Die Erfindung betrifft ein Verfahren zur Herstellung eines dekorativen Formteils umfassend eine Kernschicht sowie diese ein- oder beidseitig umgebende witterungsbeständige Dekorschicht(en).The invention relates to a method for producing a decorative molded part comprising a core layer and weather-resistant decorative layer (s) surrounding it on one or both sides.
Es ist bekannt, daß Aminoplastharze wie Harnstoff-Formaldehydharze oder besser Melamin-Formaldehydharze als äußerste Oberflächen von Beschichtungssystemen gute Kratzfestigkeiten aufweisen. Insbesondere Melaminharzoberflächen können Kratzfestigkeiten von bis zu ca. 10 Newton (abgekürzt N; nach DIN 53799, Teil 10) bringen. Bei der Härtung von Aminoplastharzen handelt es sich um eine Polykondensation, bei der Wasser abgespalten wird. Der Härtungsprozeß von Harnstoffen und Melaminen verläuft dabei über zuerst noch schmelzbare und in Lösungsmitteln wie Dimethylformamid lösliche Kondensations-Zwischenprodukte, welche eine große Zahl freier, noch reaktionsfähiger Methylolgruppen aufweisen (= sogenannte "B-Phase"-Produkte). Erst bei längerer Reaktionszeit mit dem Kondensationsmittel, welches in der Regel Formaldehyd ist, reagieren diese Zwischenprodukte zu hochvernetzten Endprodukten (-> sogenannte "Duro-Plaste"). Trotz hoher Vernetzung neigt das Triazinsystem der Melaminharzkomponente bei der Bewitterung zur Hydrolyse bis zum Hydrolyseendprodukt der Cyanursäure. Durch diese Hydrolysereaktion kommt es zu Abbau-, Spannungsriß- und Vergrauungseffekten, sodaß Beschichtungssysteme auf Basis von Melamin-Formaldehydharzen nur sehr schlecht witterungsbeständig sind. Dementsprechend führt jede mechanische Verletzung der äußersten Schicht, zu einer Unterwanderung ausgehend von dieser Verletzungsstelle, bedingt durch Diffusionsprozesse und damit auch zu großflächigeren Bewitterungs-Störungen bis hin zum Ablösen dem äußersten Laminatschicht. Dieses aus zwei, gegeneinander abgegrenzten Schichten bestehende System von (oligomeren) Präpolymeren wird nach dem Imprägniervorgang zuerst strahlengehärtet und anschließend bei einem Druck von mindestens 15 bar und bei Temperaturen von mindestens 80’C verpreßt. Es entsteht somit ein im wesentlichen physikalischer Verbund zwischen äußerster, Strahlenvernetzer Aminoplast-freier Acrylatschicht und der darunterliegenden, von der Acrlyatschicht chemisch und physikalisch abgegrenzten Aminoplastschicht. Dabei wird durch die Elektronenstrahlhärtung die Acrylat-Oligomer-Schicht auspolymerisiert und gegebenenfalls vernetzt, während die davon durch eine scharfe Phasengrenze abgesetzte Aminoplastschicht nach dem Verpressen für sich alleine zu einem Duroplasten auskondensiert ist. In einer bevorzugten Ausführungsform dieses Verfahrens wird außerdem eine eventuelle Pigmentierung bzw. Dekorierung bereits in der Aminoplast-Unterschicht angegeben, während als Acrylat-Decklack nur mehr ein unpigmentierter und damit leicht porenfrei auftragbarer Klarlack verwendet wird. Ein derartiges System - wie durch folgende Skizze näher erläutert - zeigt bei Bewitterung, insbesondere bei geringfügigen Unregelmäßigkeiten in der Decklackschicht eine Unterwanderung an der nur physikalisch verbundenen Grenzschicht zwischen Aminoplast-Unterlage und Decklack.
