Les inventeurs ont trouvé que la fragilité des alliages Fe-Al bruts de fonderie était une fragilité intergranulaire, mais qu'elle n'était pas due unique ment, comme on le croyait jusqu'à présent, à la pré sence de précipités (par exemple de carbure ou d'oxyde) aux joints de grains ; les décollements des joints de grains qui provoquent la fragilité de ces alliages sont principalement dus à l'existence de contraintes mécaniques au cours du refroidissement des lingots après coulée, contraintes dont l'impor tance est due à la mauvaise conductibilité thermique de ces alliages ;
L'un de ces traitements ultérieurs peut consister en un travail mécanique de déformation dit à froid , c'est-à-dire s'effectuant à la température am- brante ou à température comprise entre l'ambiante et la température de recristallisation ; ce travail méca nique de déformation à froid, qui conduit à l'écrouis- sage de l'alliage, peut être réalisé par exemple par laminage ou étirage ; il permet - l'obtention de produits de plus faible épais seur: ainsi, l'épaisseur minimale qui peut être at teinte par laminage à froid est beaucoup plus faible que celle atteinte par un laminage à chaud seulement, tout au moins avec les laminoirs habituellement utili sés ; - l'obtention de cotes bien précisées ;
ID="0002.0058"> en poids.
Lorsque l'alliage Fe-Al, résultant du procédé pré- sente une teneur en fer comprise entre 75'% et 84'%, il constitue donc une matière magnétique qui présente l'avantage d'une plus faible densité que les autres alliages magnétiques à base de fer et que les alliages magnétiques Fe-Al qui ont déjà pu être préparés;
A titre de comparaison, un réacteur qui utiliserait de l'oxyde d'uranium (uranium naturel) comme com bustible, le gaz carbonique à 600 C sous 60 kg/cm= comme fluide de refroidissement, et des éléments combustibles cylindriques de 15 mm de diamètre, ne pourrait pas fonctionner avec une gaine de 0,2 mm d'épaisseur en acier inoxydable (cette épaisseur étant la valeur limite fixée par des raisons de sécurité) ; la perte de réactivité due au gainage est alors en effet de 0,087 p.c.m., c'est-à-dire plus du double de la marge disponible pour un fonctionnement effectif ;
EMI0003.0019
- <SEP> acier <SEP> inoxydable <SEP> l8/8 <SEP> = <SEP> 0,245 <SEP> cm-1
<tb> - <SEP> alliage <SEP> binaire <SEP> <B>Fe-AI</B> <SEP> à

<I>Exemple I</I> L'alliage à réaliser présente la composition sui vante
EMI0003.0031
- <SEP> fer <SEP> électrolytique <SEP> : <SEP> 3 <SEP> kg
<tb> - <SEP> aluminium <SEP> à <SEP> 99,990/0: <SEP> 1 <SEP> kg
<tb> - <SEP> zirconium <SEP> : <SEP> 4 <SEP> g <I>a) fusion et coulée :</I> les 3 kg de fer électrolytique sont fondus et portés à la température de 1600 C sous un vide de l'ordre de 10-4/mm de<B>Hg;</B> on y ajoute l'aluminium 99,99%, puis le zirconium ;
EMI0004.0022
- <SEP> carbone <SEP> 0,01 <SEP> 0/0
<tb> - <SEP> azote <SEP> 0,01 <SEP> %
<tb> - <SEP> phosphore <SEP> 0,002%

Process for preparing an iron-aluminum alloy, an alloy obtained according to this process and use of this alloy The present invention relates to a process for preparing an iron-aluminum alloy, an alloy obtained by applying the process, and a use of this alloy.
It is known that aluminum can enter solid solution in iron up to a proportion by weight of approximately 34%: however, iron-aluminum alloys, prepared up to now and capable of metallurgical treatment,
did not exceed an aluminum content of about 16-18%. The main difficulty offered by the alloys with a high aluminum content obtained by conventional processes consisted of a brittleness making it difficult to shape objects by mechanical work (for example obtaining sheets by rolling), at most. that the aluminum content is high.
The invention aims at the design of a preparation process making it possible to attenuate the fragility of the alloy and to allow the production of parts having an aluminum content which can reach approximately 40% by weight.
The inventors have found that the brittleness of crude foundry Fe-Al alloys is intergranular brittleness, but that it is not due only, as was believed heretofore, to the presence of precipitates (for example. carbide or oxide) at grain boundaries; the separations of the grain boundaries which cause the fragility of these alloys are mainly due to the existence of mechanical stresses during the cooling of the ingots after casting, stresses the importance of which is due to the poor thermal conductivity of these alloys;
the detachments of the joints are possibly sensitized by the presence of a precipitate, of a layer of foreign atoms absorbed by the impurities of the constituents or of a collection of microcavities.
The process according to the invention is characterized in that it comprises the melting of an amount of iron corresponding to a proportion of less than 84% by weight of the alloy, the purity of the iron in carbon being such that the content by weight of the carbon alloy does not exceed 0.02%, the addition of aluminum and a small proportion of additives chosen from the group comprising zirconium, niobium, ti tane,
yttrium, rare earths and boron, casting away from air and at a temperature slightly above the solidification temperature of the alloy, solidification and slow cooling of the alloy in the form of an ingot, and the destruction of the foundry structure by a mechanical work of progressive deformation in mass at a temperature between 6001> C and 1200 C.
The iron-aluminum alloy obtained by applying the process is characterized in that it comprises 18 to 31% by weight of aluminum and only has the Fe-Al phase.
In carrying out the process, the introduction in small amounts (normally less than 1% and preferably less than 0.5%) of additives facilitates the trapping of brittle impurities. These impurities are generally provided by the iron, aluminum can be obtained very pure. An addition of zirconium or niobium makes it possible to trap embrittling impurities such as carbon, oxygen and nitrogen.
The content of addition elements is advantageously set as a function of the content of impurities: it has been possible to determine, for example, that the content by weight of zirconium should preferably be at least equal to about ten times the carbon content (i.e. that is to say in atom to atom ratio) to eliminate the troublesome effects due to the presence of carbon.
The addition of a small amount of an element such as boron also has the effect of improving the intergranular cohesion of the alloy.
It has been observed that, at normal atmospheric temperature, when the A1 content is less than 181%, the Fe3-Al phase appears, whereas above 31% a precipitate of Fe-A12 phase appears.
The process can also be applied to alloys comprising in addition to iron and aluminum other constituents, such as beryllium or, in certain cases, silicon in significant quantities: this type of alloy can be useful for nuclear applications, as we will see later.
Protection against the action of air during casting is provided by conventional methods, such as melting and casting under vacuum, under an inert atmosphere, or in air under a protective flux; preferably, the starting materials are as pure as possible.
The casting and the slow cooling make it possible to obtain a crude foundry product of reduced brittleness, the rest of the treatment, which includes hot mechanical work of deformation of the crude foundry product, is carried out so as to obtain good mechanical properties (tensile strength, elasticity limit, elongation, hardness) for suitable resilience.
During this treatment, called roughing, the foundry structure is destroyed; the temperature reached, between 6000 C and 12000 C, depends on the aluminum content and the nature and content of the additive (s); this roughing can be carried out by extrusion, press forging or rolling; this treatment must be carried out without shocks or too rapid deformations. In some forms, roughing may be sufficient to give rise to finished products.
In other cases, hot and / or cold machining or metallurgical treatment operations will be necessary.
The mechanical hot deformation work (or roughing) making it possible to destroy the foundry structure advantageously comprises the steps of re-garmenting the ingot from the casting with a metal sheath, of carrying out hot mechanical work operations on the ingot provided of its sheath and elimination of the sheath. The sheathing can be produced by any conventional means, but it must avoid leading to a weak point in an area subjected to high stresses during roughing: cold hydrostatic sheathing, electrolytic coating, shooping. .
One of these subsequent treatments may consist of so-called cold mechanical deformation work, that is to say carried out at room temperature or at a temperature between room and the recrystallization temperature; this mechanical cold deformation work, which leads to hardening of the alloy, can be carried out for example by rolling or drawing; it allows - the production of thinner products: thus, the minimum thickness which can be reached by cold rolling is much lower than that reached by hot rolling only, at least with rolling mills usually used; - obtaining well-specified ratings;
- at the cost of a subsequent heat treatment, the adaptation of the mechanical properties to a particular purpose.
It is remarkable that cold mechanical working is made possible by the roughing described above, even for an aluminum content greater than 20%.
In this work-hardened state and for an iron content greater than about 75%, the Fe-Al alloy is a disordered solid solution, it is therefore ferromagnetic and can be used as a magnetic material, in particular in the form of sheets.
This property of Fe-Al alloys, known and used for alloys with an iron content greater than 84 '%, has been confirmed by alloys with an iron content of between 75'% and 84 '% <RTI
ID = "0002.0058"> by weight.
When the Fe-Al alloy resulting from the process has an iron content of between 75% and 84%, it therefore constitutes a magnetic material which has the advantage of having a lower density than other magnetic alloys. iron-based and the Fe-Al magnetic alloys which have already been prepared;
furthermore, their resistance to oxidation is very high, greater than that of Fe-Al alloys already known, since the Al content is higher.
Given their low effective neutron absorption section, these alloys can therefore, in certain cases, advantageously replace cobalt alloys for the constitution of magnets used in nuclear reactors.
In order to improve the mechanical characteristics of the Fe-Al alloy, it can advantageously be subjected, either directly after roughing, or after the mechanical cold deformation work, to a heat treatment which has the effect of modifying the distribution of impurities as well as the structure of the alloy; this heat treatment is of any kind adapted to the desired modifications, the temperature obviously not having to exceed that for which the grain would become coarse again; this treatment can therefore be for example annealing or tempering.
Then, the structure thus obtained not being fragile, the treatment can optionally be followed by a new mechanical treatment, hot and / or cold, itself followed by a heat treatment; the cycle can be repeated several times.
If the alloy is to be used as a structural material in a medium or high temperature nuclear reactor, it may be advantageous, in order to stabilize as much as possible, and as soon as possible, the mechanical behavior of this material during operation, to carry out said heat treatment beforehand, at least at the maximum temperature which is then reached in the reactor channel.
In general, the Fe-Al alloys, according to the present invention, exhibit a remarkable resistance to oxidation, superior to that of stainless steel in the case of high aluminum contents (greater than 18 ' % for example), mainly due to the fact that the outer surface of the alloy is covered with a self-protective film of oxide.
Since aluminum has a low effective neutron absorption section, the use of the alloys according to the invention can be envisaged as a structural material in a nuclear reactor, in particular as a cladding material for fuel elements, with a thickness of sheath equal, the neutron absorption is significantly lower than in the case of stainless steel and the elastic limit, at elevated temperature, for example between 450 C and <B> 7000C, </B> is significantly higher than that stainless steel.
The Al-Fe alloy resulting from the process constitutes a structural material which can be used in nuclear reactors, for example as a cladding material, in particular in high temperature nuclear reactors, in cases where stainless steel or beryllium cannot be suitable, the first because of its too great neutron absorption power, the second because of its toxicity, its fragility, its low creep resistance from 600 C, the swelling of the cladding as a result of formation of helium bubbles, and finally its too low resistance to hot corrosion, especially in carbon dioxide gas at 6000 C.
By way of comparison, a reactor which would use uranium oxide (natural uranium) as fuel, carbon dioxide at 600 C under 60 kg / cm = as coolant, and cylindrical fuel elements of 15 mm in diameter. diameter, could not work with a 0.2 mm thick stainless steel sheath (this thickness being the limit value fixed for safety reasons); the loss of reactivity due to the cladding is then in fact 0.087 p.c.m., that is to say more than double the margin available for effective operation;
one would then be obliged to use uranium in isotopically richi in 2351. instead of natural uranium: on the contrary, the use under the same conditions of an Al-Fe alloy under a suitable thickness makes it possible to avoid, from a certain aluminum content, the use of enriched uranium.
The aluminum temperature must be greater than 20o / 0 for this to be the case, for a <B> Fe-AI </B> binary alloy and 18/8 stainless steel, the cross sections of the tubes of sheathing are as follows:
EMI0003.0019
- <SEP> stainless steel <SEP> <SEP> l8 / 8 <SEP> = <SEP> 0.245 <SEP> cm-1
<tb> - <SEP> alloy <SEP> binary <SEP> <B> Fe-AI </B> <SEP> to

<tb> 30% <SEP> in <SEP> weight <SEP> of Al <SEP> s <SEP> = <SEP> 0.115 <SEP> cm- <SEP> 1 In the case of a ternary alloy where the third component has a low cross section of neutron absorption,
the aluminum content of the alloy can be lowered while decreasing the overall cross section of the alloy; by weight, 1% of beryllium is in fact equivalent from the point of view of a neutron absorption cross-section to 20% aluminum.
The invention will be better understood on reading the following description of several examples of implementation of the process according to the invention for preparing an iron-aluminum alloy. The single figure accompanying the description shows the corrosion of an alloy according to the invention in a carbon dioxide atmosphere.
<I> Example I </I> The alloy to be produced has the following composition
EMI0003.0031
- <SEP> electrolytic iron <SEP> <SEP>: <SEP> 3 <SEP> kg
<tb> - <SEP> aluminum <SEP> to <SEP> 99.990 / 0: <SEP> 1 <SEP> kg
<tb> - <SEP> zirconium <SEP>: <SEP> 4 <SEP> g <I> a) melting and casting: </I> the 3 kg of electrolytic iron are melted and brought to a temperature of 1600 C under a vacuum of the order of 10-4 / mm of <B> Hg; </B> aluminum 99.99% is added thereto, then zirconium;
the temperature is brought to 1450 C and the molten mixture is poured under vacuum (10 - Imm Hg) into an ingot mold heated to 620, C.
Finally, the cooling rate is limited to approximately 500 ° C. per hour. It should be noted in passing that preheating is obviously only necessary because the casting mass used in this example is low.
<I> b) </I> Roughing <I>: </I> the ingot obtained after cooling is provided with a metal sheath, for example made of a standard steel #C 12 or XC 35 in particular). The coating of the ingot can be done by any of the conventional sheathing methods, for example by welding a sheet previously wound onto the ingot, by cold hydrostatic sheathing, etc. The thickness of the sheath is obviously provided so that the subsequent mechanical treatments leave a thickness such that there is no risk of tearing: this thickness was of the order of 2 mm in the example described.
The composite part formed by the ingot coated with its sheath is subjected to a series of rolling passes at 105011C, each pass having to lead to a reduction in thickness sufficient to work the metal to the core.
The presence of the sheath makes it possible to facilitate the surface flow of the alloy and allows deformations that the ingot would not withstand if it were treated naked.
In the example mentioned, each pass leads to a reduction in thickness of 2 mm, and between two consecutive passes a heating of 2 minutes was carried out bringing the temperature back to 10,500 C. The thickness can thus be increased without difficulty. of the composite part to about 2 mm. Obviously, reheating is only necessary because the temperature of the room decreases appreciably due to its small dimensions.
The composite part can then be freed from its steel sheath (the thickness of which has obviously been reduced to substantially the same proportions as those of the part) by various methods. The sheath, which in the example described only remains in the form of a film of the order of a few tenths of a millimeter, can be for example - separated by mechanical cutting of the sheath along one of the sides of the sheet <B>,
</B> - destroyed by chemical dissolution of the sheath in a mixture of 50% nitric acid and 50% water (the iron-aluminum alloy resistant to attack by dilute nitric acid); - destroyed by selective oxidation of the cladding by heating in air or in an oxidizing atmosphere.
<I> c) Cold working </I> ù <I>: </I> the alloy thus obtained can be subjected to subsequent mechanical operations leading to limited deformations, for example deformation by rolling at room temperature with annealing between the successive rolling passes. <I>Example<B>Il</B> </I> <I> a) </I> Melting <I> and casting: </I> a casting mass is prepared under conditions similar to those of the Example I from 2.9 kg of electrolytic iron, 1.1 kg of aluminum and 4 g of zirconium.
The temperature is then reduced to a few tens of degrees above the solidification temperature (liquidus) of the alloy and the latter is cast under vacuum into a preheated ingot mold. The cooling is then carried out as for example 1.
The alloy thus cast has the following composition, by weight
EMI0004.0021
- <SEP> iron <SEP> 72.2%
<tb> - <SEP> aluminum <SEP> 27.7%
<tb> - <SEP> zirconium <SEP> <B> 0.1% </B> In addition, the analysis reveals traces of carbon, nitrogen, phosphorus and sulfur in the following proportions
EMI0004.0022
- <SEP> carbon <SEP> 0.01 <SEP> 0/0
<tb> - <SEP> nitrogen <SEP> 0.01 <SEP>%
<tb> - <SEP> phosphorus <SEP> 0.002%
<tb> - <SEP> sulfur <SEP> 0.002% <I> b) </I> Roughing <I>: </I> the ingot thus produced is liable to withstand a lathe machining work, using very hard tools (tungsten carbide tools). The machining quality is improved by maintaining the alloy at 400.1 C during machining.
This machining operation may not be necessary for certain surface conditions and when the roughing consists of rolling which can be carried out after sheathing following a process similar to that described in the preceding example. But it is necessary to shape the ingot when the treatment comprises spinning the coated ingot.
When the extrusion is to lead to a solid bar, the lathe machining is carried out to obtain a cylinder whose front end part is rounded. The part thus machined is coated by any conventional method with a steel sheath having a suitable shape and the thickness of which is a few thousand meters. It may be useful to replace mild steel with other metals or alloys: iron-aluminum alloys with a few percent aluminum, having the advantage of better resistance to oxidation and, in some cases. case, nickel or cupronickel.
The composite part thus obtained is then spun in the press at <B> 9500 </B> C. At this temperature, a spinning ratio of the order of 30 can be achieved, that is to say to prepare rounds. 11 mm in diameter, from ingots machined to 60 mm.
A similar process makes it possible to obtain tubes with a thickness less than a millimeter: in this case, the lathe machining is carried out to provide a hollow cylinder which is then sheathed internally and externally.
After spinning, the separation of the alloy and its steel sheath can be carried out by one of the processes already mentioned in Example I, for example by chemical dissolution in a solution of 50% water and 50%. nitric acid which rapidly dissolves the sheath, by oxidation of the sheath, by heating in air or in an oxidizing atmosphere.
In the latter case, the sheath disappears while the alloy is not attacked thanks to its high resistance to oxidation.
<I> c) Cold working <B>: </B> </I> the spun product obtained can in certain cases be used as it is, because it has a good surface condition. But, if necessary, it can still be cold worked and for example threaded on a lathe: in fact, the size of the grains after spinning is reduced to 20 or 30 microns and allows machining.
The part that has been machined or has just been extruded can undergo a heat treatment for one hour at 800 C; the product that has just been extruded has the following characteristics after this heat treatment

This treatment will consist for example (optionally after polishing wise of the product coming from spinning) in a new coating, then in a rolling between 500 and 6001, C to orient the crystals: the product obtained, always coated, can be cold rolled.
The single figure represents the oxidation (expressed as an increase in weight per unit area) over time of two materials in a carbon dioxide atmosphere at 700 ° C. under 60 kg / cm2 of pressure. Curve (1) corresponds to the iron-aluminum alloy according to Example III. Curve (11) corresponds to an 18/12 stainless steel stabilized with niobium known for its good resistance to corrosion by carbon dioxide at high temperature: it is seen that after 5500 h of exposure, the corrosion of the iron-aluminum alloy is less than half that of stainless steel.
<I> Example IV </I> a) Melting and casting: an alloy containing 79.6% iron, 17.2% aluminum and 2,

<I> b) </I> Roughing <I>: </I> the ingot is rolled at 1050 C by passes each leading to a thickness reduction of 1 mm to a final thickness of 2 mm; in this state the alloy has a Brinnel hardness Q = 330. Subsequently, a heat treatment at 11001) C lowers the Brinnel hardness number to 260.
<I> Example V </I> <I> a) Melting and casting: </I> the same melting and casting operations are applied to a 250/0 aluminum alloy having the following composition by weight

It is possible to obtain a reduction rate of less than 90% and to reach final thicknesses of the order of a millimeter. <I> c) </I> Cold deformation <I>: </I> after hot rolling, rolling can be resumed at room temperature.
It is thus possible by cold rolling to obtain reduction rates of 500/0.
After rolling, the Vickers hardness of the product is 500 HV; heat treatments of annealing at 950,) make it possible to reduce this hardness to 280 HV. <I> Example VI </I> The same operations as in Example II (melting, casting, etc.) were applied to an alloy having the following composition

show that the process according to the invention makes it possible to obtain iron-aluminum alloys in which the proportion of aluminum greatly exceeds the 16 to 18% by weight which was hitherto accepted as the limit from which the alloys cannot exhibited more mechanical properties allowing their subsequent work.
The iron-aluminum bonding allowed by the process according to the invention makes it possible to approach the limit of the solubility of aluminum in iron (approximately 34%) while retaining good mechanical properties. If these properties are not essential, it is possible to admit a slight precipitate of the intermetallic compound Fe Ah, at the cost of a very appreciable reduction in the mechanical characteristics and to reach a proportion of about 40%.
