Verfahren zur Herstellung eines Träger-Katalysators
Vorliegende Erfindung bezieht sich auf ein Verfahren zur Herstellung eines Trägerkatalysators, insbesondere für die Erzeugung von Maleinsäureanhydrid.
Bei der allgemein bekannten und mit grossem wirtschaftlichem Erfolg angewandten Herstellung von Maleinsäureanhydrid durch teilweise katalytische Oxydation von Benzol wird gewöhnlich vanadium- oder vanadium- und molybdänhaltiges Material als Katalysator verwendet, der auf einen Träger niedergeschlagen wird.
Durch das Niederschlagen auf einen Träger wird die Wirksamkeit des Katalysators merklich vergrössert, vorausgesetzt, dass das Trägermaterial inert ist und sich nicht an der Reaktion beteiligt oder diese vergiftet. Die Technik steht dem Problem gegenüber, Trägerkatalysatoren zur Herstellung von Maleinsäureanhydrid zu schaffen, mit welchen eine höhere als die bisher etwa 55-65 Gew.-% betragende Ausbeute und eine verbesserte Wirtschaftlichkeit erzielt werden kann.
Das erfindungsgemässe Verfahren zur Herstellung eines Trägerkatalysators, insbesondere für die Herstellung von Maleinsäureanhydrid, ist dadurch gekennzeichnet, dass der Katalysatorträger, z. B. geschmolzenes Aluminiumoxyd mit einer starken Säure mindestens 2 Stunden lang bei einer Temperatur von etwa 20 bis 2000 C in Berührung gebracht wird und man sodann 3-15 Gew.-Teile des so behandelten Trägers mit einem Teil eines Gemisches versetzt, welches aus 1 Teil Moos, 1, 5-8 Teilen V2Og, 0, 1-0, 01 Teilen P205'0, 1-0, 01 Teilen Na und 0, 1 bis 0, 01 Teilen Ni besteht,
worauf der mit dem Katalysator versetzte Träger bei einer Temperatur bis zu etwa 175 C getrocknet und hierauf unter Hindurchleiten eines gleichmässigen Luftstromes von 0 bis 8 cm/min auf eine Temperatur von etwa 175 bis 320 C und schliesslich unter Hindurchleiten eines Luftstromes von 0, 6 bis 21 cm/ min auf eine Temperatur von etwa 320 bis 400 C erhitzt wird.
Es wurde gefunden, dass das erfindungsgemässe Verfahren unter vorzugsweisen Reaktionsbedingungen einen technologischen Fortschritt der Maleinsäureanhydrid-Katalysatortechnik darstellt, da erstens sich die Ausbeuten von Maleinsäureanhydrid bei Verwendung einwandfreier
Katalysatorträger erhöhen und zweitens der
Katalysatorträger von verbrauchtem Katalysator wieder gewonnen werden kann, indem man beispielsweise von schon schwachen Trägerkatalysatoren den Katalysator entfernt, den Träger einer zweistündigen Säurebehandlung unterwirft und den Katalysator wieder auf den regenerierten Träger aufbringt.
Die Trägerteilchen können aus Tonerde, Magnesia, Zirkonerde, Mullit, Beryllerde od. ähnl. Material, welches bei erhöhten Temperaturen bis zu etwa 600 C stabil ist, bestehen.
Die Katalysatorträger können auf herkömmliche Art in Form von Kugeln hergestellt werden, wobei die Kugeln vorzugsweise einen Durchmesser im Bereich von 5 bis 13 mm haben. Für besondere Zwecke können die Kugeln grösser oder kleiner als der vorzugsweise Grössenbereich sein. Für den normalen Betrieb haben die Kugeln eine Grösse von vorzugsweise 9, 5 mm. Ihre Herstellung kann z. B. durch Zerkleinerung der Rohmaterialien in feinteilige Form, z. B. 50 bis 200 Maschen und Auspressen od. dgl. in Zylinder von annähernd der erforderlichen Grösse, erfolgen.
Falls erforderlich, kann ein geringer Anteil eines feinteiligen keramischen Bindemittels dem Rohmaterial beigegeben werden, wie z. B. Ton, Glas od. dgl. in einer Menge bis zu etwa 15 Gew.- %. Die weichen Zylinder werden sodann in einer Kugelformmaschine weiter bearbeitet. Die Kugeln werden hierauf in einer Trommel in Gegenwart eines feinen Pulvers weiter bearbeitet, welches eine Teilchengrösse von mehr oder weniger als 40 Menschen hat und aus verflüchtigbarem oder verbrennbarem Material, wie z. B. Naphthalin, besteht.
Die Kugeln werden sodann in Schachtöfen, den sogenannten Kilns, geröstet, wobei das an den Kugeln haftende verflüchtigbare Pulver abgetrieben wird und bei jeder Kugel eine sehr rauhe Oberfläche hinterlässt, ohne die allgemeine Kugelgestalt zu verändern.
Die Tiefe der Oberflächenunregelmässigkeiten liegt etwa zwischen 0, 13 und 1, 3 mm, wodurch die äussere Oberfläche der Kugeln enorm vergrössert wird. Beispielsweise beträgt bei Magnesiakugeln von einem annähernden Durchmesser von 6, 3 mm die äussere Oberfläche etwa 1580 cm2 pro Kilogramm, in welchem etwa 1110 Kugeln

enthalten sind. Die Aussenfläche der aufgerauhten Kugeln hingegen beträgt etwa 828 m 2 pro Kilogramm, also etwa das 5500fache im Vergleich zu glatten Kugeln.
Die Tonerdekugeln sind keramisch gebundene, geschmolzene Alpha-Tonerdeteilchen, die folgende physikalische Eigenschaften (ASTM-Methode) aufweisen : Porosität : 41-45 Vol. -%

Die erfindungsgemäss angewandten starken Säuren sind die Mineralsäuren, wie z. B. Chlorwasserstoffsäure, Salpetersäure, Schwefelsäure und Phosphorsäure und die organischen Säuren mit einer Säure-Dissoziationskonstante (K) von 10-' oder mehr, wie z. B. Essigsäure, Trichloressigsäure, Oxalsäure, Benzoesäure und Maleinsäure. Diese Säuren, wässerige Lösungen und/ oder Kombinationen dieser Säuren können in Konzentrationen von 10 bis 100 Gew.-%, bei 20-200 C und 1-5 Atmosphären Druck verwendet werden. Die Verwendung von Chlorwasserstoffsäure ist vorzuziehen, wobei der vorzugsweise Konzentrationsbereich 32-42 Gew.-% beträgt.
Die in der Säurewäsche angewandte Kontaktzeit soll mindestens etwa 2 Stunden betragen.
Es wurde gefunden, dass das Ausmass der Erhöhung der Maleinsäureanhydrid-Ausbeute, bezogen auf die Behandlungszeit, am grössten ist, wenn der Katalysatorträger 2-10 Stunden dem Säurewaschverfahren ausgesetzt wird. Die vorzugsweise Behandlungszeit wird von der Art der angewandten Säure, deren Konzentration und der Rückflusstemperatur beeinflusst.
Die Rückflusstemperatur während des Säurewaschverfahrens kann zwischen etwa 20 und 200 C liegen und hängt von der verwendeten Säure, deren Konzentration und deren Siedepunkt ab. Der günstigste Temperaturbereich beträgt etwa 60-130 C, vorzugsweise etwa 90-105 C.
Die Säurekonzentration hängt von der verwendeten Säure ab und kann in einem grossen Bereich variieren. Bei Verwendung von Chlorwasserstoff wird die Säurekonzentration vorzugsweise zwischen etwa 10 und 45 Gew.-% gehalten, obwohl der günstigere Bereich 20 bis

und 1-5, vorzugsweise bei 1-1, 3 und 1-1, 7 liegt. Es ist selbstverständlich, dass jede Methode der kontinuierlichen Benetzung des Katalysatorträgers mit Säure, wie etwa heisses Besprühen, als im Rahmen der Erfindung liegend zu betrachten ist.
Der Katalysator kann hergestellt werden, indem zuerst Ammoniumolybdat in HC1 gelöst wird. Man erhält eine hellgelbe Lösung, und wenn das ganze Molybdat gelöst ist, wird Ammoniummetavanadat zugesetzt. Man erhält eine dunkel gefärbte Lösung. Erfahrungsgemäss ist es bekannt, dass nach einer Rührzeit von 10 Minuten das Vanadat vollkommen gelöst ist. Da die Löslichkeit des Molybdats geringer ist als die des Vanadats, wird es zuerst in Lösung gebracht.
Die Nickel- und Natriumkomponenten werden getrennt in Wasser gelöst. Die Wasserlösungen können wegen des Auftretens eines Nickelphosphatniederschlages nicht vermischt werden.
Die wässerige Lösung von Natriumphosphat wird zuerst der Hel-Lösung zugesetzt, worauf die Nickelnitratlösung beigegeben wird. Die ganze Lösung wird nun 5-10 Minuten lang gerührt, worauf sie für den Beschichtungsvorgang verwendet werden kann.
Im allgemeinen soll bei der Beschichtungsstufe die Temperatur von etwa 80 C nicht überschritten werden.
Das beschichtete Material wird in einen Aktivator eingebracht, wie z. B. in ein Pyrex-Glasrohr, welches einen Durchmesser von 95 mm und eine Länge von 120 cm hat und mit einer Aussenheizung, wie z. B. elektrischen Widerstandsheizelementen, versehen ist. Der Aktivator ist in seiner Mitte (zwischen jedem Ende liegend) mit einem Lufteinlass versehen. Die Lage des Rohres kann beliebig sein, jedoch ist aus Bequemlichkeit die horizontale Lage vorzuziehen.
Der Aktivator wird vollständig mit Katalysatormaterial gefüllt und sodann in Übereinstimmung mit den nachstehenden Strömungsbereichen erhitzt.

Das Katalysatormaterial soll mindestens 30 Minuten lang auf einer Temperatur von 4000 C gehalten werden, bevor man den Luftstrom vergrössert, um die Abgabe gebundener Dämpfe zu beschleunigen. Auf diese Weise wird ein hochaktiver, dunkelgrüner Katalysator erhalten.
Der Katalysator kann in einem Ofen unter Erhitzen und Luftkontakt aktiviert werden. In diesem Falle wird der Katalysator in flache Schalen eingebracht und durch Strahlung von oben erhitzt.
Der Ofen und die Schalen sollen auf etwa 400 C vorgewärmt werden, worauf der Katalysator in die heissen Schalen gebracht und in den Ofen gestellt wird. Die Ofentemperatur soll scharf auf etwa 400 C eingestellt werden und die Erhitzung gleichmässig erfolgen. Die Erhitzung erfolgt durch Strahlung, und die Heizelemente sind so ange-

ordnet, dass eine vollkommen gleichmässige Erhitzung stattfindet. Vorzugsweise wird keine Luftzirkulation angewandt. Die Tiefe des Katalysators ist kritisch und so eingestellt, dass der Katalysator die genau erforderliche Luftmenge berührt.
Die Tiefe ist eine Funktion der Teilchengrösse des Katalysators und beträgt etwa 8, 5 mm für einen 4-8-Maschen- (US-Sieb)-Katalysator und etwa 19 mm für einen 2-4 Maschen-Katalysator.
Übermässiger Kontakt mit Luft ergibt einen armen Katalysator. Luft ist jedoch erforderlich.
In Fällen, in welchen Luft vollkommen ausgeschlossen oder durch Stickstoff ersetzt worden war, wurde ein Katalysator von dunkelblauer Farbe erhalten, der sehr geringe Ausbeuten im Bereich von 30 bis 40% ergab. Dieses Verfahren der Katalysatorherstellung ist auch bei Katalysatoren anwendbar, die durch Tränken, durch mechanisches Durchmischen des Katalysators und des Trägerpulvers mit oder ohne Verwendung einer Tablettiermaschine, durch Katalysatorbeschichtungsverfahren nach der Sprühmethode oder nach irgendeinem anderen Verfahren hergestelltwurden, in welchem eine Träger- und Katalysatorkombinationstechnik unter Verwendung der vorerwähnten Zubereitungsangaben Anwendung fand.
In nachstehenden Beispielen werden die Erfindung und die damit verbundenen Vorteile näher erläutert. Es ist selbstverständlich, dass die Erfindung nicht auf die spezifischen Ausführungsformen oder die angegebenen Arbeitsbedingungen oder auf die verwendeten spezifischen Reaktionskomponenten beschränkt ist. Die in den Beispielen angegebenen Teile sind Gewichtsteile.
Beispiel 1 : Zu 1000 Teilen eines 3- bis 5maschigen geschmolzenen Aluminiumoxyds, welches sich in einer mit Heiz- und Rückflussvor- richtungen versehenen Apparatur befand, wurden 1400 Teile 36%ige Chlorwasserstoffsäure zugesetzt. Die Säure wurde 7 Stunden lang bei einem absoluten Druck von einer Atmosphäre unter schwachem Rückfluss gehalten. Hierauf wurde die Säure dekantiert und der Träger dreimal mit je 1000 Teilen kaltem Wasser gewaschen.
Dieser gewaschene Träger wurde sodann zur Herstellung des hierin beschriebenenen Maleinsäureanhydrid-Katalysators verwendet, der folgende analytische Zusammensetzung (ohne Rücksicht auf die genaue chemische Kombination oder Form derselben) in Gewichtsteilen hatte :

Dieser Katalysator wurde in einer Betthöhe von 304 cm in ein vertikales Reaktorrohr von einem Innendurchmesser von 15, 8 mm eingebracht. Die Innenfläche des Reaktorrohres kann gewöhnlicher Kohlenstoffstahl sein, jedoch ist ein korrosionsbeständiges Material, wie z. B. rostfreier Stahl, vorzuziehen.
Das Rohr kann mit einem die Temperatur regulierenden Medium, wie z. B. einer Salzschmelze, geschmolzenem Metall od. dgl., umgeben sein. Für kleintechnischen oder Einrohrbetrieb kann das Rohr mit einem Kupfermantel und dieser mit elektrischen Heizkörpern umgeben sein, um die erforderliche Reaktionstemperatur aufrechtzuerhalten.
Der Druckabfall im Reaktor liegt im Bereich von 0, 35 bis 0, 7 kg/cm2.
Durch den Reaktor nach abwärts wird ein Benzol-Luft-Gemisch mit einer linearen Geschwindigkeit von 304 mm pro Sekunde, berechnet bei Reaktionsbedingungen, geführt. Das Beschickungsgemisch enthält 1, 4 Mol-% Benzol in Luft, und die Reaktionstemperatur wird in einem Bereich von 350 bis 450 C gehalten. Das anfallende Produkt wird in an sich bekannter Weise gewonnen. Über eine lange Zeitperiode lag die gewichtsmässige Ausbeute an Maleinsäureanhydrid im Bereich von etwa 83-90% und mehr, bezogen auf das eingesetzte Benzol, und es konnten bei langen Reaktionszeiten keine Anzeichen einer Ausbeuteverminderung festgestellt werden. Im Vergleich zu handelsüblichen Katalysatoren ist dies eine überraschend hohe Ausbeute und Lebensdauer des Katalysators.
Wenn ein gemäss Beispiel 1 hergestellter Katalysator auf einem handelsüblichen Katalysatorträger verwendet wird, der nicht dem Kontakt mit starker Säure ausgesetzt wurde, so liegt die gewichtsmässige Ausbeute an Maleinsäureanhydrid im Bereich von 78 bis 80 %.
Beispiel 2 : Das vorhergehende Beispiel wurde wiederholt, mit der Ausnahme, dass statt Chlorwasserstoffsäure 1500 Teile 30-gew-%iger Schwefelsäure 10 Stunden lang bei atmosphärischem Druck auf schwachem Rückfluss gehalten wurden. Der so vorbereitete Träger wurde gewaschen und sodann zur Herstellung eines Maleinsäureanhydrid-Katalysators verwendet. Die Anwendung dieses Katalysators ergibt Ausbeuten, die mit jenen von Beispiel 1 vergleichbar sind.
Beispiel 3 : Das Beispiel 1 wurde wiederholt, mit der Ausnahme, dass statt Chlorwasserstoffsäure 1700 Teile 80-gew.-% ige Essigsäure 10 Stunden lang bei atmosphärischem Druck unter schwachem Rückfluss gehalten wurden. Der auf diese Weise hergestellte Träger wurde gewaschen und sodann zur Herstellung eines Maleinsäureanhydrid-Katalysators verwendet. Die Verwendung dieses Katalysators ergibt Ausbeuten, die mit jenen von Beispiel 1 vergleichbar sind.
Ein Ersatz mit ähnlichen Mengen von Mineralsäuren, wie Salpeter- und Phosphorsäure und organischen Säuren, wie z. B. Trichloressigsäure, Oxalsäure, Benzoesäure und Maleinsäure, ergibt gleichartige Resultate.

The catalyst material should be kept at a temperature of 4000 C for at least 30 minutes before increasing the air flow in order to accelerate the release of bound vapors. In this way a highly active, dark green catalyst is obtained.
The catalyst can be activated in an oven with heating and contact with air. In this case the catalyst is placed in shallow dishes and heated by radiation from above.
The oven and the dishes should be preheated to about 400 C, after which the catalyst is placed in the hot dishes and placed in the oven. The oven temperature should be set sharply to around 400 C and heating should take place evenly. The heating is done by radiation and the heating elements are

arranges that a completely even heating takes place. Preferably no air circulation is used. The depth of the catalytic converter is critical and is adjusted so that the catalytic converter contacts the exact amount of air required.
The depth is a function of the particle size of the catalyst and is about 8.5 mm for a 4-8 mesh (US sieve) catalyst and about 19 mm for a 2-4 mesh catalyst.
Excessive contact with air results in a poor catalyst. However, air is required.
In cases where air was completely excluded or replaced with nitrogen, a catalyst of dark blue color was obtained giving very low yields, ranging from 30 to 40%. This method of catalyst preparation is also applicable to catalysts which have been prepared by impregnation, by mechanical mixing of the catalyst and the carrier powder with or without the use of a tablet machine, by catalyst coating methods by the spray method or by any other method in which a carrier and catalyst combination technique is used the aforementioned preparation information was used.

This catalyst was introduced into a vertical reactor tube with an internal diameter of 15.8 mm at a bed height of 304 cm. The inner surface of the reactor tube can be ordinary carbon steel, but a corrosion-resistant material such as. Stainless steel, is preferable.
The tube can with a temperature regulating medium, such as. B. a molten salt, molten metal or the like. Be surrounded. A benzene-air mixture is passed down through the reactor at a linear velocity of 304 mm per second, calculated under the reaction conditions. The feed mixture contains 1.4 mole percent benzene in air and the reaction temperature is maintained in the range of 350 to 450.degree. The resulting product is obtained in a manner known per se. Over a long period of time, the yield by weight of maleic anhydride was in the range of about 83-90% and more, based on the benzene used, and no signs of a reduction in yield could be found with long reaction times. Compared to commercially available catalysts, this is a surprisingly high yield and lifetime of the catalyst.
If a catalyst prepared according to Example 1 is used on a commercially available catalyst support which has not been exposed to contact with strong acid, the yield by weight of maleic anhydride is in the range from 78 to 80%.
Example 2: The previous example was repeated, with the exception that, instead of hydrochloric acid, 1500 parts of 30% strength by weight sulfuric acid were kept at a gentle reflux at atmospheric pressure for 10 hours. The carrier thus prepared was washed and then used to prepare a maleic anhydride catalyst. The use of this catalyst gives yields comparable to those of Example 1.
Example 3: Example 1 was repeated with the exception that 1700 parts of 80% by weight acetic acid were kept under gentle reflux at atmospheric pressure for 10 hours instead of hydrochloric acid. The carrier thus prepared was washed and then used to prepare a maleic anhydride catalyst. The use of this catalyst gives yields comparable to those of Example 1.
Replacement with similar amounts of mineral acids such as nitric and phosphoric acids and organic acids such as. B. trichloroacetic acid, oxalic acid, benzoic acid and maleic acid give similar results.
