【産業上の利用分野】
本発明は、カーボンブラックの水、有機溶剤あるいは有機高分子といった媒体に対する分散性を改善するための表面改質処理方法に関するものであり、特に、表面改質に使用されるポリマー成分の適用範囲が広く、かつ比較的少量の使用により十分な表面改質を行なうことのできる表面改質処理方法に関するものである。

【従来の技術】
カーボンブラックは、そのまま単独で使用されるよりも、着色、補強、充填等といった機能を付与する目的で、種々の用途における各種組成物中に添加されて使用される場合が多い。

しかしながらこのような固体微粒子、特にその一次粒子径がサブミクロン以下であるカーボンブラックの多くは、粒子間の凝集力に比べて他の物質、例えば、水、有機溶剤あるいは有機高分子といったものとの親和力が弱く、二次凝集を生じやすい。従って、上記したような各種組成物においてより優れた特性を得ようとする場合、該カーボンブラックをいかに均一に分散させるかが問題となる。

この問題を解決するために、カーボンブラックの表面を各種の界面活性剤や樹脂で被覆して、固体状または液状の媒体との親和力を高めることにより、カーボンブラックを均一に混合または分散する方法が数多く検討されている。

例えば、重合性単量体をカーボンブラック共存中で重合させることによりカーボンブラックグラフトポリマーを得る方法が知られており、重合性単量体の種類を適当に選択することにより、親水性および/または親油性を適宜、変えることができるため、近年注目を浴びている。このカーボンブラックグラフトポリマーを製造する方法としては、例えば特公昭42−22047号、特公昭44−3826号、特公昭45,−17284号、米国特許3557040号により開示されているが、これらの方法で得られるカーボンブラックグラフトポリマーの収率は数%〜10数%と低く、大半はビニル系ホモポリマーの形で存在し、カーボンブラックの表面処理効率は極めて悪いものであった。このため、他の物質との親和性は期待した程に改良されず、混合又は分散条件によっては分散状態が異なる場合が多々あった。

また、特公平6−27269号には、カーボンブラックと、1分子当り1〜2個のエポキシ基および/またはチオエポキシ基を分子内に有する重合体とを50〜250℃の温度条件下に攪拌混合して反応させることによりカーボンブラックグラフトポリマーを製造する方法が開示されている。この方法によれば、重合体の分子内に存在する反応性基がカーボンブラックの表面官能基と極めて効率良く反応し、各種物質への分散性が優れたカーボンブラックグラフトポリマーが得られるものであった。このようにカーボンブラックと反応性ポリマーとを溶融混練して、固体微粒子表面にポリマー鎖をグラフト化することにより改質したものは、良好な分散性を得ることができる有望なものである。

しかしながら、このようにカーボンブラックと反応性ポリマーを溶融混練、例えばニーダー、ボールミル等で混練する場合、カーボンブラックに対する反応性ポリマーの配合比率を低くすると、カーボンブラック表面全体を均一にポリマーグラフト鎖で被覆することが困難となるため、必然的に得られる表面改質処理カーボンブラックにおけるカーボンブラックの含有量が少なくなり、必要とされるカーボンブラック本来の特性が減殺されてしまう場合が少なくなかった。また、例えば、反応性ポリマーの分子量が低いものであったり、1分子当り反応性基の数が多いものであると、グラフト化が十分に行なわれなかったり、あるいはゲル化が生じたりするというように、使用可能な反応性ポリマーに関し、例えば官能基数、分子量などといった制限が多いものであり、また所望の分散液を得るためにはこのような溶融混練操作の後さらに分散媒液に分散させる操作が必要となるためにプロセスとして複雑なものとなるといった問題が残るものであった。

一方、このような二次凝集を起こすカーボンブラックの分散液を得るのに、分散媒液に適当な分散安定剤を添加し、物理的な攪拌によって分散処理を行なうことも公知の技術である。均一な分散には、巨視的混合と同時に小規模な乱れ運動に基づく微視的混合も考慮する必要があり、従来、このような分散液を得る装置としては、被処理流体を収容するベッセルの形状、攪拌子の形状、数および配置位置あるいはその回転速度、邪魔板ないし仕切板の配置の有無、さらに、ベッセル内部に導入されるボールないしビーズといった分散媒体の使用、その形状、材質等において、それぞれ工夫を凝らした各種の湿式分散処理装置ないし湿式粉砕処理装置が提唱されている。

このなかで、一般に、攪拌子と分散媒体を併用するタイプのものは、比較的良好な分散状態を形成できるものとして現在多くの分野で使用されている。このタイプに属する分散処理装置としては、例えば特公昭59−22577号、特公平2−27018号、特開平2−68151号、特開平3−101820号、特公平7−12441号、特公平7−4552号、特開平4−326934号、特公平6−73620号、特開平5−38425号、特開平4−281855号、特開平6−351号、特開平6−212896号、特開平6−210148号、特開平式6−134271号等に開示がある。

しかしながら、このような湿式分散処理装置ないし湿式粉砕処理装置を用いてのカーボンブラックの分散液の調製は、該処理装置にて常温下でカーボンブラックを分散媒液と攪拌混合して行なわれるものであり、攪拌混合によって生じる物理的な外力によって分散状態を形成しているものであるために、得られる分散液の安定性は十分なものとは言えず、また分散処理に長持間を要するといった問題があった。

【発明が解決しようとする課題】
従って、本発明は、カーボンブラックの水、有機溶剤あるいは有機高分子といった媒体に対する分散性を改善するための表面改質処理方法を提供することを目的とするものである。本発明はまた、表面改質に使用されるポリマー成分の適用範囲が広く、かつ比較的少量の使用により十分な表面改質を行なうことのできる表面改質処理方法を提供することを目的とするものである。

【課題を解決するための手段】
上記諸目的は、カーボンブラックと、前記カーボンブラックの表面に存在する官能基と反応し得る反応性基を有する反応性ポリマーとを、該カーボンブランク100重量部当り5〜500重量部の割合で分散媒液中に配合し、被処理流体を内部に収容するためのベッセルと、該ベッセル内部において回転する攪拌子と、該ベッセル内部に収容された被処理流体を加熱するための加熱装置および該ベッセル内部に収容された直径0.05〜20mmの多数の粒状分散媒体を有してなる湿式分散処理装置において50〜250℃の温度に加熱して分散処理することを特徴とするカーボンブラックの表面改質処理方法によって達成される。

本発明の表面改質処理方法においては、該粒状分散媒体の該ベッセルへの充填割合は、該ベッセルの有効容積の20〜90%であることが好ましい。

【作用】
このように本発明は、カーボンブラックと、前記カーボンブラックの表面に存在する官能基と反応し得る反応性基を有する反応性ポリマーとを、分散媒液中に配合し、加熱下に分散処理することによりカーボンブラックの表面改質処理を行なうものであり、分散媒液中に存在するカーボンブラックは、分散処理における攪拌等により物理的なトルク力を受け、二次凝集状態より解砕され一次粒子として分散媒液中に存在することとなるが、この際に分散系が加熱状態にあるため、カーボンブラック表面の官能基と反応性ポリマーの反応性基が容易に反応しグラフト化される。しかもこのカーボンブラックと反応性ポリマーとの反応は分散媒液中において生じるものであるから、カーボンブラックと反応性ポリマーとを溶融混練した場合と比較して、系全体において比較的均一に生じかつより穏やかに進行すると思われ、カーボンブラックに対する反応性ポリマーの配合割合が低い場合であっても、1分子当りの反応性基数が比較的多い反応性ポリマーを用いた場合であっても良好な表面改質処理がなされる。また、このような分散媒液中における分散処理時においては、分子量の低い反応性ポリマーに対しても十分なトルク力が加わるためか、溶融混練により反応させた場合と異なり、良好な表面処理がなされるものであった。このように、本発明の方法においては、従来知られる溶融混練による反応の場合におけるように多量の反応性ポリマーを必要としないばかりでなく、この反応性ポリマーに関する制限も少なく、カーボンブラックの表面性状を種々の要望に応じて適宜変更可能である。

なお、本発明の方法を実施した結果得られるカーボンブラックの分散液は、カーボンブラックの表面改質がなされ、分散媒液に対する親和性が改善されるため、均一かつ安定した分散性を有するものとなるために、そのままで各種の用途に適用できるが、もちろん分散媒液より分離して各種用途に用いることも可能である。

また、本発明でいう上記したカーボンブラックへの反応性ポリマーの「グラフト化」とは、ドネ(Jean−Baptiste Donnet) らがその著書「カーボンブラック」(1978年5月1日 (株)講談社発行)にて定義しているように、カーボンブラックのような基質に対する重合体の不可逆的な付加のことである。

このうち顔料、特に無機顔料、例えば、カーボンブラック、クレー、炭酸カルシウム、酸化チタン、チタンホワイト、水酸化アルミニウム、タルク、消石灰、水酸化マグネシウム、ベンガラ、セメント、アルミナ、ジルコニア、シリカ、炭化珪素、窒化珪素等、および磁性粉に対して有用な処理法であり、更には、カーボンブラックに対してである。

カーボンブラックとしては、その表面に官能基としてカルボキシル基および/またはヒドロキシル基を有するものであればよく、例えばファーネスブラック、チャンネルブラック、アセチレンブラック、ランプブラック等のいずれの種類のものを用いることができ、通常の市販品をそのまま使用できるが、カーボンブラックのpHが高いと、該カーボンブラックと、反応性ポリマーの有する反応性基、例えば、エポキシ基、チオエポキシ基等との反応性が低くなるために、カーボンブラックとしてはpHが6未満、好ましくはpH1〜5の範囲のものが望ましい。中性あるいは塩基性のカーボンブラックを酸化処理することにより得られたものも好適に用いることができる。なお、カーボンブラックのpHの試験法はJIS K 6211によるものである。

一方、本発明において使用される反応性ポリマーは、このようなカーボンブラックの表面官能基と反応し得る反応性基を有するものであればよいが、例えば反応性基としては、例えば、エポキシ基、チオエポキシ基、アジリジン基およびオキサゾリン基よりなる群から選ばれる少なくとも1種のものを有するものであることが望ましく、これらの反応性基を分子内に有するビニル系ポリマー、ポリエステル、ポリエーテル等の重合体である。

このような反応性ポリマーを得る方法としては、例えば、
(1)前記の反応性基を分子内に有する重合性単量体(以下、単量体aと称する。)を、必要によりその他の重合性単量体(以下、単量体bと称する。)と共に、重合する方法、
(2)前記の反応性基を分子内に有する化合物(以下、化合物cと称する。)を、該化合物cと反応し得る基を有する重合体(以下、重合体dと称する。)に反応させて前記反応性基を重合体dに導入する方法、
(3)前記反応性基以外の反応性基を分子内に有する重合体(以下、重合体eと称する。)を用い、これを公知の方法により該反応性基を有する重合体(A)に変換させる方法等を挙げることができるが、このうち好ましくは(1)の方法である。

等を挙げることができる。但し(2−3)項に記載の前記反応性基以外の基とはアジリジン基、オキサゾリン基、N−ヒドロキシアルキルアミド基、エポキシ基およびチオエポキシ基以外のものであって、かつ後述の重合体(d)に含まれる基を反応し得るものであり、例えばイソシアネート基、アミノ基、カルボキシル基、ヒドロキシル基、ビニル基、ハロゲン基がこれに該当するものである。

(2)の方法における重合体(d)とは、前記(2−1)〜(2−3)項に記載した化合物cと反応し得る基を有するビニル系重合体、ポリエステル、ポリエーテル等である。化合物(c)と反応し得る基としては、例えばヒドロキシル基(フェノール性ヒドロキシル基を含む)、カルボキシル基、キノン基、アミノ基、エポキシ基等を挙げることができ、これらの基を有する重合体(d)はラジカル重合、重縮合等の公知の重合手段で容易に得ることができる。

さらに、本発明に用いられる反応性ポリマーとしては、当該反応性ポリマーを結合させようとするカーボンブラックに対して親和性の高い部位(A)と、このカーボンブラックを分散させようとする目的媒体に対する親和性の高い部位(B)とを有するように分子設計されたものが、良好な結合性および表面改質性の双方を得る上から望ましく、このような異なる特性の部位(セグメント)を有するブロックないしグラフトポリマーとしたものが望ましい。そしてカーボンブラックに対して親和性の高いセグメントAのみに反応性基を存在させる。なお、ブロックないしグラフトポリマーとしては、単純なA−B型などのみならず、B−A−B型といったより高度な交互ブロック型、複数のBセグメントがAセグメントにグラフトしてなる櫛形などといったものも含まれる。

具体的には、前記Aセグメントはその骨格が炭素−炭素結合を主とするもの、より好ましくは、例えばポリスチレン系などのように芳香環を主骨格成分としかつ前記したような反応性基を分子内に有するものとし、一方、前記Bセグメントは、Aセグメントよりも炭素−炭素結合の少ない、特に芳香環の少ない骨格構造、例えばポリシロキサン系、あるいはエーテル結合、エステル結合等の炭素−炭素結合以外の結合を多く含むものとすることが望ましい。

また、図2に示す実施態様の湿式分散処理装置は、軸線が略鉛直方向に位置してなる上端が開口された円筒型容器体本体1aと前記開口を覆う蓋体1bからなるベッセル1を備えた縦型のバッチ式の処理装置である。このベッセル1の蓋体1bの中心部には回転軸挿通孔が設けられており、この挿通孔を通じて、回転軸2がベッセル外部よりベッセル内部空間へとベッセルの軸線に沿って挿通されている。そして、この回転軸2のベッセル内部空間に位置する部位には、ピン状の複数の攪拌子3aが、ベッセルの軸線方向においてそれぞれ所定間隔離間されて多段に、かつ、ベッセルの軸線に略垂直な面において回転軸を中心として放射状に広がるように取付けられている。一方、ベッセル1の内周側面には、ベッセルの軸線方向において前記攪拌子3aと相互に干渉しない位置に多段に(つまり、ちょうど2つの櫛のそれぞれの櫛歯が噛合うごとく配置する。)、かつベッセルの軸線に略垂直な面において内周側面より回転軸に向い放射状に収束するようにピン状の複数の固定子3bが取付けられおり、一種のいわゆる邪魔板として作用する。なお、回転軸2はベッセルの外部において図示しない駆動装置に連結されている。そして、ベッセル1の内部空間内には、前記図1に示す実施態様におけると同様に、分散媒体として多数の球状ビーズ4が充填されている。

さらに、粒状分散媒体としては、処理されるカーボンブラックの種類、ベッセルないし攪拌子の形態等に応じて、適宜変更可能であり、アルミナ、ジルコニア、ステアタイト、窒化珪素、炭化珪素、タングステンカーバイドなどの各種セラミックス、各種ガラス、鋼、クロム鋼、ハステロイ等のニッケル系合金などの各種金属から構成される球状、円筒状、回転楕円体状等の形状のものが用いられ得るが、このうち、特にアルミナ、ジルコニア、鋼およびクロム鋼などの材質から構成される球状のビーズで、通常、直径0.05〜20mm程度、より好ましくは0.1〜5mmのものが望ましい。また、これらの粒状分散媒体のベッセルへの充填割合は、ベッセルないし攪拌子の形態等によっても左右されるものであるため、限定されるものではないが、例えばベッセルの有効容積の20〜90%、より好ましくは30〜80%とされる。なお、充填割合が極端に少ないと、二次凝集状態にある固体微粒子の十分な解砕、およびカーボンブラックと反応性ポリマーとの反応等が十分なものとはならず、一方充填割合が極端に多いと分散媒体の磨耗によるコンタミネーションの増大を引き起こす虞れがある。

【実施例】
以下、本発明を実施例に基づきより具体的に説明する。なお、以下合成例、実施例および比較例中の「部」は、すべて重量による。
【0143】合成例1 撹拌機、不活性ガス導入管、還流冷却管および温度計を備えたフラスコにポリビニルアルコール(PVA−205、 クラレ(株)製)0.1部を溶解した脱イオン水200部を仕込んだ。そこへ予め調整しておいたスチレン97部およびグリシジルメタクリレート3部からなる重合性単量体にベンゾイルパーオキサイド8部を溶解した混合物を仕込み、高速で攪拌して均一な懸濁液とした。次いで窒素ガスを吹込みながら80℃に加熱し、この温度で5時間攪拌を続けて、重合反応を行った後、冷却しで重合体懸濁液を得た。この重合体懸濁液を瀘過、洗浄した後乾燥して反応性基としてエポキシ基を有する重合体を得た。

得られた比較顔料分散液(2)を実施例1と同様の方法で評価したところ、瀘紙通過率は90%で、瀘紙上に未分散カーボンブラックが残存していた。

以上述べたように、本発明のカーボンブラックの表面改質処理方法は、カーボンブラックと、前記カーボンブラックの表面に存在する官能基と反応し得る反応性基を有する反応性ポリマーとを、分散媒液中に配合し、加熱下に分散処理することを特徴とするものであるので、解砕され個々に分離した一次粒子となったカーボンブラックが、分散媒液中に均一に分散されていくと同時に、当該カーボンブラック表面の官能基と反応性ポリマーの反応性基との反応が効率よくなされ、反応性ポリマーがカーボンブラック表面にグラフト化されるため、カーボンブラックの各種媒体に対する親和性を確実にかつ簡便な操作にて改善することができ、また得られる分散液自体も、分散安定性が非常に優れたものとなる。さらに、本発明の方法は、多量の反応性ポリマーを必要としないばかりでなく、この反応性ポリマーに関する分子量、反応基数などといった制限も少なく、本来的に必要とされるカーボンブラックの特性を損なうことなく、カーボンブラックの表面性状を種々の要望に応じて適宜変更可能である。
