基板は、それ自体がグラフェンとの密着性が高いものを用いるのが好ましいが、グラフェンとの密着性を高めるために、表面に活性化処理等を施してもよい。活性化処理を施すことで、触媒金属から成長するグラフェンが丸まらずに、基板表面に沿って平面方向に成長することができる。
基板表面の活性化処理方法としては公知の種々のものを用いることができる。例えば、特開平9−223783号公報に記載されているようなプラズマ活性化法や、特開2005−244173号公報に記載されている方法等を利用することができる。

このような触媒金属による層は、例えば公知のリソグラフィ、真空蒸着、スパッタリング、CVD、走査トンネル顕微鏡(STM)等を利用して、基板表面の所望の位置に、所望の形状及び寸法(長さ、幅、高さ)で形成することができる。

触媒金属層の高さは、CNTの直径(1nm〜数nm程度)より小さいものであるのが好ましい。より好ましくは前記直径の半分以下であるのがよい。触媒金属層の高さをこのようにすることで、CNTの生成を抑制しつつ、グラフェンの平面方向の成長を促進することができる。具体的には、同一条件下で実験を行って、CNTの形成が抑制されつつ効率よくグラフェンシートを形成する寸法を決定することができる。理論上は、触媒金属層の高さを原子層レベルとすることで、基板上に一層のグラフェンシートを形成することができる。

図1(a)に示すように、表面を予め活性化処理した基板1を準備し、この基板1の表面にライン状の触媒金属層2を形成する。基板1上に複数本の触媒金属層2を形成する場合、その間隔Sは、製造しようとするグラフェンシートの幅に応じた寸法とする。また、この場合、触媒金属層2,2の間、好ましくは中間位置に、溝1aを形成するとよい。このような溝1aを形成することで、一方の触媒金属層2と他方の触媒金属層2のそれぞれが成長して形成されたグラフェンシートが触媒金属層2,2の間で出会っても、それぞれのグラフェンシートを溝1aの部分で分離しやすくすることができる。
