contact, penetrates through. The position of the grain 4 at the moment when it sticks in the film is determined on the one hand by its shape and on the other hand by the position of all other neighboring grains 4.
The grain is based on the front, back, left and right of the neighboring grains, through which it can penetrate in the direction of the bed and under the pressure of the superimposed (upper) layers only with the part that has the narrowest profile; this means that the neighboring grains prevent the grain 4 under consideration from penetrating between them with that part which has the greatest profile.
After the mold 6 begins to rotate slowly after the filling, only that layer of grains remains in the adhesive in the sense of the law described, which touches the profiled inner walls of the mold 6 with their future working tips 4a of the tool The top layers of the bed get into an avalanche-like displacement in such a way that the further sections of the form 6 are always supplied with a sufficient amount of grains 4 in the direction opposite to the direction of rotation, while the number of superimposed layers continuously decreases in the direction of movement, so that the layer closest to the embedded layer, which had also determined the position of individual embedded grains,
is the last to leave its position at the moment when it is no longer burdened by the weight of the superimposed layers. This means that this penultimate layer holds the position of the adhering grains during the movement of the overlay until the point in time when it is the last to leave its position.
If it then leaves its position itself, which takes place after approximately a quarter to a third of the mold rotation, it cannot influence the position of the adhered grains 4, since the weight of the coherent or superimposed layers is no longer effective and only a relatively small amount remains Weight of individual diamond grains 4 in effect, which is negligible in relation to the forces with which the grains 4 are held in the adhesive.
During this process, care must be taken that the speed of rotation of the mold does not exceed a value of 1 rev / 20 to 30 seconds when the medium-sized grains are poured in (120 to 150 mesh). The factors mentioned enable a new arrangement of the diamond grains 4 in the effective layer 5.
After the diamond grains 4 touch the profiled surfaces of the shape 6 exclusively with their cutting edges (i.e. not their surfaces), the essential part of each grain 4 in the active layer 5 is covered with the binding agent 3, but especially that part of the grain which is the largest Has dimension. The consequence of this is an ideal frictional anchoring of the grains 4 in the binder. FIGS. 2 and 5 show that that part of the grain 4 which has the largest dimensions is directed from the profiled surface of the mold 6 towards the interior of the mold 6.
The fact that each grain 4 in the effective layer 5 is frictionally enveloped by the binding agent means that the grains 4 will not be torn out even with a high specific pressure to which the tool is exposed during work and this also with a long operating time if the cutting edges 4a are no longer quite sharp and the specific cutting pressure therefore increases. The tool retains all grains even after long use (their concentration does not decrease), its cutting ability ((ability to grind) remains unchanged and the tool consequently successfully withstands all undesirable changes in shape that otherwise come about as a result of increasing wear.
The excess diamond grains are then poured out of the mold 6 and the adhesive with the adhering diamond grains can then be hardened at room temperature for 5 to 15 minutes. The prepared support body 3 is then placed in the mold 6 in a vertical axial position and the space is filled with a mixture of metal powder. It is advisable to use a mixture whose volume consists of two thirds of powder made of aluminum alloy type AlCuMg, sieve size 0.20 to 0.25 mm and one third of antimony powder, sieve size 0.15 to 0.22 mm.
The space between the profiled inner wall of the mold 6 and the supporting body disk 1 is then filled with a, preferably metallic, binding agent 3 when using one of the known injection molding processes, so that the binding agent penetrates the metal powder, with surface diffusion occurring and the diamond grains 4 enveloping and anchoring will. At the same time, the connection of the active layer 5 to the support body 1 of the tool to be produced by means of the anchoring furrows on the periphery of said support body 1 is carried out.
In the case of smaller tools, the entire support body can preferably also be formed from the binding agent in the injection molding process, so that it is not necessary to manufacture the same in advance. It is recommended to use the following alloy by weight as a binder: 65a /, zinc alloy, e.g. the type ZnCuAl, 31 to 33a /, Cd, 2 to 4a /, silver solder, known under the trade name AgP 500 Cd.
The metal powder mixture or its particles perform the same task during the injection molding process as the diamond grains in the superimposed layers when the diamond grains 4 are attached to the profiled wall of the mold 6, i.e. these powder particles fix the diamond grain 4 in the active layer 5 in its already given position, which was achieved during the previous formation of the active layer thanks to the adhesive film and the slow rotation of the mold 6.
After this operation the mold 6 is removed mechanically, e.g. by partially turning and peeling off or by grinding. The profiled inner wall of the mold 6, which at the beginning of the production of the action of, e.g. Was exposed to caustic soda, does not combine with any part of the surface of the tool produced, and even falls off in whole sections.
The tool is finally finished in the usual way, by executing a receiving hole and processing the flanks, as well as by cleaning the active part on the profiled scope with pumice stone or with a suitable grinding tool made of silicon carbide, whereby all cutting edges 4a on the Surface of the active tool part 5 are cleared.
The process is analogous for the manufacture of non-rotating tools, with the difference that the shape, which in this case is not circular, is inclined in the longitudinal direction for the purpose of fixing (adhering) the diamond grains in the adhesive film.
According to another embodiment of the method according to the invention, the manufacture of the mold 6 and also the fastening of the grains 4 on the profiled inner walls are the same; however, the connection between the diamond layer adhering in the mold 6 and the supporting body 1 is made cold by means of a metal amalgane, e.g. Bronze amalgus.
After filling the diamond powder and pouring out the excess grains, the space between the profiled inner wall of the mold 6 and the support body 1, e.g. filled with the amalgan using a spatula, this being done advantageously from both sides. This technology is advantageous where the mechanical properties of the amalgan as a binding agent are sufficient from the point of view of the machinability of the material to be processed.
Some tools can be produced by pressing known per se, the production of the mold 6 and the fastening of the diamond grains 4 on the mold walls taking place in the manner already described. When using this technology, the connection of the active layer 5 containing the diamond grains 4 with the support body 1 is carried out by the pressure sintering in the generally known manner. You can also form the support body 1 from the binder 3, which is particularly advantageous for small tools.
It is very advantageous that the form grinding of steel by piercing with all its advantages can also be extended to the very hard materials when using the method according to the invention in the form of a rotary tool without the aid of special copy grinding machines, and that it is possible the tool for precise contact profiling (dressing th of profiles) of diamond-free grinding tools, possibly to use for manual processing of different shapes by filing or the like.
The fact that the tool with a diamond working surface produced by the above-mentioned method is one-layer means that such a tool is not dressed after it has been worn and therefore no diamond is lost. This eliminates the downtime for dressing the tools that were customary up to now.
In contrast, the tool with a diamond working surface has a significantly greater acceptance capacity, is true to shape and at the same time has a longer service life than is the case with previous tools, which is due to the fact that the concentration of diamond grains is maximum on the active surface of the tool and that the diamond grains protruding from the binding agent with their cutting edges create a geometric surface with a fixed generation curve or
form a plane so that it is not possible for some grains to be worn out earlier before other grains even come into contact with the workpiece.
In addition, no expensive shapes are required for the production of the tool with a diamond work surface, which are otherwise necessary in the previously known diamond tools, so that the production of the shape and the entire tool is technologically very simple and cheap.
The technical effect can also be achieved by the well-known electroplating technology, in that the form 6 produced in the manner described and filled with the necessary amount of diamond powder is slowly rotated in the electroplating bath so that the grain shift in the superimposed layers only comes about when the grains in the first (active) layer, which is in contact with the profiled inner wall, in the galvanic coating that is formed, e.g. made of nickel on the inner surface of said mold were held.
Then the anchoring of the whole grain is carried out in a known manner in the same process and with the same binding agent and finally sufficiently thick padding, e.g. applied from copper, namely on the entire inner circumference, which cushion later, e.g. by means of a suitable solder of low melting point, namely directly in the form 6 with the inserted support body 1 after completion of the electrolytic process is connected.
The slow galvanic formation of the first capture layer can be replaced by the application of an electrically conductive adhesive by proceeding in the manner already described until the moment when the active layer 5 is fixed in the mold 6. In the galvanic bath, therefore, only the actual binding layer Ni and the pad made of Cu are formed.
