本申请是申请日为2008年9月24日、发明名称为“制备光生伏打板用的复合吸气剂”的中国专利申请No.200880109847.6的分案申请。
本发明涉及防止H2O进入到光生伏打(或者硅基或者薄膜)板用的复合吸气剂,它通过基本上由一种或更多种碱土金属氧化物组成的活性元件在H2O透过率低的聚合物基体内分散而制备。
术语光生伏打和太阳能是指相同或相当类型的器件(面板、电池)且在技术上被视为相当的,但在下文中,优选使用术语光生伏打板。
光生伏打板由将太阳能转化成电能的一个或更多个光生伏打元件(所谓的电池)组成。术语光生伏打电池是指单一的活性元件,亦即将光辐射转化成电能的元件,同时光生伏打板是指最终产品,亦即配有电连接且最终被包封的一组合适地互连的太阳能电池。光生伏打板可含有多于一个的光生伏打电池(太阳能电池的数量可从50变化到150)。典型地,在薄膜面板中,光生伏打电池的数量为约80。
存在各种类型的光生伏打电池。在最近开发的那些当中,薄膜光生伏打电池由于它们的转化效率和工业可行性导致尤其令人感兴趣。在这些电池中,活性元件以膜形式沉积在(玻璃质、金属或塑料)基底上且没有与单晶或多晶硅太阳能电池情况中一样以昂贵的长条(stripe)或薄片形式存在。在这些电池中,还存在与活性元件接触地布置的镀金属层(metallization),其具有原样互连电池和传输由它们生成的电流的功能。
在这类电池的最令人感兴趣的类型中,是基于添加了镓和硫的铬-碲、无定形硅、铜-铟-硒的电池和基于砷化镓的电池。可在Wronski等人在2002年于“World Climate&Energy Event”提交的文章“Progress in Amorphous Silicon Based Solar Cell Technology”,Bolko von Roedern于2003年在“NCPV and Solar Review Meeting”提交的文章“Status of Amorphous and Crystalline Thin-FilmSilicon Solar Cell Activities”,和Romeo等人于2004年在“Progress in Photovoltaics:Research andApplication”,Vol12,pp.93-111公布的文章“Development ofThin-Film Cu(In,Ga)Se2和CdTe Solar Cells”中找到关于光生伏打电池的不同类型及其功能的更多信息。
光生伏打板的最终结构相当标准且不依赖于光生伏打电池的特定类型并考虑两个玻璃质或塑料载体局限并密闭光生伏打元件的应用。其中之一必然对光辐射透明的这些载体还必须确保机械稳定性并受到保护以避免大气试剂。
典型地通过在两个载体之间的空间内排列具有良好粘合性能的包封聚合物,一起连接这些载体;在一些情况下,也可存在固定载体之间距离的间隔元件,同时在其他情况下,正是包封聚合物的厚度决定了载体之间的距离。在以上提及的两个结构中使用作为本发明目的的复合吸气剂。
在下述中,载体通过使用术语“上部载体”和“下部载体”来定义且彼此区别,所述上部载体是指辐射线经其到达电池的载体,所述下部载体确定了在电池背面上的载体。
光生伏打元件可与光生伏打组件中载体的内表面直接接触,或者可被低H2O透过率(亦即在25℃和60%相对湿度(RH)下的透过率低于10gm-2d-1mm(对于每1mm厚度的材料来说,g H2O/m2/天))的透明聚合物材料完全包封。在该技术领域中,也可通过MVTR表征聚合物对水的透过率,所述MVTR代表湿蒸汽透过速度;二者严格相关,渗透率是MVTR乘以聚合物材料的厚度并除以压力。
包封光生伏打元件所使用的聚合物材料典型地由乙基乙酸乙烯酯(EVA)组成;常常还使用热塑性聚氨酯(TPU)和聚乙烯醇缩丁醛(PVB)。这一聚合物材料的目的基本上在于填充光生伏打板的内部体积,且与此同时还产生机械稳定性。光生伏打板的内部体积是指通过两个载体和通过没有被光生伏打元件占据的面板的框架(它典型地由具有良好粘合性能的聚合物形成)或者通过光生伏打板的其他结构元件(例如电触点)确定的体积。若光生伏打元件与两个载体之一(典型地下部载体)接触,则看到它本身被包封的聚合物材料三面包封。
光生伏打板的制备方法还考虑热封工艺。关于这一点,使用两类主要的方法;一类考虑使用真空层压机;而另一类考虑使用高压釜。在这两种情况下,通常在100-170℃之间进行热封。这一方法导致包封聚合物熔融。
独立于光生伏打电池的具体类型,在光生伏打电池板内存在H2O会劣化其特征;因H2O的存在引起的劣化机理在电池电平(level)和在光生伏打组件电平两方面上均起作用。关于电池,劣化是由于形成电池的薄膜氧化和腐蚀导致的,而关于组件,存在电连接所使用的镀金属层的腐蚀。关于这一点,可在2006年公布的T.Carlsson ofHelsinki University的博士论文“Stability Diagnostics forThin-Film Photovoltaic Modules”以及2006年公布的J.Wannerbergof Uppsala University的博士论文“Design and Stability ofCu(In,Ga)Se2-Based Solar Cell Modules”中找到进一步的信息。
在上部载体和下部载体之间的周围粘合区域(它也可以以面板框形式看到)代表进入器件内部的水的优先区域,这是因为两个载体,上部载体和下部载体被视为对H2O不可渗透。
以下三种主要的方法面临在光生伏打板内部存在H2O的问题:引入H2O吸收材料到面板内部;使用H2O透过率低的阻挡层;使用H2O透过率低并还含有H2O吸收元件的阻挡层。
关于第一类解决方法,亦即在光生伏打电池或面板内包括吸收材料,在日本专利JP2800528B2中公开了该方法,其中公开了使用各种可能的吸水剂,其中这种吸水剂被置于光生伏打电池内在其下部表面的周边区域内。在这一文献中,吸收元件的选择与光生伏打板密封的问题完全无关。
在专利申请EP1617494A2中公开了使用含H2O吸收材料的H2O透过率低的阻挡层,其中这种阻挡层替代光生伏打板的上部载体。
在专利申请WO2004/019421中公开了在面板的周边区域内排列的粘合剂的应用,以使上部和下部载体彼此粘附,它规定了H2O透过率低的粘合剂的特定类型,而文献WO03/050891公开了含有限重量百分数,0.1%-10%H2O吸收剂的密封材料。
上述解决方法倾向于简单地通过根据其H2O吸收能力加工所需阻挡层尺寸,亦即基于这些阻挡层能吸收的H2O量,考虑并评价这些阻挡层的特征来解决H2O进入到光生伏打板内的问题。
相反,发明人基于不同的参数与方法分析了该问题,亦即水需要到达器件内部的“滞后时间”;这一参数实际上表示当面板的结构元件开始劣化时,在其寿命期间的腐蚀性降解会导致面板特征的劣化。
尤其对于薄膜光生伏打板来说,非常重要的是采用能确保H2O的进入的滞后时间通常为至少10年或更长的技术解决方法,来尽可能长地延长面板寿命。
特别地,发明人认为相对于根据现有技术制备的复合吸气剂,一组材料,碱土金属氧化物当用于制备复合吸气剂时,允许获得一定优异的滞后时间(在相同的H2O容量下),从而允许延长光生伏打板的寿命。
本发明的目的因此是提供制备能增加滞后时间的光生伏打板的复合吸气剂材料。
在本发明的第一方面中,本发明在于用于光生伏打板的复合吸气剂,它包括在H2O透过率低的聚合物基体内分散的H2O吸收剂,其特征在于所述吸湿剂基本上由一种或更多种碱土金属氧化物组成。

关于制备本发明的复合吸气剂所使用的聚合物所要求的性能,这些必须具有低的H2O透过率,优选若在25℃和60%相对湿度下测量时,优选低于10g m-2d-1mm。
在优选的实施方案中,聚合物基体是焊接聚合物基体,这意味着在热处理,例如热封,即加热到100-170℃的温度之后,它显示出粘合性能或者粘合性能得到了改进。这一条件常常暗含该聚合物基体的熔融温度必须低于170℃。
可用于实施本发明的聚合物例如是乙基乙酸乙烯酯(EVA)、低密度聚乙烯(LDPE)、中密度聚乙烯(MDPE)和高密度聚乙烯(HDPE),聚醚嵌段酰胺(PEBA)、离聚物树脂,例如由DuPont商业化的SurlynTM、乙烯-丙烯酸共聚物,例如由Basell商业化的聚偏氟乙烯(PVDF)、聚乙烯醇缩丁醛(PVB)、聚偏氯乙烯(PVDC),例如由DOWChemicals商业化的SaranTM,乙丙橡胶(EPR)、乙烯丙烯二烯单体橡胶(EPDM)和丁基橡胶。
为了实现本发明的复合吸气剂,优选使用EVA和甚至更优选使用EPR橡胶。
此外,这些聚合物还必须对光生伏打板的载体具有良好的粘合特征。这些载体可由玻璃制成,或者在希望获得挠性板的情况下,可由塑料材料,例如乙烯四氟乙烯(ETFE)制成。
可通过添加合适的添加剂,例如基于硅烷的粘合促进剂或通过马来酸酐接枝而官能化的聚烯烃,改进这些聚合物的粘合性能,其方式使得获得抗搭接剪切力为0.3-15Nmm-2的面板。可在NREL/CP-520-37366公布的Jorgenson等人的文章“Testing ofPackaging Materials for Improved PV Module Reliability”中找到关于这一特征的进一步的信息。
要指出,聚合物基体的H2O透过率并不单一地仅与聚合物类型相关,而是各种参数的函数,尤其其中组成是最相关的参数之一;因此,重要的不是基于它所属的组,而是基于其H2O透过率和熔融温度、本领域的专家可容易获得的信息来选择聚合物。例如,关于EVA的透过率特征,这一信息获自2002年在Mat.Res.Innovation,Vol.6,pp.79-88中公布的Marais等人的文章“Permeation and Sorptionof Water and Gases through EVA Copolymers Films”。
发明人已发现,诸如聚合物基体的H2O透过率之类的性能以及该材料的容量(定义为单位重量吸收的H2O量)不是影响滞后时间的唯一因素。
发明人已发现,吸收剂的性质与类型扮演重要的作用。对于这一目的来说,相对于使用其他类型的H2O吸收剂,例如沸石、氧化铝和氧化硅,使用一些特定的吸收材料,碱土金属氧化物,来提供很多益处。
即使采用碱金属氧化物实现复合吸气剂,也不可能排除低含量其他化合物的存在,这取决于起始材料的纯度;关于这一点,重要的是复合吸气剂基本上由一种或更多种碱金属氧化物组成,这意味着至少90%的吸湿剂是碱土金属氧化物。
为了简化生产工艺,优选制备基本上仅仅包括一类碱土金属氧化物的复合吸气剂;关于这一点,优选使用氧化镁,和甚至更优选使用氧化钙。
作为本发明目的的复合吸气剂体系含有用量为10wt%-50wt%的H2O吸收剂,优选这一百分数为30%-45%。重要的是在这一吸收材料内的重量浓度必须不小于10%,以确保充足的滞后时间。在另一侧上,这一浓度具有上限,因为过度负载的复合吸气剂在对基底的粘合性方面显示出问题。
图1A的截面示出了在热封载体操作之前,含有本发明的复合吸气剂15的薄膜面板10。在这一附图中,示出了与下部载体12接触的光生伏打元件11。这一元件被聚合物材料14包封,所述聚合物材料14填充由下部载体12、上部载体13和根据本发明制备的复合吸气剂界定的光生伏打板的内部体积。
图1B示出了在热封工艺之后的光生伏打板10:在这一情况下,上部载体的重量和加热的结合作用的结果是,相对于复合吸气剂15的起始厚度,复合吸气剂15`的厚度有可能变小。此外,复合吸气剂15`可朝面板10的内部和朝外部两个方向上略微伸出,在这一情况下,除去从面板中外流的材料量,这一除去工艺典型地在本技术领域中称为整理(trimming)。
在本发明的第二方面中,本发明涉及含复合吸气剂的薄膜光生伏打板,其中所述复合吸气剂包括在H2O透过率低的聚合物基体内分散的H2O吸收剂,其特征在于所述吸收剂基本上由一种或更多种碱土金属氧化物组成。
一般地,本发明的光生伏打板典型地以与面板边缘或框接近的长条形式提供复合吸气剂的定位;换句话说,复合吸气剂形成面板与外部氛围的侧界面。或可通过上部和下部载体形成光生伏打板的上部和下部界面。
在本发明的第三方面中,本发明涉及制备光生伏打板的方法,其特征在于作为本发明目的的复合吸气剂接近两个载体之一的边缘排列,随后另一载体层叠在其上和该面板经历热封的热加工工艺。
两类主要的方法用于热封;一类考虑使用真空层压机,而另一类考虑使用高压釜。在这两种情况下,通常在100-170℃之间进行热封。这一方法典型地在于经3-40分钟之间变化的时间段加热到100℃-170℃的温度。
通过下述非限定性实施例,进一步阐述本发明。
通过挤出聚合物基体和吸湿剂的共混物,生产不同的复合吸气剂样品。挤出工艺避免了活化的吸湿剂暴露于环境空气下。
在报道聚合物基体、其渗透率特征、吸湿剂类型及其负载含量的表1中,以在聚合物基体内的wt%形式列出了所制备的样品。

滞后时间不可直接在光生伏打板上测量,因为完整的试验要求数年完成,于是使用ASTM工序ASTM E-96-00作为起始点,内部开发了加速测试工序。
特别地,使用用1g蒸馏水填充并用盖子密闭的直径为25mm的阳极化铝杯,评价各种样品的滞后时间,所述盖子的里面部分15mm由0.75mm厚待评价样品的层组成。
将样品置于在25℃下保持的干燥器内,并随着时间流逝,测量铝杯的重量。杯子开始丧失重量时的时刻代表滞后时间,因为它是湿气离开杯子,流经置于杯子上的复合吸气剂所要求的时间。在这一情况下,杯子模拟环境氛围,而干燥氛围模拟面板环境,这些试验的目的是提供不同样品滞后时间的相对比较。
表2中报道了针对各种样品所获得的滞后时间。

重要的是说明前述结果是指在加速试验条件下获得的滞后时间,以便更好地理解使用上述滞后时间的这些结果的影响,估计对于复合吸气剂来说,作为光生伏打板的侧面阻挡层所要求的宽度,以便确保10年的光生伏打板寿命,表3中报道了这些结果。

样品5所要求的宽度与光生伏打板内可获得的侧面空间(它典型地小于20mm)不兼容。若保持相同宽度的话,作为本发明目的之一的更加有效的复合吸气剂提供延长的面板寿命,否则为了保证所要求的寿命,将最小化因宽度下降导致的损失空间。
两个最好的样品(样品2和样品4)还采用另一实验,通过在不同宽度的框上安装复合吸气剂的15×15cm的模型板来表征;在这一情况下,与框的润湿区域一致,因较暗的颜色导致可直接观察正面的湿气透过。此外,必要地还在加速条件下在模型板上进行试验,所述加速条件是指在85℃和85%相对湿度下测试面板。
在图2-4中示出了所进行的各种实验的比较曲线:尤其在图2中示出了针对样品1获得的以虚线示出的重量损失曲线S1与针对样品2获得的重量损失曲线S2和采用对比样品5获得的以粗线示出的重量损失曲线S5。这一比较表明采用本发明的复合吸气剂获得的样品1的滞后时间大约为采用沸石获得的复合吸气剂的2倍。这一比较相当重要,因为样品1负载有20wt%量的吸湿剂,而对比样品5负载了40wt%。使用不同的负载,证明滞后时间不仅仅是湿气吸收容量的函数,因为在这些不同的负载水平下,样品1和5具有相等的容量,但当使用本发明的复合吸气剂时,滞后时间相差2倍。根据图2,还可观察到在第一和大致近似下,滞后时间与吸湿剂的负载量呈线性;其中样品2的滞后时间为样品1的大致2倍,和样品2负载了两倍量的氧化钙。
图3示出了以虚线表示的针对样品2获得的重量损失曲线S2与以粗线表示的采用样品3获得的重量损失曲线S3的比较。这些数据还表明水容量不是影响滞后时间的主要参数,因为负载了MgO的样品3比负载了相同量wt%CaO的样品2具有较高的吸湿容量,但具有较低的滞后时间,几乎是相对于样品2的2倍。
图4示出了以粗线表示的针对样品4获得的重量损失曲线S4与以虚线表示的采用样品3获得的重量损失曲线S3的比较。这些数据表明相对于EVA基复合吸气剂,采用EPR橡胶聚合物基体获得的复合吸气剂的改进的性能。
图5是在模型板上采用不同宽度获得的滞后时间的直接比较,其中较粗的曲线S`4是指采用样品4获得的结果,而曲线S`2表明采用样品2获得的结果。
Claims (10)
1.光生伏打板(10),它包括:
-至少一个光生伏打元件(11);
-下部载体(12)和上部载体(13);以及
-包含在聚合物基体内分散的H2O吸收剂的复合吸气剂(15,15′),其特征在于所述H2O吸收剂基本上由一种或更多种碱土金属氧化物组成,所述聚合物基体的H2O透过率在25℃和60%相对湿度下低于10gmm m-2d-1,形成所述聚合物的材料选自乙基乙酸乙烯酯(EVA)和乙丙橡胶(EPR),其中通过所述下部载体(12)、所述上部载体(13)和所述复合吸气剂(15,15′)确定所述光生伏打板(10),所述光生伏打板(10)包含与所述复合吸气剂(15,15′)不同的、填充该光生伏打板(10)内部体积和包封所述至少一个光生伏打元件(11)的聚合物材料(14)。
2.权利要求1的光生伏打板(10),其中所述聚合物基体的熔融温度低于170℃。
3.权利要求1的光生伏打板(10),其中所述聚合物基体的抗剪切力性能为0.3N/mm2-15N/mm2。
4.权利要求1的光生伏打板(10),其中在所述复合吸气剂体系内H2O吸收剂的重量百分数为10-50%。
5.权利要求1的光生伏打板(10),其中所述碱土金属氧化物选自CaO、MgO及其结合物。
6.权利要求5的光生伏打板(10),其中所述碱土吸气剂金属氧化物是CaO。
7.制备权利要求1的光生伏打板(10)的方法,包括下述步骤:
-使所述复合吸气剂(15)以与所述下部载体(12)或所述上部载体(13)的边缘接近定位;
-层叠于另一所述下部载体(12)或上部载体(13)上;和
-热封所述光生伏打板(10),
以此使得得到的光生伏打板(10)包括:
-至少一个光生伏打元件(11),
-下部载体(12)和上部载体(13);以及
-包含在聚合物基体内分散的H2O吸收剂的复合吸气剂(15,15′),其特征在于所述H2O吸收剂基本上由一种或更多种碱土金属氧化物组成,所述聚合物基体的H2O透过率在25℃和60%相对湿度下低于10gmm m-2d-1,形成所述聚合物的材料选自乙基乙酸乙烯酯(EVA)和乙丙橡胶(EPR),其中通过所述下部载体(12)、所述上部载体(13)和所述复合吸气剂(15,15′)确定所述光生伏打板(10),所述光生伏打板(10)包含与所述复合吸气剂(15,15′)不同的、填充该光生伏打板(10)内部体积和包封所述至少一个光生伏打元件(11)的聚合物材料(14)。
8.权利要求7的方法,其中所述热封处理在100℃-170℃的温度下进行。
9.权利要求7的方法,其中所述热封在高压釜内进行。
10.权利要求7的方法,其中所述热封在真空层压机内进行。
